Most owners come to this job because something already caught their attention: a whiff of gas in the shed, a stain under the frame, or an engine that has started acting hungry. The 2005 Sportsman 400 4x4 is carbureted, so the fuel system is simple and unpressurized, with a manual valve under the tank feeding rubber hose down to the carburetor. That simplicity means the symptoms point almost directly at the cause once you know what to look for.

The Symptoms That Bring Riders to This Repair

Fuel line failure shows up in two families of complaints. The first is what you can see and smell: a puddle collecting under the machine, a damp patch across the skid plate, or gasoline odor lingering around the tank and airbox long after the engine has cooled. Look closely at the hose surface too. Fine checking, a chalky texture, or a hardened glassy section that no longer springs back when squeezed all mean the rubber has aged out. A ring of grit stuck to a fitting is dried fuel residue and marks a joint that has been weeping quietly for weeks.

The second family is how the engine behaves. A hardened hose can partially collapse under demand or draw air past a clamp that has lost tension, and the carburetor responds to that exactly the way it responds to a fuel supply problem of its own. Bogging on a climb, a lean stumble as you crack the throttle, or surging that feels like the tank has gone low with fuel still aboard all deserve a hose inspection before you pull a single jet.

What Actually Wears the Rubber Out

Age is the primary driver. The plasticizers that keep fuel hose flexible slowly migrate out of the compound, leaving a line that is stiffer, slightly smaller in diameter, and no longer able to conform to a barb under clamp pressure. The single-cylinder engine's heat cycles push this along fastest at the carburetor end, and trail vibration keeps flexing the same two bends.

Local conditions set the pace. Dry, low-humidity climates pull moisture out of the hose wall and harden it from the outside in, which is why desert machines crack years earlier than identical quads in wetter country. Ethanol-blended fuel attacks from the inside, drawing moisture in during any period the machine sits and degrading the inner liner into a soft gum that eventually finds the float bowl and jets.

Setting Up: Parts, Tools, and Fuel Safety

You need fuel-rated hose in the matching inside diameter, new clamps, nitrile gloves, an approved fuel container, a razor knife, a flat-blade screwdriver, small pliers, and rags. That is the complete list for a carbureted machine.

Handle the gasoline part deliberately. Vapor is heavier than air and pools at floor level, so open the shop door completely and put a fan on the ground moving air out rather than trusting a window. Shut off pilot lights, propane heaters, and anything with an exposed element. Disconnect the battery negative terminal before the first fitting comes apart so no circuit can spark, seal the fuel you drain, and take soaked rags outside instead of piling them in the corner.

Removing the Old Hose Cleanly

Turn the fuel valve off, then pull the seat and left side panel so you can see the tank outlet and the entire run to the carburetor. Photograph the routing, clips included. Crack the float bowl drain and let the bowl empty into your container so the line is not full when it comes free.

Push both clamps back down the hose before you twist anything. Decades of fuel varnish bond rubber to brass, so break that bond with a gentle rotation rather than a hard pull. When the hose will not surrender, slit it lengthwise and peel it off the fitting instead of prying at a barb that can crack on an aged carburetor. Note that the 4x4 layout on this Sportsman puts front differential hardware in the neighborhood, giving the line a slightly longer route and one extra clearance point compared with a two-wheel-drive machine.

Installing and Clamping the New Line

Cut the replacement to the same length as the piece you removed. A hose that runs long will rub a frame tube or sag toward exhaust heat, and both restart the failure. Seat each end fully onto its barb until it bottoms out, and do it dry. Grease, oil, and silicone spray have no place on a fuel fitting, because the film they leave stops the rubber from gripping and gives fuel a route past the clamp. If the hose resists, dip the end in hot water for half a minute and it will slide.

Fit new clamps just behind the raised bead on each barb, tightening evenly until the hose is held firmly without the rubber bulging or splitting. Route the finished line through the original clips so it takes a smooth arc from valve to carburetor, clear of the front driveline area and well away from hot surfaces, then give both ends a light tug.

Confirming the Repair Holds

Open the fuel valve and let gravity test your work with a clean rag under each connection. Watch for two or three minutes before starting the engine. Then Reconnect the battery, run it at idle while you inspect both joints, and rev it a few times, because engine vibration exposes a marginal clamp that stays dry on a static machine. Wipe the fittings, wait, and check again so you are looking at fresh fuel rather than old residue.

While the plastics are still off, look at the strainer inside the fuel valve and any inline filter in the run. Both accumulate the debris a deteriorating hose sheds, and a fresh line will not cure starvation caused by a plugged filter downstream of it. Once everything stays dry through a full warm-up and a short loop around the yard, reinstall the side panel and seat and the 2005 Sportsman 400 is ready to go back to work.
