On a 2006 Sportsman 500 H.O. the fuel line is a low-pressure gravity feed on a carbureted engine, with a manual valve at the tank and an inline filter partway down the run. That design means the machine gives you honest, readable symptoms when the hose starts to fail, and it also means the repair itself is well within reach for a rider with basic mechanical confidence.
What the Machine Is Telling You
Sort the clues into what you notice parked and what you notice riding. Parked, look for a damp patch or puddle on the skid plate or floor, a gasoline smell that persists with a cold engine, and a ring of dirt stuck into a dried stain at either fitting. That last one is the fingerprint of slow seepage, and it often shows up long before an actual drip does.
Riding, the story changes. A hose that has hardened, kinked, or collapsed internally throttles the flow gravity can provide, so the engine bogs on a long climb, hesitates when you load it, or acts as though the tank is running dry with plenty still in it. A crack that pulls air in instead of pushing fuel out leans the mixture, which shows up as a stumble at wider throttle openings and sometimes as an engine running hotter than usual. Any of those symptoms is reason enough to pull the seat and put hands on the hose.
Why Fuel Line Rubber Wears Out
Heat is the primary aging force. Each warm-up and cool-down cycle drives a little more of the flexibility-preserving compound out of the rubber, and over years the hose becomes stiff enough that vibration cracks it rather than being absorbed. Those cracks start at the points already under strain, meaning clamps and tight bends. Dry climates hurry the process along, because low ambient humidity keeps drawing moisture from the outer wall.
Ethanol-blended gasoline works the interior at the same time. Alcohol carries water, and fuel left standing during a quiet stretch lets that water attack the inner liner, softening it and producing gum and debris that migrate into the filter and toward the jets. The result is a hose hardening on the outside and breaking down on the inside, which is why a hose this old warrants replacement even when it looks presentable.
Gathering Parts and Setting Up Safely
Have all of this staged before the first joint comes apart: nitrile or rubber gloves, eye protection, gasoline-rated hose in the original inside diameter, fresh clamps matching the current style, a new inline filter, an approved sealed container, a wide drain pan, pliers, screwdrivers, a razor knife, sockets for the seat and panels, and rags.
Then deal with ventilation honestly. Gasoline vapor is heavier than air and spreads along the floor, which puts it at the same height as water heater pilots, shop heaters, and battery chargers. Roll the quad outdoors if the weather cooperates. Indoors, open the door completely and use a fan at floor level to move air across the space, shut off every flame, unplug chargers, keep the container capped between pours, and take damp rags outside to dry rather than leaving them piled up.
Disconnecting and Removing the Line
Close the fuel valve first, which isolates the tank without draining it and is the practical advantage of a carbureted machine. Pull the seat and any bodywork blocking the run so you can see the valve, the filter, and the carburetor inlet. Place the pan under the carburetor and open the float bowl drain screw, letting the bowl empty on purpose instead of onto your hands the moment a hose comes loose.
Slide each clamp well back along the hose before disturbing the joint, squeezing spring clamps with pliers or backing off worm-gear screws. The old hose will be varnished onto its barbs, so twist gently to break the bond instead of pulling. If a section refuses to release, slit it lengthwise with the razor and peel it away, which protects the valve outlet and the carburetor inlet from being distorted. Photograph the routing before the run is fully out, noting each clip and the clearance points around the front differential and extra frame structure that four-wheel drive brings to the middle of the chassis.
Installation and Leak Verification
Cut the new hose to the same length as the old, resisting the temptation to leave slack. Extra hose sags toward the exhaust or rubs a frame rail, while a short piece keeps both fittings under constant tension. Push each end on dry, past the raised bead, and keep grease, oil, and silicone completely away from the fittings. Lubricant on a sealing surface gives fuel a path to weep out even under a clamp that feels tight, and hot water is the only softener a stubborn hose end needs.
Install the new inline filter with its flow arrow aimed at the carburetor, then set fresh clamps just behind each bead and tighten them evenly rather than crushing the hose on one side. Return the run to every original clip so it stays clear of hot surfaces and the front driveline, and check that nothing tugs on a fitting once the bodywork is back in place.
Now open the fuel valve and watch for a full minute without touching the starter. Gravity does the testing for you, and a marginal joint will bead up while you observe. Wipe both fittings and the filter ends with a clean rag and look again, then start the engine and inspect at idle. Finish with a short slow lap and a third inspection while everything is warm.
Keeping the Next Hose Honest
The nice thing about this carbureted 500 H.O. is that the whole fuel path stays visible. The valve, the hose, and the inline filter are all right there whenever the seat is off, unlike an injected machine that hides its filter inside the tank. Make a quick pinch test and a glance at both fittings part of your routine, and you will replace the next line on a Saturday morning of your choosing rather than at the far end of a trail.
