Spotting and Fixing a Bad Fuel Line on a 2006 Recon ES

A 2006 TRX250 Recon ES tends to warn you before its fuel hose gives up completely. Learning to recognize those warnings is what turns an unplanned trailside failure into a scheduled twenty-minute repair on a Saturday morning.

How the Machine Tells You

Work through this list whenever something smells or feels wrong:

  • A gasoline odor that persists around the quad long after the engine has cooled
  • A damp ring, drip trail, or small puddle under the left side of the engine
  • Hairline cracks at the bends, a chalky outer surface, or hose that stays stiff when squeezed
  • A collar of dust adhering to a clamp, which is dried fuel from a slow weep
  • Bogging on climbs, a lean surge, or an engine acting out of gas with plenty in the tank

Squeeze the hose along its full length with the engine cold. Good hose compresses and rebounds. Hose that feels like hard plastic has lost its plasticizers, while hose that feels spongy and oversized has swollen from ethanol exposure. Either condition means the same thing, and neither improves with time.

What Is Under the Tank on This Model

The 2006 Recon ES is carbureted. Its 229cc air-cooled single draws through a carburetor, and the electric shift system changes gears only — it plays no part in fuel delivery. There is no fuel pump, no pressurized line, and no relay or fuse to remove before starting. A petcock beneath the tank supplies ON, OFF, and reserve, so shutting fuel off takes a single twist.

Both hose ends are held by conventional clamps rather than the locking quick-connect couplers used on injected machines, and the carburetor float bowl has a drain screw on its underside for emptying standing fuel. Being a 2WD quad with a solid rear axle, the Recon ES has no front differential occupying the area under the tank, so the line takes a short and mostly visible route to the carburetor.

The Slow Breakdown of Rubber

Heat cycling is the main culprit outside. Each warm-up and cool-down drives a little more plasticizer out of the compound, and after enough seasons the hose loses its flex, glazes over, and cracks where it bends hardest. Sunlight leaking past the plastics adds to it, and dry-climate machines age fastest because low humidity keeps pulling moisture out of the hose wall.

Inside, ethanol-blended fuel does the work. E10 holds water in suspension, and every span of the Recon ES sitting idle with fuel in the line lets that mixture soften the liner and leave gum behind. Nearly two decades of both processes running in parallel is more than enough reason to replace this hose whether or not it is leaking today.

Gathering Parts and Working Safe

Stage all of this before opening a fitting:

  • Gasoline-rated hose in the correct inside diameter for the Recon ES
  • New spring clips or small worm-gear clamps
  • Gloves and eye protection
  • An approved fuel container and a shallow drain pan
  • Line-clamping pliers, since a petcock this age often weeps past OFF
  • Screwdriver, socket set, razor knife, clean rags, and a work light

Gasoline demands respect. Its vapor is heavier than air, so it settles across the floor and travels toward pilot lights, chargers, and sparks. Work outdoors or with the shop door fully open at ground level, let the engine cool completely first, and spread used rags outside to dry instead of sealing them in a bin.

Taking the Old Line Out

Turn the petcock to OFF, then remove the seat and the left side panel to expose the tank outlet and hose run. Slide the pan under the carburetor, back out the float bowl drain screw, and let the bowl empty through its tube. That drops the fuel level below the hose and keeps the spill to a few drops.

Retract both clamps along the hose — expect the originals to have lost tension, so replace them regardless. Twist each hose end on its barb to break the varnish bond before pulling. If an end has hardened onto the fitting, slit it lengthwise with the razor and peel it away rather than levering against the thin petcock spigot or the carburetor inlet. Note the clip locations and the hose clearance from the exhaust before the old piece is fully free.

Fitting the New Hose and Confirming It Is Dry

Cut the replacement to match the original length. Extra hose sags toward hot surfaces or chafes on the frame, and a short piece keeps tension on both barbs. Push each end on dry until it bottoms out against the fitting shoulder, and keep grease, oil, and sealant completely off the sealing surfaces. Lubricant on a barb is the single most common cause of a hose that seeps or slowly walks off. A stubborn end goes on easily after half a minute in hot water.

Place each clamp just behind the raised bead and tighten evenly without crushing the rubber. Route the hose through its original clips, close the float bowl drain screw, and turn the petcock to ON. Watch both joints for a solid minute while the bowl refills, then wipe the area dry with a clean rag so any new seepage shows clearly. Start the engine, inspect at idle, then ride briefly and look a third time warm. While the panel is off, squeeze the tank vent hose too — it hardens on the same timeline, and a restricted vent creates starvation symptoms that mimic a bad supply line.
