The EFI designation in the model name is literal: this machine feeds its single cylinder through electronic fuel injection, with an electric pump living inside the tank and a pressurized supply line running to the throttle body. There is no petcock to flip off, so the sequence you follow matters more than the wrench you pick up.
Gathering Supplies and Setting Up a Safe Work Area
Have all of it laid out before the first fitting comes loose:
- Nitrile or heavy rubber gloves, plus eye protection
- Hose rated for fuel-injection service pressure, matched to the inside diameter of the original run
- Fresh clamps in the style your machine uses, and a quick-disconnect release tool if the tank end wears a locking collar
- An approved sealed container for captured gasoline and a wide drain pan
- Line-clamping pliers for any low-pressure return or vent hose you disturb
- Sockets and drivers for the seat, front pod, and any tank straps you need to loosen
- A stack of clean rags and a razor knife
Now the part riders skip. Gasoline vapor sinks and gathers at floor level, so an open window well above your head does nothing for you. Roll the Sportsman outside or work with the overhead door fully up and a fan pushing air across the floor, not just around the room. Kill every pilot light, space heater, shop light with an exposed element, and battery charger in the space. Vapor from a few ounces of spilled fuel travels farther than most people expect.
How the Rubber Deteriorates on a Machine This Age
A hose that has been in service since the mid 2000s has lost a great deal of what made it flexible when new. The plasticizers migrate out under years of heat cycling from the engine, and the wall goes from supple to stiff to brittle. Squeeze a hardened section and you can feel it resist rather than collapse. Riders in arid country notice this sooner because low humidity draws moisture from the outer jacket and speeds up the process from the surface inward.
Ethanol-blended pump gas chips away from the other side. Alcohol carries water, and water sitting against the inner liner during any stretch of inactivity begins breaking it down, leaving behind soft residue and gum. That debris heads straight for the injector and the pressure regulator. The unpleasant part is that a hose can look presentable on the outside while shedding material internally, which is why calendar age carries real weight on a 2006 machine.
Catching a Failing Line Before It Strands You
Symptoms tend to arrive in a recognizable order. A gasoline odor around the seat area after shutdown usually comes first, since the injected circuit holds residual pressure for a while after the key goes off and any weak spot weeps under that load. Look for a dusty, varnished ring around a fitting, which is the fingerprint of fuel seeping and evaporating repeatedly. A visible puddle on the skid plate or garage floor means the problem has progressed well past subtle.
Running behavior tells the rest of the story. A supply line that has partially collapsed internally or is drawing air will make the engine stumble under load, surge at steady throttle, or feel like it is running out of gas on a long climb even with half a tank aboard. On the pressure side of an EFI system, small leaks often atomize and vanish before they drip, so trust your nose when it disagrees with your eyes.
Depressurizing and Removing the Old Hose
Start by taking pressure out of the system. Pull the fuel pump fuse or relay from the electrical box, then crank the engine for several seconds until it stalls or refuses to fire. Turn the key off and disconnect the negative battery cable. Skipping this step is how riders end up spraying fuel across a warm engine.
Pull the seat and enough front bodywork to expose the tank and follow the hose to the throttle body. Slide the drain pan underneath and drape a rag over each fitting as you open it, because the run still holds fuel even after the pressure is gone. Worm-gear or spring clamps should be slid well back along the hose before you attempt to twist anything free. If the tank end uses a self-locking quick-connect, press the tabs squarely and pull straight out; levering sideways cracks a collar that has grown brittle with age.
Old hose bonds itself to a barb with varnish. Twist gently to break that grip, and if it will not budge, slit the hose lengthwise with the razor and peel it off rather than risk deforming the fitting. Before the run is completely free, photograph its path. This is a 4x4 chassis, so the line threads past front driveline hardware and frame crossmembers that a two-wheel-drive quad does not carry, and those clips are easy to overlook on reassembly.
Fitting the Replacement Without Introducing a Leak
Cut the new hose to the length of the old one and resist adding slack. Excess length lets the line rub a frame tube or wander toward the exhaust. Push each end fully onto its barb until it seats past the raised bead, and do it dry. No grease, no oil, no silicone spray, no assembly lube of any kind belongs on a fuel fitting, because lubricant on the sealing face gives pressurized gasoline a path to creep out under the clamp. Softening a stubborn hose end in hot water for a moment is the honest way to make it slide.
Set new clamps just behind the bead on both ends and tighten them evenly rather than crushing one side. A quick-connect coupler needs no clamp at all: push until it clicks, then pull firmly to confirm it has latched. Return the hose to every original clip and guide so it stays away from the front differential area and hot surfaces.
Pressure Testing and Buttoning Up
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and loads the circuit, letting you inspect both joints while everything is still dry and easy to read. Feel around each fitting with a clean fingertip, then start the engine and check again at idle, and once more after a few minutes of warm running.
Keep one thing in mind about this platform: the fuel filter on the EFI Sportsman lives inside the tank as part of the pump assembly rather than sitting inline where a wrench can reach it. Fresh hose fixes a leak, not a restricted filter, so if the machine still feels starved after a clean install, the in-tank unit is your next place to look.
