How to Swap the Fuel Line on a 2006 Honda TRX500 Rubicon 4x4

Catch the Problem Before It Strands You
Very few owners inspect a fuel line until they have a reason to, and by then the hose is usually well past saving. On a 2006 Rubicon the run between the tank and the throttle body is the part most likely to be original, and it gives you plenty of warning before it fails outright. Damp ground under the frame after a night in the shed, a gasoline odor that lingers around the machine, hard or chalky spots you can feel through your fingertips, cracks that open when you flex the hose, and a dirt–caked ring at a clamp are all signs the rubber has had enough. Engine behavior matters too — bogging on throttle, hesitation under load, and a lean, empty feel at higher rpm can all trace to a hose that has narrowed or begun shedding material internally.
Know That This One Is Injected
The 2006 Rubicon runs Honda's programmed fuel injection rather than a carburetor, and that shapes every step of the job. An electric pump inside the tank holds the feed line under pressure whenever the ignition is live, so there is no petcock to close and no gravity feed that stops on its own the way a carbureted quad from the early 2000s allows. Pressure comes out of this system electrically, before you touch a fitting. Some connections on injected machines also use self–locking quick–connect couplers instead of simple clamps, so look at what you actually have before ordering hardware.
Parts, Tools, and Vapor Discipline
- Hose rated for fuel–injection pressure in the factory inside diameter
- Fresh clamps in the style your machine uses, and a quick–disconnect tool if the tank end is a locking coupler
- Line–clamping pliers to close off low–pressure sections, filling in for the fuel valve this model lacks
- Gloves, eye protection, and a large supply of rags
- A drain pan plus a sealed, fuel–rated container
- Sockets, a stubby screwdriver, and a sharp utility blade
One precaution outranks all the others. Gasoline vapor is denser than air, so it sinks and rolls along the floor until it finds an ignition source, and the offenders are almost always things you stopped noticing — a water heater pilot, a furnace, a shop heater running behind you. Push the Rubicon outside or open the overhead door completely, shut every flame down, and keep an extinguisher at ground level within reach. Leave the gloves on the entire time.
Why Rubber Stops Being Rubber
Age does the work here, not abuse. The plasticizers that keep a new hose supple slowly migrate out of the wall, leaving material that has grown hard and brittle. Every heat cycle from the 499cc single and every hour of vibration through the chassis pushes fractures deeper into that stiffened surface, and eventually the wall cannot hold fuel.
Two outside factors set the pace. Dry, sunny climates strip moisture from the outer wall and shorten hose life meaningfully, so a Rubicon that spends its life in high desert country ages its plumbing faster than one in humid woods. Meanwhile, ethanol–blended gasoline standing in the line during gaps between rides attracts moisture and slowly breaks down the inner liner, sometimes leaving gum deposits behind. Damage on both sides at once means calendar age is a better indicator than appearance.
Taking Pressure Out and Removing the Line
Start by pulling the fuel pump fuse or relay, then run the engine until it stalls. Shut the key off and disconnect the battery negative cable so the pump cannot spin up unexpectedly. Take the seat and the tank plastics off and follow the hose end to end, identifying each clip you will have to release.
With the pan positioned, drape a rag over the first fitting you open. Even a depressurized hose holds fuel, and it will find its way down the frame the instant the joint separates. Slide clamps back along the rubber before disturbing anything. Quick–connect couplers want their tabs squeezed evenly and the fitting drawn straight off along its axis; levering to one side is what snaps an aged plastic collar. If old varnish has glued the hose to a barb, rotate it a quarter turn to break the bond instead of hauling on it, and cut the hose lengthwise to peel it away if it will not release.
Note the routing before it is gone. The 4x4 driveline on this Rubicon adds clearance points around the front differential and extra frame structure that a 2WD machine does not have, so photograph each clip while the old hose is still in place.
Fitting the Replacement and Verifying It Holds
Trim the new hose to match the old length exactly. Slack lets the line rub a frame tube or sag toward the exhaust, while a short piece keeps constant load on the fittings. Work each end fully onto its barb until it bottoms out, and do it dry. No grease, no oil, no silicone — lubricant on a sealing surface is the single most common cause of a leak on a freshly installed line, since it gives pressurized fuel a slick path out from under the clamp. Warm the hose end in hot water for ten seconds if it fights you.
Place new clamps just behind the bead on each fitting and tighten them evenly to firm, not crushing. A self–locking quick–connect gets pushed until it clicks and then pulled on to confirm the latch; no clamp belongs there. Reseat the hose in its factory clips so it stays away from the driveline and hot exhaust.
Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit and lets you inspect both joints while everything is still clean and dry. Wipe the fittings with a white rag, start the engine, and look again at idle for beading or a spreading dark ring. Give it a few minutes, take a slow loop around the property, then inspect once more before the plastics return. Keep one thing in mind if delivery still feels weak afterward: this Rubicon's fuel filter is built into the in–tank pump assembly rather than sitting inline where you can reach it, so that module is the next place to look.
