Get the bench set up properly and this becomes a short job. Rush the setup and it becomes a fuel spill. The 2006 Sportsman 700 EFI 4x4 is electronically fuel injected, which shapes every choice you make about parts and preparation: the supply hose is pressurized by a pump inside the tank whenever the key is on, there is no petcock to close, and the replacement hose has to be rated for injection pressure rather than the general purpose line that suits a carbureted machine.

What to Have Ready Before You Start

  • Nitrile or rubber gloves and eye protection
  • A drain pan plus a sealed, fuel-rated container for whatever comes out of the line
  • Injection-rated hose in the same inside diameter as the original
  • New clamps in the correct style, and a quick-connect release tool if the tank end uses a locking coupler
  • Line-clamping pliers, which do the job the missing fuel valve would otherwise handle
  • A socket set, a panel trim tool, a razor knife and more rags than you expect to need

Gasoline safety here is not boilerplate. Vapor from an open fuel line is heavier than air and settles at floor level, precisely where you will be kneeling, so run this job outdoors or with the shop door fully open rather than trusting a window near the roofline. Shut down any heater with a flame or hot element, move battery chargers away from the machine, and keep grinders and cutting tools out of the area until the fuel is sealed in its container and the rags have gone outside.

Bleeding Off the Pressure

Never open a fitting on a live injected circuit. Pull the fuel pump fuse or relay, crank the engine and let it run until it stalls on its own, switch the key off, then disconnect the negative battery cable so nothing can energize the pump while your hands are in the chassis. Even after all that, residual fuel remains in the hose, so position the pan first and drape a rag over each joint before you open it.

Why the Original Hose Is Finished

Two mechanisms wear a fuel line out, and both run on time. Externally, heat cycling from the twin drives the plasticizers out of the rubber wall so the hose loses flexibility and turns hard and glassy. Because a utility chassis flexes constantly across ruts and side hills, a rigid hose responds with hairline splits instead of bending, and those splits show up first at bends and clip contact points. Dry, arid climates speed the hardening by continually pulling moisture from the wall.

Internally, ethanol-blended pump gas degrades the liner. E10 attracts moisture and slowly breaks that surface down until it is soft and swollen, at which point it starts releasing material into the fuel stream heading toward the injector. Fuel standing in the system through a long off-season does this damage without the engine ever firing. That combination explains why hose on a machine this age deserves replacement even when the exterior still looks sound.

Symptoms You May Already Have Noticed

A gasoline smell around the tank area, sharpest in the first few minutes after shutdown while the line still holds residual pressure, is the classic early clue. Add a visual check for a wet film or puddle on the skid plate, damp streaks along the hose, and a ring of dust caked at a fitting where seeping fuel has dried and collected grit. Squeeze the hose along its length, noting any hard or chalky sections, and examine bends closely for fine cracking.

Performance changes belong on the list too. Bogging under load, a stumble when you snap the throttle, or a lean and breathless feel at higher rpm all point toward compromised delivery. On an injected machine a small pressure-side leak often atomizes and evaporates before it drips, so trust your nose over the condition of the floor.

Removal Through Installation

Remove the seat and the side plastics needed to reach the tank fitting, then trace the hose to the throttle body and photograph every clip, guide and frame pass-through. This is a 4x4, so the run clears front differential hardware and additional frame crossmembers, taking a longer and more sheltered path than a two-wheel-drive quad requires. Reproducing that geometry keeps the new hose off hot exhaust and clear of the front driveline.

Slide worm-gear or spring clamps well back before disturbing a joint. Quick-connect couplers release when you press their tabs evenly and pull straight off, never sideways, since aged plastic collars split under prying. Break a varnish-bonded hose loose with a gentle twist, and if a section refuses, slit it lengthwise with a razor and peel it off rather than damaging the fitting.

Cut the new hose to match the original length exactly. Push each end fully onto its fitting until it bottoms against the shoulder, working it on dry. Grease, oil and silicone have no place on a fuel connection, because lubricant on the sealing surface hands pressurized fuel a path out past the clamp. A few seconds in hot water softens a stubborn end safely. Set new clamps just behind the raised bead on each barb and tighten evenly, snug rather than crushed. Where a self-locking quick-connect is used, push until the collar clicks and tug to verify the latch, then leave it clampless as designed, and reseat the hose in every original clip.

The Final Pressure Test

Reinstall the fuel pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and loads the circuit while everything is still dry, giving you the clearest possible look at both joints. Wipe each connection with a clean light-colored rag and check for dampness, then start the engine and inspect again through several minutes of idle. Only when the joints stay bone dry should the panels and seat go back on.

Keep one platform note in mind: the fuel filter on this EFI 700 lives inside the tank as part of the pump assembly instead of sitting inline on the visible hose. New line stops a leak, but it will not restore flow lost to a restricted filter, so if delivery still feels soft after a clean install, that in-tank unit is the next place to look.
