Fuel line has a service life whether anybody tracks it or not, and on a 2005 Sportsman 700 EFI 4x4 that life has long since run out. This is an injected machine, so the hose you are replacing carries fuel under pump pressure rather than gravity, there is no petcock beneath the tank to shut things down, and an electric pump inside the tank pressurizes the circuit the instant the key turns. Understanding what wore the original hose out explains why replacing it is preventive work rather than a repair you postpone.

What Two Decades Does to Rubber

The outer wall loses plasticizers with every heat cycle the big twin puts through it. Soft, pliable hose becomes stiff and faintly glassy, and that rigidity is what ultimately splits it, because the chassis flexes continuously over rough ground and hardened rubber cannot follow that motion. Cracks appear first at bends and wherever a clip presses the line against the frame. Riders in dry, low-humidity country get there sooner, since arid air accelerates the drying of the wall from the outside in.

Inside, ethanol-blended gasoline is at work on the liner. E10 pulls in atmospheric moisture and gradually breaks down that inner surface, which turns soft and swollen and begins shedding fine material toward the injector. A machine that sits with fuel in the system for months suffers this quietly, with no engine running at all. The result is a hose that can look perfectly presentable while it is compromised internally, which is why age carries as much weight as appearance.

How a Failing Line Announces Itself

The first sign is usually smell. A raw gasoline odor around the tank area, strongest in the minutes right after shutdown while residual pressure remains, is a fitting that has stopped sealing. Then look: a damp film or small puddle on the skid plate, wet streaks running along the hose, and dust caked into a ring at a fitting where seeping fuel dried and trapped grit. Feel for hardened or chalky sections and inspect every bend for fine cracks.

Drivability tells its own story. Bogging under load, hesitation when the throttle opens quickly, or a lean and gasping feel at higher rpm all suggest the engine is short of fuel. Note that on an injected system a small pressure-side leak often atomizes and evaporates before it can drip, so the absence of a puddle settles nothing.

Kit and Working Conditions

  • Gloves and eye protection, since gasoline strips skin oils immediately
  • A catch pan plus a sealed, fuel-rated container
  • Hose rated for fuel-injection pressure in the original inside diameter, not general purpose carburetor line
  • New clamps in the correct style and a quick-connect release tool if the tank end uses a locking coupler
  • Line-clamping pliers to pinch off flow in the absence of a fuel valve
  • Sockets, a trim tool for the plastics, a razor knife and rags

Gasoline vapor is heavier than air and settles at floor level, so ventilation matters most at the ground. Work outdoors or with the door fully open, shut off any heater, and move battery chargers and power tools well clear before you open a fitting.

Depressurizing and Removing the Old Hose

Pull the fuel pump fuse or relay, crank the engine until it stalls out, turn the key off, then disconnect the negative battery cable. That sequence removes the pump pressure and prevents the pump from waking up mid-job. Expect residual fuel in the line regardless, so keep a rag over each joint you open and the pan positioned underneath.

Remove the seat and enough side panels to reach the tank fitting, then trace the hose to the throttle body and photograph every clip and guide before disturbing anything. As a 4x4, this machine routes the line past front differential hardware and extra frame crossmembers, so it follows a longer and better protected path than a two-wheel-drive quad would use. Slide clamps well back, release quick-connect couplers by pressing their tabs squarely and pulling straight rather than prying, and free a varnish-bonded hose with a gentle twist. Any section that refuses to release should be slit lengthwise with a razor and peeled off, which protects the fitting underneath.

Making the New Connections

Cut the replacement to the same length as the piece you removed. A hose even slightly too long will chafe on the frame or interfere with steering once the plastics are reinstalled. Slide each end fully onto its fitting until it bottoms against the shoulder, and install it dry. Never apply grease, oil or silicone to a fuel fitting, because any lubricant on the sealing surface gives pressurized fuel a route to creep out from under the clamp. Dip a stiff end in hot water for a few seconds if it needs help.

Position new clamps just behind the raised bead on each barb and tighten them evenly, snug rather than crushed. Where a self-locking quick-connect is used, push until the collar clicks and then tug firmly to confirm engagement; that style seals on its own and adding a clamp only distorts it. Return the hose to every original clip so it stays away from the exhaust and the front driveline.

Proving the Repair Before It Matters

Reinstall the fuse, Reconnect the battery, then cycle the key on and off several times without starting. Each cycle primes the pump and pressurizes the line, which is exactly the condition you want while the surfaces are still clean and dry enough to reveal a bead of fuel. Check both joints with a light-colored rag, then start the engine and inspect again through several minutes of idle. Reassemble the panels and seat only once nothing weeps.

Remember one thing specific to this injected platform: the fuel filter is integrated into the in-tank pump assembly rather than sitting inline where you could change it. Fresh hose cures leaks and cracks, but a restricted filter still limits flow, so if the 700 continues to act fuel starved after a clean installation, that module is your next target.
