2006 Suzuki Ozark 250 2x4: Replacing a Worn Fuel Line

Ask what fails first on a well used 2006 Ozark 250 and the fuel hose is usually near the top of the list. It sits in engine heat, it flexes with every mile of rough ground, and it holds gasoline continuously for years. The upside is that this machine keeps its fuel system about as simple as they come: a carburetor fed by gravity, a manual petcock as the shutoff, and a plain rubber hose in between. Nothing pressurized, nothing electrical, nothing hidden inside the tank.

Where the Damage Comes From

Fuel hose fails by aging, not by mileage. Flexible additives are blended into the rubber when it is made, and over the years those additives migrate outward through the wall and evaporate. Once they are gone, the hose no longer bends; it fractures, and the fracture typically shows up at the tightest curve in the run where stress concentrates. Radiant heat from the single cylinder engine accelerates the loss, and ongoing vibration deepens the resulting cracks season after season.

Both sides of the hose wall are under attack. Dry, low humidity climates pull surface moisture out of the exterior continuously, and an Ozark that lives in arid country will go brittle years earlier than the same quad kept somewhere humid. Meanwhile ethanol blended pump gas works on the inner liner, since the alcohol content in the blend attracts atmospheric water and holds it against the rubber. That interior degradation runs fastest when the machine sits unused with fuel standing in the line for months at a time, and it explains how a hose can look serviceable while quietly shedding material toward the carburetor jets.

Symptoms Worth Investigating

  • A wet patch or small puddle on the ground beneath the engine after parking
  • A persistent fuel odor around the machine even with the petcock turned off
  • Fine cracking, chalky discoloration, or a hardened length that will not compress
  • A swollen or gummy spot immediately behind either clamp
  • Bogging, hesitation, or a flat spot as the throttle opens
  • An engine acting starved for fuel with plenty left in the tank

Those last two are the ones people misread. With gravity as the only force moving fuel, a crack that admits air breaks the fuel column and leans out the mixture, which feels exactly like a jetting or float problem. Inspecting the hose costs nothing but the time to pull the seat, so do that before you open the carburetor.

Supplies, Sizing, and Safety

  • Gasoline rated hose in the correct inside diameter, bought long enough to trim
  • New clamps matched to the finished hose outside diameter
  • Replacement inline filter if the machine has one
  • Nitrile or rubber gloves and eye protection
  • Drain pan plus a sealed container approved for fuel
  • Flat blade screwdriver, needle nose pliers, razor knife, rags, flashlight

Inside diameter is the specification that determines whether this repair holds. Hose one size too large cannot be clamped tight enough to seal against the barb, and hose one size too small stretches thin as you force it on and gives you a weak point from the first ride.

On the safety side, remember that gasoline vapor is heavier than air. It flows downward and pools along the floor, right where water heater pilots, furnace burners, and old appliance compressors live, so ventilation has to happen at ground level to matter. Roll the quad outdoors if weather allows, or open the overhead door completely and move air across the floor. Disconnect the battery first, keep flame and sparks entirely out of the space, and stage a fire extinguisher within arm's reach. Wear the gloves the whole time and dry any soaked rags flat outdoors rather than sealing them in a can.

Removing the Original

Turn the petcock off, pull the seat, and remove whatever panel restricts your view of the tank spigot and the carburetor inlet. Slide the drain pan beneath the carburetor and back out the float bowl drain screw, letting the bowl empty into the pan before the hose is disturbed. That step keeps a cup of gasoline off your forearm and off the engine cases.

Walk each clamp back along the hose before touching the ends. Give the hose a quarter turn on each barb to break the varnish bond that has formed over the years, then work it off with patient, steady pressure. When the hose has fused itself in place, slit it lengthwise with the razor and peel it away rather than escalating the force. The brass carburetor inlet and the petcock spigot are the parts that break in that contest.

Note the routing and any clip holding the line clear of the exhaust before the reference disappears. As a two wheel drive quad, the Ozark has no front differential or front driveshaft crowding the path, so the run is short and reassembly is uncomplicated.

Mounting the New Hose

Cut the new hose against the old for length, leaving a relaxed sweep with no tension pulling on either fitting and no excess sagging toward the chain or the header. Push each end fully onto its barb until it stops against the shoulder, working dry. Grease, oil, and silicone spray all stay off the fittings, because a lubricated sealing surface lets fuel wick past even a properly tightened clamp. If a hose end will not slide on, hold it in hot water for ten seconds and it will seat without stretching.

Position each clamp just behind the raised bead on the fitting so it squeezes hose backed by metal, with the screw where a tool can reach it in the future. Tighten to firm and stop; crushing the wall builds in the next failure. Reinstall the hose through every clip you documented and confirm clearance from the header with your hand.

Proving It Before You Ride

Open the petcock and be patient. Fuel needs a minute or two to fill the line and refill the float bowl, and that static hold with fresh fittings under a standing fuel column is the most useful leak test available to you. Watch both joints rather than walking away, then wipe each dry with a clean rag, wait, and inspect again under good light.

Start the engine and let it reach full operating temperature while you check a third time. Shut it down and look once more with everything hot, since heat changes the fit slightly at both barbs. Reinstall the bodywork last, then park the Ozark on clean concrete overnight and inspect the floor at first light. A weep too slow to appear during a short idle will still leave a mark by morning, and finding it at home is much better than finding it out working.
