Replacing the Fuel Line on the 2006 Rancher 350 4X4 ES

The 2006 model year wrapped up the TRX350 Rancher, and every one of them kept the same straightforward fuel arrangement the platform started with. This is a carbureted quad: a 329cc air-cooled single, a petcock beneath the tank that you turn by hand to ON, OFF, or RES, and a single hose delivering gasoline to the carburetor purely under gravity. Nothing is pressurized, so the job that follows involves no fuse pulling, no pump priming, and no quick-connect coupler waiting to break.
Clearance Points on a Four Wheel Drive Chassis
The fuel system on this machine is identical to the two wheel drive Rancher, but the space around it is not. A 4x4 carries a front differential, a front driveshaft, and the extra frame structure needed to support them, so the area you are reaching into is tighter and typically needs one more body panel removed for comfortable access. The hose runs from the petcock down to the carburetor inlet on the left of the engine, threading past frame members and staying clear of the front driveline. On this ES model the electric shift motor and its wiring also occupy nearby space. Photograph the routing and every clip before disconnecting anything.
How Age Ruins Fuel Hose
Flexibility in fuel hose comes from plasticizers blended into the rubber, and heat drives those out a little at a time. An air-cooled cylinder radiates a lot of heat into its surroundings, so this hose has hardened faster than its years alone would suggest. Once the rubber goes stiff it can no longer move with the engine and frame, and cracks form on the outer surface and deepen until one reaches through.
Two more influences finish the job. Arid climate air wicks moisture out of the hose wall, leaving rubber brittle enough to craze at the first bend. Ethanol–blended pump gasoline goes after the inner liner instead, degrading it and depositing gum whenever the quad sits for months with old fuel standing in the line. Neither process shows obvious progress ride to ride, which is exactly why hose of this age is worth replacing before it fails.
What a Dying Line Tells You
Look, smell, and feel for these:
- A wet patch or puddle of fuel beneath the frame, most apparent with a full tank
- A gasoline smell that stays in a closed garage well after the ride
- Cracking, a chalky gray cast, or a hose holding a permanent shape
- Grit caked into a dark ring at a fitting where fuel has seeped and dried
- Bogging on climbs, a lean stumble under load, or symptoms identical to an empty tank
Tools, Materials, and Air Movement
Have everything ready:
- Fuel rated hose in the original inside diameter
- New clamps of the correct size, plus a spare
- Nitrile gloves, eye protection, and rags
- A lidded container approved for gasoline
- Clear tubing for the carburetor float bowl drain
- Screwdrivers, pliers, a socket set, and a fresh utility blade
Gasoline vapor is the hazard worth respecting. It is heavier than air, so it sinks and pools in the low corners of a garage and stays there long after the smell clears at head height, sitting at the same level as a furnace pilot or a work light on the floor. Push the Rancher outdoors if you can. If you cannot, open the door completely and put a fan low in the opening pushing air out of the building, extinguish every pilot light, and keep grinders and open bulb lamps entirely away from the work.
Removing the Original Hose
Set the petcock to OFF and pull the seat and the necessary panels. Slide the clear tube onto the float bowl drain nipple, aim it into your container, and open the drain screw to empty the bowl and the hose below the valve, then close the screw as soon as it stops running.
Work both clamps well back along the hose before touching either end. Twist the hose gently to break the fuel varnish bond rather than pulling straight and hard on it. When an end refuses to release, slit it lengthwise with the blade and peel it off in halves; that protects the petcock spigot and the carburetor inlet, both of which bend more easily than they look, and it spares you from threading a full length back out through the tighter 4x4 engine bay. Wipe both barbs clean afterward and check for burrs or leftover rubber that could compromise the new seal.
Installing and Clamping Correctly
Measure the new hose against the old and cut to match. An overlong line drapes onto the crankcase or chafes a frame tube, and there are more opportunities for that on a four wheel drive chassis; a short one keeps both spigots under tension as the engine moves. Push each end onto its barb until it seats fully against the shoulder, working dry throughout. Grease, oil, and silicone all prevent the rubber from gripping brass and open a leak path along the fitting, so keep them off the barbs entirely — hot water for thirty seconds is the only softener a stiff end needs.
Position each clamp just inside the raised bead so it cannot walk off, and tighten evenly until the hose is held firmly without being cut. Route the line back through its factory guides with clear space from the exhaust, from the front driveline hardware, and from the electric shift motor and connector.
Final Checks Before It Goes Back Together
Turn the petcock to ON and let gravity fill the float bowl on its own. With fuel standing at full head pressure, press a clean dry rag against each joint for a couple of minutes and inspect the cloth for the faintest darkening. Once both read dry, start the engine and let it idle for several minutes before checking again, because heat and vibration are what expose a clamp that was merely close to tight.
Two quick items remain while the plastics are off. Look at the strainer inside the petcock body, and confirm that the vent in the filler cap breathes freely; either one blocked will starve a gravity fed carburetor with symptoms that mirror a failing hose exactly. Wipe the area dry so any future seepage stands out immediately, reinstall the bodywork and seat, and take the 2006 Rancher on a short test ride before trusting it with a full working day.
