Swapping Out the Fuel Line on a 2006 Honda Foreman 500 4x4 FM1

Few repairs give as much return for as little money as replacing the fuel hose on a 2006 TRX500 Foreman FM1. The manual foot-shift Foreman of this era is carbureted, so its fuel delivery is gravity fed: the tank sits above the carburetor, a petcock valve controls flow, and a short rubber hose ties the two together with a clamp at each end. Once you know that, the whole procedure becomes a matter of patience rather than expertise.

The Case for Replacing It Before It Fails

A hose that lets go on the trail does not politely stop working. It dumps fuel onto a hot engine or simply starves the carburetor until the machine dies where it stands. Since the hose costs a few dollars and the job takes under an hour, replacing a suspect line preventively is one of the better decisions an owner of a machine this age can make.

Aging, Climate, and Ethanol

Rubber fuel line dies of heat cycles more than mileage. Each warm-up and cooldown drives more plasticizer out of the compound until the wall turns stiff and glassy, at which point it can no longer flex with the vibration a working utility quad produces. Cracks form, usually at the bend where the hose leaves the tank spigot.

Where you ride shapes the timeline. Dry, arid air draws moisture out of the hose wall and hardens it faster than humid conditions do, so Foremans in desert country often need line service sooner. Working the other direction, ethanol-blended pump gas attracts water and gradually degrades the inner liner. Fuel left standing in the line through a long off-season has time to gum up and shed liner material, and on a carbureted machine all of that heads straight for the float bowl and the jets.

Signs Your Foreman Needs a New Hose

Give the machine a proper once-over. The classic tells are a gasoline puddle or damp shadow under the frame after it has been parked, and a fuel smell that hangs around the tank area without an obvious source. Run the hose through your fingers along its whole length; hard, inflexible stretches, a chalky dull surface, or visible cracking all mean the rubber is finished. Look closely at both fittings for a dust-caked brown ring, which is dried fuel from a slow weep.

Then consider how the engine behaves. A hose that has collapsed internally restricts flow, and a clamp that has relaxed can draw air. Either condition starves the carburetor, producing bogging on climbs, a lean stumble when you crack the throttle, or an engine that acts like it is running on fumes with fuel still aboard.

Tools, Parts, and Handling Fuel Safely

Gather these before touching a clamp:

  • Replacement fuel line in the correct inside diameter, rated for gasoline
  • Fresh hose clamps or a small clamp kit
  • Rubber or nitrile gloves and eye protection
  • A lidded drain container and a generous supply of rags
  • Pliers, a flat-blade screwdriver, a new razor blade, and sockets for the fender panels

Now the part that actually matters for your safety. Gasoline vapor is heavier than air, which means it flows downhill and collects along the floor rather than dissipating upward. A cracked window does nothing for you; an open overhead door or working outdoors does. Shut off every pilot light, heater, and power tool that sparks, disconnect the battery negative, and keep the lid on your drain container between pours.

Removal, Installation, and the Leak Check

Begin by turning the petcock on the left side of the tank to OFF. On a carbureted Foreman that valve is the complete shutoff, so there is no need for line-clamping pliers or any pressure relief step. Remove the seat and the fender panels covering the tank outlet and carburetor inlet.

Slide the drain pan under the carburetor and open the float bowl drain screw, letting the bowl empty before you retighten it. That keeps most of the leftover gasoline out of your workspace. Move both clamps well back along the hose, then twist the hose a quarter turn on each barb to break the varnish bond before pulling it off. If it has hardened solid onto a spigot, slit it lengthwise with a razor and peel it away instead of prying on the fitting.

Photograph the routing before the last end comes free. This is a 4x4 chassis, so the hose threads past front differential and driveshaft hardware through specific frame clearance points, and duplicating that path is what keeps the new line away from the exhaust and rotating components.

Cut the new hose to the same length as the old one, using it as a template. Extra slack is not a benefit — it sags, chafes on the frame, and can kink. Push each end fully onto its barb until it bottoms against the shoulder, warming the hose ends in hot water if needed. Leave the fittings completely dry; grease, oil, and silicone on a sealing surface give fuel a route to creep out and let the hose migrate off the barb over time. Position new clamps just behind the raised bead on each fitting, tighten them evenly without crushing the rubber, and seat the hose in its factory clips with clearance from the front driveline and the foot-shift linkage.

Confirm the float bowl drain screw is tight, turn the petcock to ON, and let gravity refill the bowl. Wipe both joints dry, then inspect them for several minutes with the engine off and a flashlight, since a gravity leak first appears as a slowly spreading film. When both ends hold dry, Reconnect the battery, start the Foreman, and let it idle to full operating temperature while you shift through the gearbox and recheck the fittings hot. Reinstall the bodywork, ride a short loop nearby, and give it a smell check when you park.
