Swapping the Fuel Line on a 2005 Yamaha Grizzly 660 4x4

Fuel hose is the part nobody plans to replace until they smell gasoline in the garage. On a 2005 Grizzly 660 4x4 that hose has spent a long career next to a hard-working single cylinder engine, and rubber does not improve with age. Fitting a fresh piece takes about an hour, costs very little, and removes one of the most common causes of leaks and mysterious running problems on an older utility quad.
Where the Fuel Actually Goes
Get the layout straight before you order parts. The Grizzly 660 uses a carburetor, not fuel injection. Fuel leaves the tank through a petcock and runs downhill through rubber hose into the carburetor's float bowl, with gravity doing all the work. No pump means no pressure in the line, and closing the fuel valve is a complete shutoff. The float bowl drain screw lets you dump the bowl into a container before you disconnect anything. Standard low-pressure fuel hose in the original inside diameter is the right choice, together with clamps to suit.
Age, Dry Air, and Ethanol Blends
Hose does not wear out so much as it changes. The plasticizers that make rubber flexible slowly bake out under repeated engine heat cycles, leaving a wall that is stiff and marginally smaller than new and therefore unable to hug the barb it is clamped over. Machines kept in dry, low-humidity country get there quicker, because arid air draws moisture from the material and hardens it from the surface inward.
Ethanol in modern gasoline is the other half. It attracts water into the fuel and gradually breaks down the hose liner, softening the inside while the outside turns glassy and brittle. Material that lets go travels straight to the carburetor jets. When fuel sits in the system for months it evaporates and leaves varnish that bonds hose to fitting and hides the earliest signs of seepage under a dried crust, which is why a hose can look serviceable and be nearly finished.
Symptoms Worth Investigating
- A wet spot or puddle beneath the quad after it has been parked with the valve open
- Persistent gasoline odor around the machine, strongest near the tank and carburetor
- Cracking, splitting, or a stiff chalky section you can feel by pinching the hose
- Grit stuck to a damp ring at a fitting, where seeped fuel has dried in place
- Bogging under load, sputtering at high rpm, or the sensation of running out of gas with fuel in the tank
Because this system relies on gravity, a crack can pull air instead of pushing fuel out, starving the carburetor when demand rises without leaving a drop on the floor. A dry garage does not mean a healthy hose on a machine this age.
Setting Up and Staying Safe
Have gloves, eye protection, a drain pan, an approved sealed container, replacement hose in the correct inside diameter, new clamps or a clamp kit, a screwdriver and pliers for the existing clamps, hand tools for the seat and plastics, and a stack of clean rags ready before you begin. Line-clamping pliers are optional here but useful if you want to isolate a section without draining the tank.
Genuine caution about the fuel: gasoline vapor is heavier than air, so it sinks and collects at floor level beneath the machine where you are working. Ventilation needs to happen down low to be effective. Work outdoors if you can, or open the bay completely and set a fan on the floor to sweep vapor out. Keep every ignition source clear, including hot work lamps, and set a fire extinguisher on the ground within reach.
Disassembly and Removal
Turn the fuel valve to OFF and verify that flow has genuinely stopped, since an aged petcock will occasionally seep past its seal. Slide the drain pan beneath the carburetor, back out the float bowl drain screw, and let the bowl empty into your container. Remove the seat and any bodywork standing between you and the hose so you can work with both hands and clear sight lines.
Walk each clamp well back along the hose before disturbing the fitting, then drape a rag over the joint. Twist the hose gently to break the varnish bond at the barb rather than yanking it. Hose that stays welded on should be slit lengthwise with a razor and peeled away, which protects both the brass petcock spigot and the carburetor inlet from being bent or cracked. Hold onto the removed hose as a length reference.
Take note of the routing before it is out of the machine. With 4x4 driveline hardware and a front differential filling the forward chassis, the hose follows a deliberate path through clearance points that a two-wheel-drive quad would not require, keeping it off the exhaust and away from anything that moves.
Fitting, Clamping, and Testing
Cut the new hose to match the original length exactly. Extra hose sags toward the header or saws against a frame edge until it fails; too little tensions the fittings and eventually creeps off. Seat each end fully onto its barb until it bottoms out on the shoulder, working entirely dry. Grease, oil, and silicone on a fuel fitting are the classic cause of a weep that clamp torque will never cure, so keep all of it off the sealing surfaces. Warm water softens a hose end that does not want to slide on.
Install the new clamps just behind the raised bead at each fitting and tighten them evenly — snug enough to seal, not so tight that they cut in. Return the hose to every original clip and guide, then close the float bowl drain and open the fuel valve. Fuel arrives within seconds on a gravity system, so watch both joints closely and check them with a clean, dry finger. Moisture on new rubber means reseat or retighten now, not later.
Wrap up by starting the 660 and letting it idle for several minutes, inspecting both connections once more with a fresh rag and trusting your nose as well as your eyes. The plastics go back on only after a leak-free run. While the machine is open, glance at the tank vent hose and any inline filter, because a restricted vent or plugged filter produces symptoms that look identical to a bad supply hose.
