Installing a New Fuel Line on a 2006 Suzuki Eiger 400 4x4 Auto

There is one detail on the 2006 Eiger 400 Auto that saves people from ruining fittings, and it is the assembly rule most riders break: fuel hose goes on dry. No grease, no oil, no silicone spray to help it slide. This is a carbureted machine with gravity feed from a manual valve to the carburetor, and the barbed connections rely entirely on friction and clamp pressure to hold. Lubricate them and you have built a slow leak into a brand new part.

The Fuel System You Are Working On

Confirm the layout before ordering anything. The 2006 Eiger uses a carburetor, so a manual fuel valve sits at the tank with on, reserve, and off positions, and a short rubber hose carries fuel down to the carburetor inlet by gravity alone. Nothing holds pressure once the engine stops, there is no pump inside the tank, and there are no self-locking quick-connect couplers to release. That is a meaningfully easier situation than a fuel-injected quad presents, since an injected machine has no valve to shut, holds residual pressure that must be relieved before opening a line, and geneRally keeps its fuel filter inside the tank rather than on the visible run.

Why the Original Hose Is Living on Borrowed Time

Fuel line softness comes from plasticizing compounds mixed into the rubber, and heat cycling drives those compounds out over the years. After fifteen or twenty years the wall has stiffened to the point where it cracks at bends and no longer conforms to the barb underneath a clamp. Neither failure requires abuse or high mileage.

Climate and fuel both push the process along. In dry, arid regions the outer wall gives up moisture faster, so chalky discoloration and fine surface checking appear noticeably earlier. Ethanol-blended pump gas attacks the inner liner instead, drawing water into the line during long idle periods and gradually breaking the liner down, sometimes leaving gum or varnish that reduces the passage. Because the two work independently on opposite surfaces, appearance alone is a poor gauge of condition.

Recognizing Trouble Early

  • Damp patch or small puddle beneath the frame after the machine sits with the valve open
  • Gasoline smell that lingers in a closed shed long after shutdown
  • Visible cracks, chalky texture, or hard spots you can feel when pinching the hose
  • Dust caked into a ring at a fitting, the signature of fuel that seeped and dried
  • Bogging under load, a lean stumble on hard throttle, or the sensation of an empty tank when fuel remains
  • Longer cranking than usual after the quad has sat several days

The running symptoms come from a hose that has hardened enough to draw air past the fitting instead of holding a solid fuel column. Once the float bowl runs low, the Eiger leans out precisely when it is working hardest.

Preparation and Real Safety Around Fuel

Have on hand fuel-rated hose in the original inside diameter, new clamps for both ends, nitrile or rubber gloves, safety glasses, a shallow drain pan, a sealed and approved container for recovered fuel, a flat-blade screwdriver, small sockets, needle-nose pliers, a sharp razor knife, plenty of rags, and a fresh inline filter if this Eiger carries one where you can reach it.

The safety issue in this job is the gasoline itself and how its vapor behaves. Vapor is heavier than air, so it settles at floor level and stays there rather than drifting out an overhead window, and floor level is where you will be lying to reach the valve outlet. Work outdoors or with the shop opened up and a fan pushing air low across the floor. Clear the space of appliance pilot lights, space heaters, grinders, and any other ignition source, and keep an extinguisher within arm's reach. Wear gloves the whole time, because gasoline strips the oils from skin within minutes.

Getting the Old Hose Out

Set the fuel valve to off, which fully isolates the tank on this carbureted machine and eliminates any need for line-clamping pliers. Loosen the float bowl drain screw on the carburetor and let the bowl empty into your pan, clearing the low point of the system before anything comes loose.

Lift the seat, remove the cover over the tank, and follow the hose from the valve outlet down to the carburetor. Photograph the routing, then note each clip and clearance point. Four wheel drive puts a front differential and its drive hardware into the area under the tank, so the run is a bit tighter than on the two wheel drive Eiger and typically passes an extra frame point on the way down. The automatic transmission plays no role in fuel delivery, but its belt housing and ducting occupy nearby space and the new hose should be routed away from both.

Slide the clamps well back, then twist each hose end on its barb to shear the varnish that has bonded them together. Rock the end off rather than pulling it straight. Where a hose end has hardened solid, slit it lengthwise with the razor and peel it away rather than prying on the fitting, since a barb of this vintage cracks under very little force. Wipe both barbs clean of varnish before the new hose goes on.

Assembly, Clamping, and the Leak Test

Cut the new hose to match the old piece exactly, using it as a template. Extra length works against you, letting the run droop toward the exhaust shield or rub a frame edge until it wears through. Slide the clamps onto the hose before installation, then push each end fully onto its barb until it seats well past the raised bead.

Keep it dry, as covered above. If the new hose resists going on, twenty seconds with the end submerged in hot water is the correct fix, not lubricant. Position each clamp just behind the bead and tighten until the rubber swells slightly, then stop, because a worm-gear clamp cranked down bites into fresh hose and creates the failure you were trying to prevent. Secure the line back into its factory clips, clear of exhaust heat and clear of the steering at full lock, and install a new inline filter with the flow arrow pointing toward the carburetor if the machine uses one.

Close the drain screw, turn the valve on, and let it stand five minutes. Gravity supplies the head of fuel that does your pressure test. Wipe both connections with a clean dry rag and watch for a stain reappearing, then start the engine and inspect again at idle, then blip the throttle a few times and inspect a third time. If the machine still runs lean with a new hose in place, the inline filter and valve screen are the next suspects — a convenience of this carbureted setup, since both are visible and serviceable rather than tucked inside the tank the way an injected model handles filtration. Dry through all three checks means the 2006 Eiger is done.
