Two dollars of hose and a clamp can keep a big-bore utility quad off the trail, which is why this repair is worth doing before the line forces the issue. On a 2005 Sportsman 700 4x4 the system is entirely mechanical and entirely accessible. This is a carbureted machine, so a fuel valve at the tank stops flow at the source, a pulse-operated pump moves fuel up toward the carburetor, every joint is a barb with a clamp on it, and the carburetor float bowl has a drain screw for emptying the low point.
Parts, Tools and a Straight Word About Gasoline
- Nitrile or rubber gloves and safety glasses
- A drain pan plus a sealed, fuel-rated container for captured gasoline
- Hose in the same inside diameter as the original, cut from a single continuous length
- Fresh clamps or a clamp assortment, since old spring clamps lose tension and reused worm-gear clamps strip

- Plenty of rags and a small brush for scrubbing varnish from the barbs
Do not treat the fuel casually. Gasoline vapor is heavier than air and collects at floor level right where you will be working, so this job belongs outdoors or in a shop with the door fully open. Kill any heater with a flame or hot element, move battery chargers out of the space, and hold off on grinding or cutting until the fuel is contained and your rags have gone outside.
How You Know the Hose Is Done
Start with your nose. A gasoline smell that hangs around the tank and carburetor after the machine has been parked is the most reliable early warning, and it should never be shrugged off given how near the line runs to exhaust heat. Follow that with a look for a wet film or small puddle on the skid plate and for damp streaks tracking along the hose. A ring of dust caked at a barb is dried fuel that has collected grit and means the joint is seeping.
Feel the hose too. Squeeze it along its length and note any section that stays compressed or feels hard and chalky rather than springing back. Inspect bends and clip contact points for fine surface cracks. Finally, consider how the engine has been behaving, because internal softening lets a hose collapse under pump suction and produces bogging under load, a stumble off idle, or hard starting after the quad sits.
Why Age Beats Every Other Factor
Fuel hose degrades in two ways at once, both driven by time. Externally, heat cycles from the twin drive plasticizers out of the rubber and the line grows rigid. Rigid hose cannot tolerate the constant flexing a utility chassis produces on rough ground, so it develops hairline splits, usually right at a bend. Dry, arid climates accelerate that hardening because low humidity keeps pulling moisture out of the wall.
Internally, ethanol-blended gasoline degrades the liner. E10 attracts water and slowly breaks that surface down, leaving it soft and swollen so it sheds fine material into the fuel stream. That debris ends up plugging carburetor jets and sticking float needles. Fuel standing untouched for a season leaves gum and varnish behind as well. Both processes continue whether or not the engine ever runs, which is why hose on a machine this old should be replaced on principle rather than on appearance.
Getting the Old Line Free
Shut the fuel valve, then remove the seat and any side plastic that blocks access to the tank outlet, the fuel pump and the carburetor inlet. Set your pan underneath and open the float bowl drain, letting the fuel below the valve empty into your container. That single step keeps most of the mess out of your garage.
Slide each clamp well back along the hose before you touch the joint it holds. Twist the old line gently at each barb to break the varnish bond instead of hauling on it, and slit any hardened section lengthwise with a razor so it peels away cleanly. Preserving the soft nipples on the fuel valve, pump and carburetor is worth the extra care. Because this is a 4x4, the run passes front differential hardware and additional frame structure, so photograph the clips and clearance points before the old hose comes out. Wipe the barbs clean of varnish afterward.
Fitting the Replacement
Cut the new hose to the same length as the original. Excess length looks harmless on the bench but chafes against the frame or interferes with steering once the panels are back, and a piece cut short pulls on the fittings whenever the suspension works. Slide each end fully onto its barb until it bottoms against the shoulder, working the hose on dry. Grease, oil and silicone stay away from fuel fittings entirely, because lubricant on the sealing face defeats the friction seal and starts a slow weep. Warm water is the right assistance for a stiff hose end.
Set new clamps just behind the raised bead on each fitting and snug them evenly, tight enough to seal without biting into the rubber. Check that the pump connections point the same directions they did originally, then reseat the hose in every clip so it stays clear of the exhaust and the front driveline.
Confirming It Holds
Close the float bowl drain, open the fuel valve, and simply watch the joints for a minute or two before touching the starter. Gravity feed will out a bad seal at the tank outlet without any help from the engine. Run a clean light-colored rag around each connection so even a trace of dampness shows.
Then fire the 700 and inspect the tank outlet, pump fittings and carburetor inlet at idle. Blip the throttle a few times and look one more time, because a running engine loads the line in ways a static check cannot reproduce. When everything stays dry through several minutes of running, put the plastics and seat back on. If the machine still hesitates after a leak-free install, the old hose likely sent debris downstream well before you replaced it, and the carburetor is where that debris ended up.
