Most owners find a bad fuel hose by smell before they ever find it by sight. On a 2006 TRX500 Foreman 2x4 the hose in question is a short rubber run from the tank valve down to the carburetor, and when it starts to fail the evidence shows up as odor, dampness, and a machine that suddenly acts like it is low on fuel. Recognizing those clues early is what keeps you from discovering the problem miles from the truck. The job itself is straightforward on this model because the fuel system is carbureted and gravity fed, with no pump and no pressure in the line.

Clues That the Hose Is Failing

Any of the following justifies pulling the seat and looking:

  • A gasoline puddle under the machine, or a damp streak tracking down the frame and cases
  • Fuel odor that hangs in the shed hours after the engine was shut off
  • Fine cracks, a chalky gray surface, or a length of hose that feels hard rather than springy
  • Bogging when you load the engine, poor pull on a climb, or a lean stumble that feels like an empty tank
  • A collar of dust stuck to dried fuel residue at either barb, which marks a slow seep

Because the tank sits above the carburetor and feeds by gravity, a leak anywhere between the two can quietly empty the tank onto the floor while the machine sits with the valve open. That makes a slow seep more than a cosmetic issue.

What the Fuel Circuit Looks Like Here

Locate the manual fuel valve at the base of the tank, with OFF, ON, and RES detents. That valve is the entire shutoff strategy for this repair, and closing it is the first step of every stage that follows. There is nothing pressurized to bleed and no pump fuse to pull, which is a meaningful difference from the injected utility quads Honda built later. Those machines run an electric pump inside the tank, retain pressure in the supply hose after shutdown, sometimes use a locking quick–connect at the tank flange instead of a clamp, and carry the fuel filter inside the pump module where the visible hose offers nothing to service.

This is also the two–wheel–drive Foreman, which works in your favor. With no front differential or propeller shaft filling the lower frame, the space under and behind the tank is comparatively open and the hose run is easy to follow with a flashlight. It is still secured by clips that hold it away from exhaust heat, so photograph the path and each clip before anything comes loose.

Why Fuel Hose Reaches the End of Its Life

Rubber fuel line cures rather than wears. The plasticizers that keep the wall soft slowly migrate out over years of heat cycling, and the hose becomes stiff, slightly shrunken, and intolerant of flex. The last inch at each fitting suffers most, since that is where heat and vibration concentrate. Riders in arid country see this arrive sooner, because dry air draws moisture out of the hose wall and hardens the outer surface until it crazes.

Ethanol–blended gasoline attacks from the inside at the same time. Alcohol carries water into the fuel, which gradually degrades the inner liner, and gas that sits still for months leaves gum and varnish behind. That residue glues the hose to the barbs and can break loose as debris bound for the carburetor jets, which is exactly why a hose that looks acceptable can still be responsible for a running problem.

Tools, Parts, and Working Safely Around Gasoline

Have all of this staged before you start:

  • Nitrile or rubber gloves plus eye protection
  • A drain pan and a sealed fuel–rated container with a funnel
  • Gasoline–rated hose matched to the original inside diameter
  • New clamps to replace the tired factory pieces
  • Screwdriver, needle–nose pliers, a pick, sockets, and clean rags

Ventilation is the part people skip. Gasoline vapor is heavier than air, so it settles and travels along the floor toward any ignition source down low, which is exactly where water heaters and shop heaters sit. Work outside or with the door wide open, cap the recovery container between pours, keep grinders and torches out of the building, and carry the fuel–soaked rags outdoors when you finish.

Working the Aged Hose Loose

Turn the valve to OFF and confirm it is fully in the detent. Remove the seat and any fender panel or tank cover blocking access. Slide the pan under the carburetor, back out the float bowl drain screw, and let the bowl and the hose empty through the overflow tube, then retighten the screw. Working with a dry line rather than a full one keeps both the mess and the fumes down.

Slide each clamp back along the hose and clear of the barb. Twist the hose end to break the varnish bond instead of hauling on it, since the rubber is usually cemented to the fitting after this many years. If an end will not release, slit it lengthwise with a razor and peel it away, which protects the valve spigot and the carburetor inlet from cracking. Keep the tank vent hose identified so the two do not get confused on reassembly, and scrape hardened residue off both barbs.

Installation and the Final Leak Check

Cut the replacement to the same length as what came off. Slack lets the hose sag or rub a frame edge, while a short piece pulls at both fittings whenever the engine moves on its mounts. Push each end on dry until it seats fully against the shoulder, and keep grease, oil, and silicone entirely away from the barbs — lubricant on a sealing surface creates a slow leak that cannot be cleaned up later. Hot water for a few seconds is the right way to soften a tight end. Position the clamps behind the raised bead on each fitting, tighten evenly, and route the hose back through every original clip so it stays clear of the header pipe.

Close the drain screw, open the valve to ON, and watch both joints for a full minute. Wipe them with a dry rag and inspect again, then switch to RES and repeat, since that position draws from lower in the tank. Start the engine and check a third time at idle as the hose warms. Only once it stays dry through all three passes should the plastics go back on. Lingering hesitation after a sealed install usually means the old hose already sent grit into the carburetor, so the float bowl and jets are the next place to look.
