2005 Eiger 400 4x4 Semi-Auto Fuel Line Replacement, Start to Finish

Start by settling what kind of fuel system you are dealing with, because that decides every step that follows. The 2005 Eiger 400 uses a carburetor, which means there is a manual fuel valve mounted at the tank with on, reserve, and off positions, and fuel travels by gravity through a short rubber hose to the carburetor inlet. No pump inside the tank, no pressurized circuit to bleed down after shutdown, no locking couplers to release. Simple barbed fittings and clamps, exactly as they left the factory.
Carbureted Layout and What It Means for You
That configuration works in your favor three ways. First, the fuel valve is a genuine shutoff, so you never need the line-clamping pliers an injected quad requires when it has no valve at all. Second, nothing in the line is under pressure with the engine off, so a fitting that comes loose drips rather than sprays. Third, the carburetor has a float bowl drain screw, which gives you a clean way to empty the downstream side before anything comes apart. A fuel-injected machine offers none of that, and it usually buries its filter inside the tank with the pump instead of leaving it accessible on the visible run.
Where the Rubber Goes Wrong
Fuel hose ages chemically. The compounds that keep the wall soft migrate out over years of heat cycling, and eventually the hose stops behaving like rubber and starts behaving like tubing. Rigid hose cracks where it bends and loses its grip where the clamp squeezes, and both of those turn into leaks.
Dry climates speed the process up considerably. Low humidity draws moisture out of the outer wall, so machines that live in arid country show chalking and fine surface checks noticeably earlier. From the inside, ethanol-blended fuel sitting in the line through a long idle stretch pulls in water and gradually breaks down the liner, sometimes leaving gum or varnish that narrows the passage. Between the two, an Eiger hose can look fine and still be failing, which is why age alone justifies replacement on a machine two decades old.
Early Warnings Not to Ignore
- A damp spot or small puddle beneath the chassis after the quad has sat with the valve open
- Persistent gasoline smell in a closed garage well after the engine cooled off
- Fine cracks, a chalky gray cast, or hard spots you can feel when you pinch the hose
- Dust caked into a ring at a fitting, which is dried seepage leaving its signature
- Bogging under load, a lean stumble on hard throttle, or symptoms of an empty tank when there is fuel in it
- Extended cranking after the machine has sat a few days
The running complaints trace back to air. Once the hose no longer seals tightly on the barb, it pulls air instead of maintaining a solid fuel column, and the float bowl cannot keep up on a long climb.
Supplies and Real Gasoline Precautions
Have all of this ready before you open a fitting: fuel-rated hose in the original inside diameter, new clamps for both ends, nitrile or rubber gloves, safety glasses, a drain pan, a sealed and approved container for recovered fuel, a flat-blade screwdriver, small sockets, needle-nose pliers, a razor knife, plenty of rags, and a fresh inline filter if your Eiger carries one where you can see it.
Take the fuel seriously. Gasoline vapor is heavier than air, so it drops to floor level and lingers there, which is precisely where you will be lying while you reach the valve outlet. Work outdoors or with the shop opened up and a fan moving air across the floor. Clear the space of ignition sources — heaters, appliance pilot lights, grinders, worn droplights — and keep an extinguisher within reach. Wear the gloves; gasoline pulls the oils out of your hands in short order.
Removal on This Chassis
Turn the fuel valve off, then loosen the float bowl drain screw and let the carburetor bowl empty into your pan. Lift the seat, take off the cover over the tank area, and expose the valve outlet and the hose run down to the carburetor. Photograph the routing before disturbing it, and note each clip along the way.
This being a four wheel drive Eiger, the front differential and its associated hardware crowd the area more than they would on the two wheel drive version, and the hose usually navigates an additional clearance point as it drops toward the engine. The semi-automatic transmission does not touch the fuel path, but its linkage runs close enough that the new hose should be routed clear of it. Slide both clamps back along the hose, twist each end to break the varnish that has bonded it to the barb, and rock it free. A rock-hard end is not worth prying on — slit it lengthwise with the razor and peel it away, then wipe the varnish film off both barbs.
Installation and Proving It Does Not Leak
Cut the new hose to match the old piece exactly. Long hose sags into the exhaust shield or wears against a frame edge, so resist leaving slack. Put the clamps on the hose before it goes on the fitting, then push each end fully home past the raised bead. Assemble dry, always — grease, oil, and silicone on a fuel fitting destroy the friction that holds the joint together and give fuel a path to creep out under the clamp. Hot water on a stubborn hose end is all the help you need.
Seat each clamp just behind the bead and tighten until the rubber swells a little, then quit. Overtightening cuts into new hose and creates the leak you were trying to eliminate. Route the line back through its factory clips, clear of heat and clear at full steering lock, and install a new inline filter with its arrow pointing toward the carburetor if one is fitted.
Close the drain screw, turn the valve on, and give it five minutes before touching anything. Gravity pressurizes the line for you. Wipe both connections with a clean dry rag and watch for a stain returning, then start the engine and repeat the check at idle and again after a few throttle blips. When both joints stay dry through all three checks, reinstall the cover and seat and the 2005 Eiger is ready for work.
