Start by Confirming What Kind of Fuel System You Have
Every step of this job depends on one answer, and for the 2006 Sportsman 90 the answer is carbureted. Fuel leaves the tank through a shutoff valve, runs down a short hose under nothing but gravity, and enters a small carburetor with a drainable float bowl. No fuel pump pressurizes the line, no rail holds residual pressure after shutdown, and no locking quick-connect fitting stands between you and the hose. Rotating that valve to OFF isolates the whole system.
Contrast that with a fuel-injected quad, where the first three moves are pulling the pump fuse, cranking until the engine dies to bleed off pressure, and disconnecting the battery so the pump cannot prime while a fitting is open. Injected machines also tend to hide their fuel filter inside the tank with the pump module, while the 90 keeps a serviceable filter right out where you can see it. The 90 is a two-wheel-drive chain-drive machine as well, so its hose run is short and direct rather than threading past front differential hardware the way a 4x4 utility quad's line has to.
What Kills a Fuel Line Over Time
Fresh hose bends easily because the rubber contains plasticizers. Those compounds slowly work their way out of the wall, and the material that remains grows stiff, glassy, and intolerant of flexing. Heat from the air-cooled engine cycles the hose on every ride and vibration flexes it constantly, so brittle sections eventually crack at a bend or right at the edge of a fitting.
Climate is a real factor. Dry air draws moisture out of the hose and hardens it years sooner than damp conditions do, which is why owners in arid regions replace fuel line more often. Ethanol-blended pump gas contributes from the inside, absorbing water and gradually degrading the inner liner. When a Sportsman 90 sits parked between seasons with E10 in the system, gum and softened liner material can build up while the exterior of the hose still looks respectable.
Symptoms of a Line About to Give Out
Run this check whenever something feels off:
- Fuel pooling or a damp shadow on the ground under the machine after it has been parked, usually below the carburetor
- Noticeable gasoline smell around the quad with no spill to account for it
- Cracking, crazing, or a chalky film on the hose, or a stretch that has hardened and will not bend
- An engine that bogs, runs lean, surges, or behaves like it is nearly out of fuel with a half-full tank
- A wet, dirt-caked ring at the tank valve or carburetor inlet where fuel has been weeping
Because the 90 is gravity fed, any breach leaks whenever the valve is open, which makes locating it simple. On an injected machine, pressurized fuel escaping a small crack often atomizes and leaves nothing but an odor behind.
Tools, Supplies, and a Word About Gasoline
Gasoline vapor is heavier than air. It sinks, flows along the floor, and collects around whatever is sitting down there, which in most garages includes cords, chargers, and heaters. Work outside or with the shop opened up properly, and keep every ignition source well away from the machine. Wear gloves as well, since gasoline strips skin oils on contact.
- Replacement hose in the correct inside diameter for the 90 — small-engine fuel line, not heavy utility hose
- New hose clamps or pinch clamps, or a small assorted clamp kit
- Rubber or nitrile gloves and plenty of rags
- An approved container for drained fuel and a shallow catch pan
- Needle-nose pliers, a small flat-blade screwdriver, and sockets for the seat and panel hardware
- A hose cutter or sharp razor for square cuts
Taking the Old Hose Off the Machine
Turn the fuel valve off, then remove the seat and any plastics blocking access to the tank outlet and the carburetor. Siphon fuel out of the tank into your approved container if there is much in it, and crack the float bowl drain so the carburetor and the low point of the hose empty out. Handling that before you separate a fitting prevents most of the mess this job can create.
Slide the drain pan beneath the carburetor inlet and lay a rag under the fitting. Back both clamps well away from their joints. Years-old hose usually bonds to the brass barbs with varnish, so twist it lightly to break the seal instead of pulling hard. If a fitting still holds on, slit the hose lengthwise with a razor and peel it away rather than risking a cracked carburetor spigot or a twisted valve outlet. Take note of the original routing and any retaining clip before the line is fully off.
Installation and the Leak Check That Matters
Measure the new hose against the old and cut it square to the same length. Too much length allows the line to sag toward the chain or rest against the engine; too little leaves the fittings permanently loaded. Push each end all the way onto its barb dry, and keep grease, oil, and silicone completely off the sealing surfaces — lubricant creates a path for fuel to escape beneath the clamp and can contaminate the carburetor. Soften a stubborn end in hot water if it fights you.
Seat new clamps just behind the raised bead on each fitting and tighten evenly without crushing the hose. Reproduce the original routing in a smooth curve, keeping the line clear of the exhaust, the chain, and every sharp frame edge.
Now open the valve and stand still for a minute while gravity fills the new hose. Wipe both connections with a dry rag and look closely for fresh wetness at either barb. Start the engine, let it run at idle, and check a final time before the bodywork goes back together. With the area already open, dropping in a fresh inline filter takes almost no extra time and keeps the carburetor on this 2006 Sportsman 90 clean for another few seasons.
