Preparation is most of this job. Replacing the fuel hose on a 2005 Sportsman 600 4x4 takes maybe half an hour of actual wrenching, but doing it without spilling gasoline across your garage floor depends entirely on how you set up beforehand. The good news is that this is a carbureted machine, so you have a fuel valve on the tank that shuts flow off at the source, simple clamped barb fittings throughout, and a float bowl drain on the carburetor that lets you empty the low point of the system into a container on purpose rather than by accident.
Gathering Parts and Making the Space Safe
- Nitrile or rubber gloves and eye protection, since gasoline strips skin oils on contact
- A drain pan plus a sealed, fuel-rated container for the gas you capture
- New hose in the same inside diameter as the original, cut from one continuous length
- Fresh clamps or a clamp assortment, because aged spring clamps lose their tension and old worm-gear clamps strip when reused
- Screwdrivers, a socket set, side cutters and a sharp razor knife
- Rags and a small brush to clean varnish from the fittings
Take the gasoline seriously. Its vapor is heavier than air and collects at floor level, which means an open window near the ceiling accomplishes nothing. Work outdoors or with the shop door fully open so air moves at the ground. Shut off any heater with a pilot or element, move battery chargers away from the machine, and postpone any grinding or cutting until the fuel is contained and your rags are bagged outside.
Why the Old Hose Needs Replacing
Two separate processes are working against a hose this age. Externally, heat cycling drives the plasticizers out of the rubber wall, and the line stiffens until it feels hard and slightly glassy. That stiffness is what actually causes failure, because a utility chassis flexes continuously across ruts and side hills, and a rigid hose responds by developing hairline cracks rather than bending. Dry, arid climates accelerate the process by pulling moisture out of the wall from the outside in.
Internally, ethanol-blended fuel goes after the inner liner. E10 attracts water and slowly breaks that liner down, leaving it soft and swollen so it releases small particles into the fuel stream, where they end up plugging carburetor jets and sticking float needles. Fuel standing in the line through a long idle period leaves gum and varnish behind as well. None of that damage needs the engine running to progress, so age counts as heavily as appearance.
The Warning Signs You Should Not Ignore
A fuel smell hanging around the tank and carburetor after the machine has been parked is the most common first clue. Follow it up with a look underneath for a wet film or small puddle on the skid plate, and check the hose for damp streaks running down its length. Squeeze the line and note any hardened, chalky sections, paying close attention to bends and the spots where clips grip it, since those fail first.
Performance changes matter too. A hose that has softened inside can collapse under pump suction and starve the carburetor, which shows up as bogging under load, a stumble just off idle, or an engine acting as though the tank is nearly dry when it is not. Hard starting after the quad has sat for a week points the same direction.
Draining Down and Pulling the Old Line
Turn the fuel valve to off. Remove the seat and whatever side panels are needed to reach the tank outlet, the pulse-operated fuel pump that lifts fuel to the carburetor on this platform, and the hose running between them. Slide the drain pan into place, then open the carburetor float bowl drain and let the low point of the system empty into your container. Doing this deliberately keeps a cup of gasoline off your floor.
Move each clamp well back along the hose before you disturb the joint it holds. Break the varnish bond at a barb with a gentle twist instead of hauling on the hose, and where a section has hardened onto a fitting, slit it lengthwise with a razor and peel it away. The nipples on the fuel valve, the pump and the carburetor are soft and expensive compared with hose, so protect them. Since this is a 4x4, the run passes front differential hardware and additional frame structure, so photograph each clip and clearance point before the old piece is fully out.
Installing the New Hose Correctly
Cut the replacement to the same length as what came off. Too long and it will chafe on the frame or crowd the steering; too short and it pulls on the fittings whenever the chassis moves. Push each end fully onto its barb until it seats against the shoulder, and install it dry. Grease, oil and silicone must stay away from fuel fittings entirely, because lubricant on the sealing face defeats the friction seal the hose relies on and invites a slow weep that only shows up on the trail. Soften a stiff hose end in hot water instead.
Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug enough to seal but not so tight they cut into the rubber. Verify the pump connections face their original directions so nothing is reversed, then reseat the hose in every clip so it stays clear of exhaust heat and the front driveline.
Restoring Flow and the Final Inspection
Close the float bowl drain, open the fuel valve, and simply watch for a couple of minutes before you touch the starter. Gravity will reveal a poor seal at the tank outlet or the pump well before combustion enters the picture. Wipe each joint with a clean light-colored rag and look for the faintest dampness.
Start the engine next and inspect all three connection areas while it idles, then blip the throttle a few times and look again, since a running engine loads the line differently than a static one. When every fitting stays dry through several minutes of running, put the panels and seat back on. If the 600 still stumbles after a leak-free installation, consider that the deteriorating hose likely sent debris into the carburetor before you got to it, and that is the sensible next place to look.
