Replacing the Fuel Line on a 2006 Polaris Sawtooth

The 2006 Sawtooth was built as a light, nimble sport quad, and its small-displacement single is about as uncomplicated as a modern four-stroke gets. That simplicity extends to the fuel system, which makes a fuel line replacement one of the most beginner-friendly jobs on the whole machine — and one worth doing on any Sawtooth still running its original rubber.
A Simple Carbureted Layout
The Sawtooth uses a carburetor rather than fuel injection, and the supply is gravity fed. Fuel leaves the tank through a hand-operated petcock, runs downhill through a short length of rubber hose with no pump involved, and enters the carburetor at the float bowl inlet. A clamp holds each end, and the float and needle inside the bowl handle metering.
Nothing in that circuit is pressurized, so there is no relief procedure to work through before you open a fitting. The petcock is a true shutoff valve, which keeps the job dramatically cleaner than the same work on an injected machine where the hose has to be pinched off with pliers instead. This is also a two-wheel-drive quad, so there is no front differential or driveshaft crowding the frame — the run between tank and carburetor is short and easy to reach with both hands.
Why the Rubber Gives Out
Fuel hose has a service life measured in years. The plasticizers that keep the wall soft slowly migrate out of the rubber, and once they are gone the hose hardens until it can no longer flex over a barb without cracking. Engine heat and the vibration of a light chassis being ridden hard both accelerate the process.
Dry climates worsen it further by pulling moisture out of the hose wall, which is why Sawtooths from arid regions often have lines that feel like plastic tubing. Ethanol-blended pump gas works the other side, drawing moisture into the fuel and degrading the inner liner, especially when the machine sits for months at a stretch with fuel standing in the line. As the volatile portion evaporates it leaves gum and varnish behind that narrow the passage. On a small carburetor, a modest restriction has an outsized effect.
Signs the Line Is Failing
- A fuel puddle or damp patch under the machine after it sits with the petcock open
- A gasoline smell around the tank cover that never quite dissipates
- Cracking, crazing, or a chalky gray surface, worst where the hose bends
- Stiff, glassy sections that will not compress between your fingers
- Bogging when you get on the throttle, a lean surge at steady speed, or the engine acting as if it were low on fuel with a full tank
Tools and Safe Handling
Have replacement fuel hose in the correct inside diameter, new clamps sized to it, nitrile gloves, safety glasses, a drain pan, a sealed metal or approved fuel container, a flat-blade screwdriver, needle-nose pliers, a small socket set for the seat and tank cover fasteners, clean rags, and a sharp utility blade ready before you start.
Set the workspace up properly. Gasoline vapor is heavier than air, so it sinks and pools along the floor rather than drifting out an open window — ventilation has to happen at ground level. Roll the Sawtooth outside or open the overhead door completely. Shut off anything with a pilot light, move grinders and torches away, and disconnect the battery negative so no tool can arc against the frame. Wear the gloves the whole time, since gasoline strips skin oils on contact, and put fuel-soaked rags into a sealed metal can rather than a trash bin.
Taking the Old Hose Off
Turn the petcock off and let the engine idle until it dies, which empties the carburetor for you. Remove the seat and the plastic cover over the tank so you can see both the petcock outlet and the carburetor inlet. Slide the drain pan underneath and open the float bowl drain screw to release the fuel still sitting in the bowl before you disturb a clamp.
Slide both clamps back along the hose so they stay captive rather than dropping into the chassis. Twist the hose gently on each barb to break the varnish bond that has built up, then ease it off. If an end refuses to release, slice the hose lengthwise with the blade and peel it away instead of prying — the small carburetor inlet spigot and the plastic petcock outlet both crack under leverage, and replacing either turns a quick job into a project. Note the clips and routing points on the way out, and keep the old piece to measure against.
New Line In, Then Verify
Cut the replacement to the same length as the original. Extra length on a compact chassis like this one just sags into a frame edge or drifts toward the exhaust. Slip the clamps on, then push each end fully onto its barb until it bottoms against the shoulder, working completely dry. Grease, oil, and silicone on a fitting create a path for fuel to creep past the seal and can swell the rubber, so keep them off entirely — a few seconds in hot water softens a stubborn end far more safely.
Seat each clamp just behind the raised bead on the fitting and tighten until the hose wall bulges only slightly. Overtightening cuts into the rubber and produces a weep months later. Route the hose back through its original clips, well clear of the header and any steering movement.
Open the petcock and let gravity fill the line and the float bowl while you watch. Wipe both joints dry with a clean rag and inspect each for beading over several minutes. Start the engine and check again at idle, since vibration exposes seepage a static test misses. Let it run a few minutes, shut it down, and look once more as it cools. If your Sawtooth carries an inline filter along the run, replace it while access is open — a fresh hose feeding a clogged filter still leaves the carburetor short. Two dry inspections in a row and the bodywork can go back on.
