How to Change the Fuel Line on a 2006 Honda Rincon 680 4x4

When the Rincon grew to 675cc for 2006, it kept the electronic fuel injection that made the platform stand out and gained the independent rear suspension that gives it such a smooth ride. Both matter to this job. Injection means fuel pressure to deal with, and a full frame of drivetrain hardware means paying attention to where the hose is routed. Get organized before you start and the whole thing goes quickly.
Building Your Workspace Before You Touch Fuel
Gasoline is the only real hazard in this procedure, and it deserves a straight answer rather than a disclaimer. Vapor is heavier than air, so it flows down and pools along the floor where you cannot smell it well and where a spark is most likely to reach it. Open the garage door all the way and set a fan on the ground moving air out of the space. Turn off any water heater, shop heater, or appliance with a standing flame nearby. Disconnect the battery negative cable so nothing can arc while fuel is exposed, keep a fire extinguisher within reach without stepping over the machine, and cap your recovery container every time you set it down.
Tools and the Right Replacement Hose
- Hose rated for fuel injection pressure, matched to the inside diameter of the original — low pressure carburetor tubing will not hold up here
- Nitrile or rubber gloves and eye protection
- New clamps sized to the fittings, plus a quick connect release tool if a locking coupler is used at the pump module
- Line clamping pliers, since this Rincon has no petcock to shut off flow
- A drain pan and a sealable metal or fuel rated container
- Small sockets, a flat blade screwdriver, a sharp blade, a funnel, and rags
The Fuel System on This Rincon
Your 2006 Rincon 680 is fuel injected. An electric pump mounted inside the tank pushes fuel under pressure to the throttle body, where the injector meters it, so there is no fuel valve to close and no float bowl to drain. Pressure remains in the line after the engine stops and has to be released on purpose before you separate a fitting. The fuel filter is integrated with the in tank pump assembly rather than sitting inline on the hose you can see, which is worth remembering later if delivery problems persist. Some joints on this platform use a self locking quick connect coupler that requires no clamp at all.
This is a 4x4 chassis with a front differential and driveshaft occupying the forward frame, and independent rear suspension behind. The hose run is short, but it passes through clips positioned to keep it away from rotating hardware and hot exhaust surfaces, which is exactly where the new hose has to end up too.
Why Fuel Hose Does Not Last Forever
Rubber fuel line degrades on two fronts. Externally, the plasticizers that keep it flexible slowly leave the compound, and the hose goes stiff, then brittle. Heat cycling from the liquid cooled single, engine bay temperature, and ultraviolet exposure all speed the process. In dry climates it happens sooner, since low humidity strips moisture from the hose wall and leaves a hardened, glazed surface prone to cracking at any bend.
Internally, ethanol blended fuel does the damage. Alcohol pulls moisture in from the air, and gas left sitting during an extended layup attacks the inner liner while depositing gum and varnish at the barbs. That is how a hose ends up hard on the outside and disintegrating on the inside simultaneously, feeding fine particles toward an injector with a very small opening. Judge a hose on this machine by its age, not its appearance.
What a Failing Line Looks Like
- A gasoline smell around the tank that is strongest right after shutdown, while the system still holds pressure
- Fuel pooled on the skid plate or a wet, discolored streak on a frame tube
- Fine cracks, a chalky feel, or a rigid section that no longer springs back when pinched
- Bogging when the throttle opens, hesitation under load, or a stall that feels like an empty tank
- A dirt caked collar at a fitting where seeping fuel dried and trapped dust
On a pressurized system a supply side leak may never puddle, because fuel escaping under pressure can atomize and evaporate. Trust the smell.
Cutting Pressure, Then Cutting the Hose Loose
Pull the fuel pump fuse or relay, crank the engine for a few seconds until it dies or will not start, turn the key off, then disconnect the battery negative terminal. With the circuit relieved, remove the seat and the plastic panels around the tank so you can see both ends of the hose. Slide the pan underneath and put a rag over the first joint you open, since a depressurized line still holds fuel.
Slide clamps well back before disturbing a fitting. On a quick connect, press the tabs squarely and pull straight off; do not lever it sideways, because plastic collars grow brittle with age and crack. Break the varnish bond at each barb with a gentle twist instead of a hard yank, and if the hose has welded itself on, slit it lengthwise and peel it away rather than prying on the throttle body or the pump module. Photograph every clip and clearance point around the front driveline before the old hose is out.
Installing the Line and Confirming No Leaks
Cut the new hose to match the original length exactly. Too long and it chafes or kinks; too short and it strains both fittings. Push each end on dry until it bottoms against the shoulder of the barb, using hot water to soften stiff rubber if necessary. Keep grease, oil, and silicone off the fittings completely — lubricant on a sealing surface gives pressurized fuel a way past the seal and allows the hose to creep off. Position the new clamps just behind the raised bead on each spigot and tighten evenly without cutting into the wall. Where a self locking coupler is used, push it home until it clicks and pull firmly to verify the latch.
Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle runs the pump and pressurizes the line, giving you a chance to inspect dry fittings under working pressure. Wipe them and look again, then start the engine and check at idle while everything vibrates. Ride a short easy loop, shut down, and inspect once more before the bodywork goes back on.
