A machine two decades into its working life has earned fresh rubber everywhere, and the fuel hose deserves attention before the tires do. The 2005 Brute Force 650 4x4 with the solid rear axle is a stout, hard-worKing Quad, and its fuel plumbing is straightforward once you understand the layout you are dealing with.
A V-Twin, Two Carburetors, and a Petcock
This model is carbureted, which is the friendliest configuration for home fuel work. A petcock at the tank shuts the supply off completely, and past that valve gravity carries fuel down to the carburetors that feed the 633cc V-twin. Nothing in the system holds pressure, so there is no in-tank pump to bleed down, no fuse or relay to pull first, and no self-locking quick-connect coupler to release. Barbed spigots and clamps handle every joint.
Because the engine is a twin, the run from the petcock splits to serve both carburetor inlets, which means you may be replacing a short main hose plus the branches beyond the junction. Inspect all of it while you are in there rather than swapping one piece and leaving a hardened section behind. Each carburetor carries its own float bowl drain screw, and emptying both bowls into a container before you disconnect anything keeps the job dry.
Why Old Hose Stops Sealing
Fuel line stays flexible thanks to plasticizers blended into the rubber, and those additives slowly migrate out over the years. Heat from a liquid-cooled twin working under load accelerates that loss, and once the hose stiffens, engine vibration and chassis flex over rough ground crack it at the bends and wherever a clamp has been squeezing the wall. On a machine of this age, hardening is essentially guaranteed somewhere in the run.
Environment matters as well. Dry, arid country pulls moisture out of the hose wall and leaves the exterior chalky ahead of schedule. From the inside, ethanol-blended pump gas holds moisture against the liner and gradually breaks it down, shedding fine material toward the carburetors where it can foul a jet. Stagnant fuel does the most damage, so a Brute Force that spends the off months parked with a partial tank ages its plumbing quicker than one used year round.
What a Failing Line Looks and Smells Like
- A fuel stain or slow drip on the floor beneath the machine after it has sat overnight
- Gasoline odor around the tank and front bodywork that never fully clears
- Visible cracking that opens when you flex the hose, or a hard, glassy texture
- A soft, swollen length of hose, which indicates the liner has broken down internally
- A crusted dust ring at a fitting, marking fuel that has seeped and evaporated repeatedly
- Bogging under throttle, a lean stumble, or one cylinder acting starved while the tank still holds fuel
Tools, Parts, and Working Safely Around Gasoline
Have gloves and eye protection, an approved fuel container, a shallow catch pan, replacement hose in the correct inside diameter bought a little long, a fresh clamp assortment, clear tubing for the float bowl drains, a flat-blade screwdriver, pliers, a small socket set, and clean rags. Buy new clamps rather than reusing twenty-year-old originals, which have long since lost their tension.
The fuel itself is the real hazard. Gasoline vapor is heavier than air, so it sinks and pools at floor level where a water heater pilot light, a shop heater, or a dropped extension cord can ignite it — an open window at head height does nothing about that. Work outdoors or with the overhead door fully raised, keep an extinguisher within arm's reach, and keep grinding, welding, and open flame out of the area entirely. Let a spill evaporate in the open rather than sealing fuel-soaked rags in a closed bin.
Removing the Old Hose on a 4x4 Chassis
Close the petcock, then pull the seat and any bodywork needed to expose the tank outlet, the hose run, and both carburetor inlets. Drain each float bowl into your container through clear tubing and reseat the screws. Slide the pan into place and drape a rag over the first fitting you open, since the hose retains fuel even with the valve shut.
Loosen the clamps and walk them well back along the hose. Break the varnish bond by twisting the hose on its barb instead of pulling straight off, which protects the petcock spigot and the carburetor inlets from strain they cannot afford at this age. Hose that has fused itself onto a fitting comes away easily if you slit it lengthwise with a razor and peel it off in halves. Being a four-wheel-drive chassis, this machine routes the line past front differential hardware and additional frame structure that a two-wheel-drive quad does not carry, so trace and photograph the path with every clip noted before the old hose is fully out.
Fitting the New Line
Cut each piece to match the length of what you removed. Extra hose chafes against the frame or folds into a kink that restricts flow, and a short piece keeps constant tension on the fittings. Push every end fully onto its barb until it bottoms against the shoulder, and install everything dry. Grease, oil, and silicone belong nowhere near a fuel fitting, because lubricant on a sealing surface creates a slow weep and lets the hose walk off the barb under vibration. If an end resists, a few seconds in hot water makes it pliable enough to slide on by hand.
Position fresh clamps just behind the raised bead on each fitting and tighten them evenly, snug without cutting into the rubber. Return the hose to its original clips and guides so it stays clear of the front driveline, hot surfaces, and anything that moves as the suspension cycles.
Confirming the Repair Before You Work It
Open the petcock and give it a minute or two to fill the line and both float bowls. Wipe every joint with a dry rag, then inspect each one under strong light for the smallest bead of fuel. Start the engine, let it idle several minutes, and check every connection again while things are warm and vibrating, because heat and movement reveal a marginal joint that looked perfect cold. With all fittings dry through both inspections, reinstall the plastics and seat and the 2005 Brute Force 650 is ready to get back to work.
