Take a moment to identify the fuel system before anything else. The 2005 Kodiak 450 4x4 is carbureted, and that determines every decision that follows. It means a petcock, gravity feed, no line pressure, and clamped barb fittings — a fundamentally simpler proposition than the fuel-injected utility quads that came after, where an in-tank pump, standing pressure, and quick-connect couplers all have to be dealt with before a hose comes off. Establish that first and the rest of the job unfolds logically.

Mapping the Circuit

Fuel exits the tank through the petcock on the left side, which has an off position that genuinely stops flow. A single rubber hose then drops to the carburetor inlet spigot, held by a clamp at each end. The carburetor's float bowl has a drain screw at the bottom with a short overflow tube, which is how you empty fuel trapped downstream of the closed valve into a container rather than onto the skid plate.

Because this is a four-wheel-drive Kodiak, the hose shares its space with the front differential and driveline hardware, and it navigates one more frame clearance point than the same hose would on a 2x4 chassis. The procedure does not change, but the access is tighter and the routing deserves documenting before you disturb it.

What Time Does to Rubber

Two independent processes destroy fuel hose. The first is the slow loss of plasticizers, the compounds that make new rubber flexible. As they migrate out, the hose stiffens, loses its ability to absorb vibration, and begins cracking at bends and beneath clamps. Dry, low-humidity air accelerates the hardening noticeably, and a machine kept outdoors adds sun exposure and repeated hot-to-cold cycling on top of the chemistry.

The second is ethanol in modern pump gas. Alcohol draws moisture into the fuel and degrades the hose liner from within, and fuel left standing for months leaves gum and varnish deposits that glue the hose to its barbs while shedding particles toward the carburetor's small passages. Tools and a Real Word on Gasoline

Collect nitrile or rubber gloves, eye protection, an approved gasoline container, a stack of shop rags, replacement hose in the correct inside diameter, new clamps, pliers for spring clips, a flat-blade screwdriver, a small socket set, and a sharp razor knife. Having it all staged means you are never holding an open line while looking for something.

The hazard worth respecting is vapor. Gasoline vapor is heavier than air, so it sinks and spreads across the floor where water heater pilots, shop heaters, and battery chargers tend to be. Work outside or with the garage door fully open, put a fan at floor level to keep air moving, and remove every ignition source from the space before the first clamp comes loose. Gloves stay on throughout, since prolonged skin contact with gasoline is genuinely irritating.

Old Hose Removal

Shut the petcock off and let the engine idle until it stalls on its own, which empties most of what sits downstream. Pull the seat and left side panel, slide a drain pan under the carburetor, and open the float bowl drain screw to catch the remainder. Loosen the clamp at the carburetor end and slide it well back along the hose before touching the fitting.

Twist the hose on the barb to break the varnish bond, then pull it straight off. A hose that will not release should be slit lengthwise with the razor and peeled away — prying on the carburetor inlet spigot risks cracking a part that costs many times more than the hose. Repeat at the petcock end, and photograph the routing and every retaining clip before the old line is completely free, paying attention to where it passes the front driveline hardware unique to this 4x4 chassis.

Installation, Then Confirming It Holds

Cut the replacement hose to the same length as the original. Extra slack is not free; a drooping line eventually finds the cylinder or a sharp frame tab. Push each end fully onto its barb, dry, until it seats past the raised bead. Grease, oil, and silicone all stay away from the fittings, because lubricant on a sealing surface gives fuel a path to creep out and can be drawn into the carburetor. Soften a stiff hose in hot water for thirty seconds if needed.

Position new clamps just behind the bead at both ends and tighten evenly, stopping as soon as the rubber swells slightly. An overtightened worm clamp scores the hose and becomes the source of the next leak. Return the line to its factory guides so it stays clear of the front driveline and hot engine surfaces.

Close the float bowl drain, open the petcock, and let fuel fill the line and bowl. Hold a clean, dry rag against each joint for two or three minutes and inspect it for any wetness. Then start the engine, let it idle to temperature, and check both connections again with everything hot and vibrating. Take a slow lap around the yard, shut down, and inspect one final time before reinstalling the plastics. Since the panels are off, check the petcock screen or inline filter too — on this carbureted Kodiak that filter is out in the open and serviceable, not sealed inside the tank as part of a pump assembly the way it is on injected models.
