That matters when you are replacing the fuel hose on a 2005 Sportsman 800 EFI 4x4. This machine is electronically fuel injected, so the line runs under pressure from an electric pump inside the tank, there is no petcock to close, and the hose has to be rated for that pressure rather than the general purpose stuff that suits a carbureted quad.
Learning the Layout Before You Touch It
Pull the seat and the side plastics that block the tank fitting, then follow the hose all the way to the throttle body with a flashlight. Catalog every clip, rubber guide and frame pass-through as you go, and take photographs. On this 4x4 chassis the run has to clear front differential hardware and additional frame crossmembers, so it takes a longer, better sheltered path than the same hose would need on a two-wheel-drive machine. Getting that routing back exactly right is what keeps the new line away from hot exhaust surfaces and clear of the front driveline once the bodywork is on.
While you are looking, note what style of fitting sits at each end. Early injected Sportsman models may use a self-locking quick-connect at the tank alongside conventional clamped barbs elsewhere, and knowing which you have determines whether you need a release tool on the bench.
Tools, Parts and Gasoline Discipline

Handle the fuel like it deserves. Gasoline vapor is heavier than air and pools at floor level, which is where your face will be for much of this job, so work outdoors or with the door completely open instead of relying on a high window. Shut off any heater, get battery chargers away from the machine, and keep grinders and cutting tools out of the space until the fuel is contained.
What Wore the Original Line Out
Fuel hose ages on two fronts simultaneously. Heat cycling from the big twin gradually drives plasticizers out of the rubber wall, so the hose loses flexibility and eventually feels hard and glassy. That rigidity is the actual failure mechanism, because a utility chassis flexes continuously over rough terrain and stiff hose develops hairline splits rather than moving with the frame. Dry, arid climates shorten the timeline by continually drawing moisture out of the outer wall.
Ethanol-blended fuel goes after the inner liner. E10 attracts moisture and slowly breaks that surface down until it is soft and swollen, at which point it begins shedding material into the fuel stream headed for the injector. Long periods of standing fuel do this quietly, with the engine never running. Between the two processes, a hose on a machine of this vintage can look presentable and still be well past its service life.
Symptoms That Justify the Job
Smell is usually first. Raw gasoline odor around the tank, strongest in the minutes right after shutdown while residual pressure remains, points to a joint that has stopped sealing. Look for a wet film or puddle on the skid plate, damp streaks running down the hose, and a ring of dust caked at a fitting where seeping fuel has dried and gathered grit. Pinch the hose along its length and note anything hard, waxy or chalky, then inspect bends for fine cracking.
Engine behavior counts as evidence too. Bogging under load, a stumble when the throttle snaps open, or a lean and breathless character at higher rpm all suggest delivery that is no longer meeting demand. On a pressurized system a small leak often atomizes and evaporates before it drips, so do not require a puddle before you act.
Removing and Replacing the Hose
Relieve the pressure first. Pull the fuel pump fuse or relay, crank the engine until it stalls, key off, then disconnect the negative battery cable so the pump cannot energize. Set the pan underneath and lay a rag over each fitting before you open it, because residual fuel still stands in the line.
Slide worm-gear or spring clamps well back before disturbing the joint they hold. Release quick-connect couplers by pressing their tabs squarely and pulling straight off, never levering sideways, since collars this old crack easily. Break a varnish-bonded hose free with a gentle twist, and slit any section that refuses to release so you can peel it off without stressing the fitting underneath.
Cut the replacement to match the original length. Extra hose looks harmless until it finds something to rub against or crowds the steering. Push each end fully onto its fitting until it bottoms against the shoulder, and install it dry. Grease, oil and silicone must never touch a fuel fitting, because lubricant on the sealing surface gives pressurized fuel a route to creep past the clamp. Soften a stubborn end in hot water instead. Set new clamps just behind the raised bead and tighten evenly, and where a self-locking quick-connect is used, push until the collar clicks and tug to confirm the latch with no clamp added.
Leak Check and Final Assembly
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle primes the pump and pressurizes the line while the surfaces are still dry, which is the best condition for spotting a forming bead of fuel. Wipe both joints with a clean light-colored rag, then start the 800 and inspect again through several minutes of idle. Reinstall the panels and seat only after every connection stays dry.
One detail specific to this injected platform: the fuel filter is part of the in-tank pump assembly rather than an inline piece on the visible hose. Fresh line ends leaks and eliminates a cracked hose, but it does nothing about flow lost to a restricted filter, so if the engine still acts starved after a clean installation, that in-tank module is your next stop.
