Rubber has a shelf life, and fuel hose spends its whole life in the worst possible conditions for rubber. On a 2006 Sportsman 800 EFI 4x4 the original line has been absorbing heat from a big twin, flexing with the chassis and holding ethanol-blended gasoline for years, and none of that improves it. This is an injected machine, so the hose carries pump pressure rather than gravity flow, no petcock exists to shut fuel off, and an electric pump inside the tank charges the line the moment the key turns.

The Two Ways a Fuel Hose Dies

From the outside, heat cycling drives plasticizers out of the rubber wall. Hose that started soft and springy turns stiff and faintly glassy, and stiffness is what actually breaks a fuel line, because a utility chassis flexes constantly over ruts, roots and side hills. A rigid hose meets that flexing with hairline splits instead of bending, and the cracks appear first at bends and at the points where clips press the line against the frame. Owners in dry, high-desert or high-plains country see this arrive sooner, since arid air keeps pulling moisture out of the wall.

From the inside, ethanol-blended pump gas attacks the liner. E10 draws in atmospheric moisture and slowly degrades that inner surface, leaving it soft and swollen so it begins shedding material toward the injector. Fuel that sits in the system through a long off-season keeps that chemistry running with the engine shut down. The two processes together explain the frustrating part of fuel hose: a line can look entirely respectable from outside and still be finished.

Symptoms to Take Seriously

  • Gasoline odor around the tank, sharpest in the first minutes after shutdown while residual pressure remains
  • A wet film or small puddle on the skid plate or floor beneath a parked machine
  • Damp streaks along the hose, or a dust-caked ring at a fitting where seeping fuel has dried
  • Hose that stays pinched, or feels hard and chalky rather than springing back
  • Fine cracking on the outer wall, worst at bends and clip contact points
  • Bogging under load, a stumble on hard throttle, or a lean and breathless feel at higher rpm

A pressurized leak often atomizes and evaporates before it can drip, so treat smell as at least as reliable as a wet floor on this machine.

What You Need on Hand

  • Gloves and eye protection
  • A drain pan and a sealed, fuel-rated container
  • Hose rated for injection pressure in the original inside diameter, never general purpose carburetor line
  • New clamps of the correct type plus a quick-connect release tool if the tank end uses a locking coupler
  • Line-clamping pliers to pinch off flow in the absence of a fuel valve
  • Sockets, a panel trim tool, a razor knife and rags

Gasoline vapor is heavier than air and gathers at floor level, so ventilation down low is what protects you rather than an open window overhead. Work outdoors or with the shop door fully open, shut off any heater, and move chargers and power tools clear before anything is opened.

Depressurizing and Getting the Old Line Out

Pull the fuel pump fuse or relay, crank the engine and let it run until it stalls, switch the key off, then disconnect the negative battery cable. That order removes the pressure and keeps the pump from waking up while your hands are in the chassis. Residual fuel still stands in the hose, so position the pan and drape a rag over each fitting you open.

Remove the seat and enough side plastic to reach the tank fitting, then trace the hose to the throttle body and photograph every clip and guide before disturbing anything. Being a 4x4, this machine routes the line past front differential hardware and additional frame crossmembers, so the run is longer and more sheltered than a two-wheel-drive quad requires. Slide clamps well back, release quick-connect couplers by pressing their tabs squarely and pulling straight rather than prying, and break a varnish-bonded hose loose with a gentle twist. Slit any stubborn section lengthwise with a razor and peel it off instead of fighting the barb.

Installing the New Hose and Checking It

Cut the replacement to the same length as the original. A hose slightly too long will chafe on the frame or interfere with steering travel once the plastics go back, and one cut short strains the fittings whenever the suspension works. Push each end fully onto its fitting until it bottoms out, and install it dry. Grease, oil and silicone stay off fuel fittings entirely, because any lubricant on the sealing surface hands pressurized fuel a path out past the clamp. Warm water is the right way to soften a stiff hose end.

Set new clamps just behind the raised bead on each barb and tighten them evenly, snug without crushing the rubber. Where the machine uses a self-locking quick-connect, push it home until the collar clicks and then tug firmly to verify engagement; that fitting is designed to seal without a clamp. Return the hose to every original clip so it stays clear of the exhaust and the front driveline.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit while the surfaces are still dry, which makes even a small bead of fuel obvious. Inspect both joints with a clean light-colored rag, then start the engine and check again over several minutes of idle before the bodywork goes back on.

Finally, keep this platform detail in mind: the fuel filter is integrated into the in-tank pump assembly instead of sitting inline where you could change it on the visible line. New hose solves leaks and cracks, but a restricted filter will still hold fuel delivery back, so if the 800 continues to feel starved after a dry, leak-free installation, that module is the logical next thing to investigate.
