How to Swap the Fuel Line on a 2006 Honda Foreman 500 4x4 ES

Replacing fuel hose is one of the few repairs on a 2006 TRX500 Foreman ES that costs almost nothing in parts and pays back immediately in reliability. The 2006 Foreman is a carbureted machine, which means the tank feeds the carburetor by gravity through a short rubber line, and a petcock valve on the tank gives you a positive shutoff before you touch anything. Understanding that layout up front makes the whole job straightforward.

Gathering Parts and Setting Up the Work Area

Everything you need fits on a small bench:

  • Fuel line in the correct inside diameter for this Foreman, rated for gasoline
  • Replacement hose clamps — screw-type worm clamps or a clamp kit work well in place of tired factory pinch clamps
  • Rubber or nitrile gloves and safety glasses
  • A lidded drain container and plenty of shop rags
  • Pliers, a flat-blade screwdriver, a razor blade, and a socket set for bodywork

Pick your spot deliberately. Work outdoors or with the garage door standing wide open, because gasoline vapor sinks and collects along the floor where a water heater pilot or space heater can find it. Kill any open flame in the building, disconnect the battery negative before you begin, and keep a rag handy rather than letting spilled fuel sit on painted plastic.

What Age Does to a Fuel Hose

The original hose on a 2006 Foreman has now spent many years absorbing heat from the engine and flexing with the chassis. Rubber compounds lose their plasticizers over that span, and the wall goes from pliable to hard and brittle. Once it stiffens, ordinary vibration turns microscopic surface checks into visible cracks, usually right at the bends where stress concentrates.

Dry climates speed the process along. Low humidity draws moisture out of the hose wall and accelerates the hardening, which is why quads in arid country often need line service sooner than machines in humid regions. Ethanol-blended fuel adds a second failure path from the inside, attracting water and slowly degrading the liner. When a Foreman sits for months with E10 in the system, that liner can gum up and shed particles that end up in the carburetor jets.

Symptoms Worth Acting On

A failing line gives warning if you know what to watch. The most common tell is a small puddle of gasoline under the machine after it has been parked, since gravity keeps mild pressure on the hose whenever the petcock is open. A persistent fuel smell around the tank area counts too, even with no visible drip. Run your fingers along the hose and feel for hard, inflexible stretches or a surface that has gone chalky and dull.

Running problems are the other half of the picture. A line that has partially collapsed internally, or one that is sucking air at a loose fitting, starves the carburetor. That shows up as bogging under load, a lean stumble on acceleration, or an engine that behaves like it is running out of gas with fuel still in the tank. If your 2006 Foreman has developed a hesitation nothing else explains, the fuel line belongs on the suspect list.

Removing the Old Line

Turn the petcock to the OFF position first. On this carbureted model that valve stops the flow completely, so there is no need for line-clamping pliers or any pressure relief procedure. Remove the seat, then take off whatever front fender or side panel is required to see both ends of the hose clearly.

Slide your drain pan beneath the carburetor and back out the float bowl drain screw. Let the bowl drain fully into the pan and retighten it lightly. That step removes most of the fuel that would otherwise spill during removal. Now walk the old clamps back along the hose, well clear of the fittings.

Old hose bonds itself to the barbs with varnish. Rather than yanking, grip the hose and rotate it a quarter turn to break the seal, then work it off with steady pressure. If it will not budge, slice it lengthwise with a razor and peel it away from the spigot. Before the last end comes loose, note how the line was routed. On this 4x4 chassis the hose threads past front driveline hardware and through specific frame clearance points, and duplicating that path exactly is part of doing the job well.

Fitting the Replacement Hose

Cut the new line to match the old piece, using it as a template. Resist the urge to add slack; an over-length hose sags into the frame, rubs a hole in itself, or drifts toward hot exhaust. Slide each end fully onto its barb, all the way to the shoulder, and leave the fittings completely dry. Grease, oil, and silicone lubricant have no place here — anything slick on a sealing surface invites a slow leak and lets the hose creep off the spigot.

Dipping the hose ends briefly in hot water makes them supple enough to push on without tools. Set fresh clamps just behind the bead on each fitting and tighten them evenly, firm enough to seal without cutting into the rubber. Return the hose to its factory clips and guides, keeping it clear of the front differential area and, on the ES electric shift model, well away from the shift motor wiring.

Verifying No Leaks Before You Ride

Confirm the float bowl drain screw is closed, then rotate the petcock back to ON. Gravity will fill the line and bowl within a minute. Wipe both joints bone dry with a clean rag and watch them closely for several minutes with the engine off — a gravity-fed leak shows up as a slowly growing damp film long before it drips.

With both ends dry, Reconnect the battery and start the engine. Let it idle to temperature, work through the electric shift gears, and check the fittings one last time now that everything has expanded with heat. Only then should the bodywork go back on. A short local ride afterward, with a fuel-smell check when you park, confirms the repair has settled in properly.
