Pulling the Tired Hose Off Cleanly

The removal is where most of the mess happens, so it deserves attention first. On a 2005 Big Bear 400 4x4 the sequence begins with the petcock: rotate the lever to off and the entire fuel path below it goes dead. Lift the seat, take off the panels covering the tank outlet and the hose run down to the carburetor, and slide a catch pan underneath before touching a fitting. Loosen the float bowl drain screw at the bottom of the carburetor and route the fuel out through a short piece of clear tube into an approved container. Emptying that low point first is what separates a clean job from a soaked forearm.

Next, slide both clamps well back along the hose so the barbs are fully exposed. Dried varnish typically cements aged rubber to metal, so break the bond with a gentle quarter-turn twist rather than pulling straight out. If the hose still will not surrender, run a razor knife lengthwise and peel it away in strips; the petcock spigot and carburetor inlet are more fragile than they appear and a cracked one turns a small job into a parts order. Before the final end comes loose, study the routing. On a 4x4 chassis the line threads past front differential hardware and extra frame crossmembers that a 2x4 Big Bear does not have, and reproducing that path keeps the new hose clear of heat and rotating components.

How This Big Bear Feeds Its Engine

Worth stating plainly: the 2005 Big Bear 400 is carbureted and gravity fed through a manual petcock. There is no in-tank pump, no pressurized rail, and no locking quick-connect coupler in the line. That is why the petcock alone is sufficient isolation. A fuel-injected quad would require pulling the pump fuse, running the engine until it dies to bleed residual pressure, and clamping the hose shut, since injected machines have no petcock at all. Your setup skips all of it and adds the convenience of a serviceable float bowl drain.

What Wears Rubber Out

Fuel hose is attacked from both sides simultaneously. On the outside, repeated heat cycling drives out the plasticizers that keep the wall supple, and once the rubber hardens, everyday vibration opens fine cracks at each bend. In dry climates the timeline shortens, because arid air continually pulls moisture from the outer surface. On the inside, ethanol-blended fuel draws in water and degrades the liner during long idle periods, leaving gum and varnish that shrink the bore and plug the petcock strainer. A hose that looks acceptable can therefore be choking flow and shedding debris at the same time.

Catching a Failing Line Early

  • A gasoline puddle or dark damp patch beneath the engine after the quad has sat
  • A strong fuel smell hanging around the machine with the petcock closed
  • Surface cracking, chalky discoloration, or a hardened section that stays flattened when pinched
  • Bogging under load, stumbling off idle, or lean surging that feels like an empty tank
  • A ring of caked dirt at either fitting where seeping fuel has repeatedly dried

Since the entire run ages at the same rate, one failing section is your cue to replace all of it.

Gear to Stage and Ventilation to Take Seriously

  • Nitrile or rubber gloves and eye protection
  • An approved fuel container plus a wide drain pan
  • Replacement line matched to the original inside diameter, cut long and trimmed to fit
  • Fresh spring clips or miniature worm-gear clamps
  • Screwdriver, needle-nose pliers, razor knife, clear tubing, and rags

Do this outdoors or with the overhead door fully raised. Gasoline vapor is heavier than air and settles into a layer along the floor, which is precisely where you will be working, so airflow at ground level is what keeps you safe. Kill every pilot light, unplug the shop heater, keep grinders and torches elsewhere, and leave the gloves on the entire time.

Seating the New Line

Cut the replacement to the same length as the piece you removed. Extra hose sags into the frame and abrades through, while a short piece loads both fittings sideways until one pulls free. Push each end onto its barb until it seats past the raised bead, and install it dry. Grease, oil, and silicone belong nowhere near a fuel fitting, because any lubricant film gives gasoline a channel to creep out from under the clamp. Soften a stiff end with a brief dip in hot water instead.

Place the new clamps just behind the bead at the petcock and the carburetor, tightening evenly so the wall is held firmly without being crushed. Return the hose to its original guides so it stays away from exhaust heat and steering travel.

Proving the Repair Holds

Close the float bowl drain screw and turn the petcock on. Gravity refills the line at once, so watch both joints closely for the first minute — a marginal connection will show a bead of fuel almost immediately. Wipe the fittings dry with a clean rag and inspect again before you go further. Then start the engine, let it idle several minutes, and check a third time while everything is warm and vibrating. One point specific to this carbureted Big Bear: the debris screen sits inside the accessible petcock rather than in the tank on a pump assembly the way an injected model's filter does. If fuel delivery still feels weak after a leak-free install, that screen and the carburetor jets are your next targets.
