When a 2006 Brute Force 650 starts leaving a spot on the shop floor or greeting you with the smell of gasoline, the supply hose is almost always the first suspect. Fortunately, this generation of Brute Force keeps its fuel plumbing simple and reachable, and the replacement is well within the ability of a rider who has removed bodywork before.

What the Machine Is Telling You

Start with the evidence. A fuel stain or slow drip beneath the quad after an overnight sit is the clearest sign, and a persistent gasoline odor around the tank counts even when no liquid appears, because a small weep frequently evaporates before it can drop. Get a light on the whole run and squeeze the hose every few inches: fine cracks that open under flex, a stiff glassy feel, or a soft swollen section all say the same thing.

Fittings tell stories too. A crusted ring of dust at a barb marks a joint that has been seeping and drying for a long time. The way the engine runs adds to the picture, since restricted flow or air pulled in past a loose connection leans the mixture and produces a bog when you get into the throttle, a hesitation at steady speed, or the sense that the 633cc V-twin is running out of fuel with plenty still in the tank.

The Carbureted Layout on This Model

This Brute Force is carbureted, and that shapes the whole procedure. A petcock at the tank shuts flow off at the source, and beyond it gravity feeds the carburetors with no pump involved and no pressure in the lines. That means no fuse to pull, no key cycling to bleed anything down, and no pressurized quick-connect coupler requiring a special tool. Every joint is a barbed spigot with a clamp.

Because this is a V-twin, the hose splits after leaving the petcock to serve both carburetor inlets, so plan on inspecting the main run and the branches beyond the junction rather than just the first piece you can see. Both carburetors have float bowl drain screws, and emptying each bowl into a container before you disconnect anything keeps the mess to a minimum.

The Slow Failure of Rubber

Plasticizers keep new hose supple, and they leave the compound gradually over years of service. Heat cycling from a hard-working twin drives them out faster, and a hose that has gone rigid splits at the bends and beneath the clamps as the engine shakes and the frame flexes. On a machine of this vintage, some part of the run has almost certainly reached that stage.

Dry climates speed the exterior aging by drawing moisture out of the hose wall, leaving the surface chalky and hard. Ethanol-blended fuel handles the interior, holding moisture against the liner and slowly degrading it so that fine debris travels toward the carburetors and the jets inside them. Fuel sitting motionless is worse than fuel in use, so long parked stretches with a partial tank shorten hose life noticeably.

Getting Set Up

  • Rubber or nitrile gloves and eye protection
  • An approved gasoline container plus a shallow catch pan
  • Replacement hose in the matching inside diameter, purchased slightly long
  • A fresh clamp assortment, since decade-plus-old clamps have lost their spring
  • Clear tubing to route both float bowl drains into your container
  • Flat-blade screwdriver, pliers, a small socket set, and clean rags

Respect the gasoline. Its vapor is heavier than air, so it drifts down and collects at floor level where a pilot light, a shop heater, or a stray spark can reach it; ventilation near the ground matters far more than an open window overhead. Do this outdoors or with the overhead door fully open, keep an extinguisher close, and keep grinders and torches out of the space. Let spilled fuel evaporate in open air rather than sealing soaked rags in a closed container.

Taking the Old Line Out

Turn the petcock off, remove the seat, and pull whatever plastics you need to expose the tank outlet, the hose run, and both carburetor inlets. Drain each float bowl into your container through the clear tubing and close the screws again. Position the pan and lay a rag over the fitting you plan to open first, because the hose holds fuel even after the valve is shut.

Back the clamps off and slide them well up the hose. Twist the hose on its barb to break the varnish bond rather than pulling straight out, which keeps unnecessary load off the petcock spigot and the carburetor inlets. When a hose refuses to release, slice it lengthwise with a razor and peel it off in two pieces. As a four-wheel-drive machine, this Brute Force routes its line past front differential hardware and extra frame structure that a two-wheel-drive quad simply does not have, so map the path and note every clip before the old hose is completely free.

Installing the Replacement and Verifying It

Cut each new piece to match the original length. Excess hose rubs the frame or folds into a kink that chokes flow, while a short piece keeps the fittings under permanent tension. Slide every end fully onto its barb until it seats, and install it dry. Grease, oil, and silicone create a leak path on a fuel fitting and let the hose creep off under vibration, so keep every lubricant well away from the sealing surfaces. Hot water for a few seconds softens a stubborn end enough to push on by hand.

Set the new clamps just behind the raised bead on each fitting and tighten them evenly, firm but never crushing the rubber. Route the hose back through its original clips so it stays clear of the front driveline, hot surfaces, and moving suspension components.

Now prove it. Open the petcock and wait a minute or two while the line and both float bowls fill. Wipe every joint with a dry rag and inspect under bright light for beading. Start the engine, let it idle for several minutes, then check each fitting again while everything is warm and vibrating, since heat and movement expose a connection that looked flawless cold. When every joint stays dry through both checks, reinstall the bodywork and seat and put the 2006 Brute Force 650 back into service.
