Your 2006 Sportsman 450 4x4 runs a carburetor, which means a manual fuel valve sits below the tank, the hose carries fuel at atmospheric pressure, and both ends attach to brass barbs held by ordinary clamps. Nothing electrical has to be defeated and there is no residual pressure to bleed off, so the job comes down to careful hands and a properly ventilated space.
Confirming What You Are Working With
Take the seat and left side panel off and the whole circuit is visible at once. Fuel exits the tank, passes the valve, and travels down and rearward through rubber hose to the carburetor inlet, guided by a clip or two. Follow your own machine rather than assuming one unbroken length, because some carbureted Sportsman setups include a short second hose section serving a small vacuum-operated pulse pump, which also brings a thin vacuum line to the engine into the picture. Age is the main enemy. The plasticizers that keep rubber fuel line supple gradually migrate out of the compound, leaving hose that is hard, slightly reduced in diameter, and no longer able to conform against a barb under clamp pressure. Heat cycling from the single-cylinder engine hits the carburetor end first, and every mile of washboard trail keeps flexing the same two bends.
Where the quad spends its life sets the timeline. Dry, low-humidity air draws moisture out of the hose wall and hardens it from the outside in, so machines in arid country develop chalky surfaces and hairline checking years earlier than identical quads kept in humid regions. Ethanol-blended pump gas comes at the inner liner instead, pulling in moisture during any stretch of sitting and degrading that surface into a gum that eventually reaches the float bowl and jets.
Symptoms That Send Riders Looking
- A small fuel puddle under the machine or a stained, damp skid plate
- A strong gasoline smell lingering near the tank long after shutdown
- Fine cracking or checking on the hose, especially at the bends
- A stiff, glassy feel when you squeeze the line rather than soft give
- Grit collected in a ring at a fitting, which is dried fuel from a slow weep
- Bogging on climbs, a lean stumble off idle, or the engine acting like the tank is empty
Take the running symptoms as seriously as the visible ones. A hardened hose can pinch slightly closed under demand or draw air past a clamp that has lost its spring, and the carburetor cannot distinguish that from a fault of its own.
Supplies and a Straight Note on Fuel Safety
You need fuel-rated hose in the matching inside diameter, new clamps, nitrile gloves, an approved fuel container, a razor knife, a flat-blade screwdriver, small pliers, and rags. That is the complete list.
Handle the gasoline deliberately. Vapor is heavier than air and gathers at floor level, so open the shop door fully and put a fan on the ground moving air outward instead of trusting a window. Shut off pilot lights, propane heaters, and anything with an exposed element in the same building. Disconnect the battery negative cable before the first fitting comes loose so no accessory circuit can arc, keep drained fuel sealed, and carry soaked rags outside rather than leaving them in a pile.
Removal Followed by a Dry Fit
Close the fuel valve, open the float bowl drain, and let the carburetor empty into your container so the hose is not full when you break the first connection. Slide both clamps well back along the line, then twist each end gently to shear the varnish bond holding rubber to brass. When a fitting will not release, slit the hose lengthwise with a razor and peel it off in strips instead of prying, which protects a barb that is much harder to replace than the hose.
Cut the new hose to match the original length and no longer, since extra hose chafes on frame tubes or drifts toward exhaust heat. Push each end fully onto its barb until it bottoms out, and install it dry. Grease, oil, and silicone spray are off limits on fuel fittings, because the film they leave stops the rubber from sealing and gives fuel a path under the clamp. Hot water for half a minute softens a tight end. Fit new clamps just behind the raised bead on each fitting, tighten evenly without cutting the rubber, and return the line to its factory clips so it sweeps cleanly clear of the front driveline and away from hot surfaces.
Verifying the Repair
Open the valve and let gravity test both joints while a clean rag sits underneath each one. Watch patiently for two or three minutes before starting anything, since a gravity-fed system exposes a bad seal fast. Reconnect the battery, run the engine at idle and inspect again, then blip the throttle because vibration finds a marginal clamp that a still machine hides. Wipe each fitting dry, wait, and look one more time so you are judging fresh fuel and not old residue.
Finish by inspecting the strainer inside the fuel valve and any inline filter in the run, both of which trap the debris a failing hose sheds. A new line will not fix an engine starved by a plugged filter downstream. Once the connections stay dry through a full warm-up and a short test loop, reinstall the side panel and seat and the 2006 Sportsman 450 is ready to get back to work.
