The foot-shift FM1 version of the 2005 Foreman 500 is about as mechanically honest as a utility quad gets, and its fuel system matches. This machine is carbureted, meaning fuel travels from the tank down to the carburetor by gravity through a length of rubber hose, with a petcock valve on the tank serving as the shutoff. There is no fuel pump, no pressurized circuit, and nothing electronic in the delivery path — which is exactly why replacing the line is a job worth doing yourself.

Preparation and Ventilation Come First

Choose your workspace before you choose your wrench. Gasoline vapor is heavier than air, so it sinks and travels along the floor until it finds an ignition source, which on many properties means a water heater or furnace pilot in the corner. Work outdoors, or with the overhead door standing fully open. Shut down heaters, put the grinder away, and disconnect the battery negative terminal before you start.

Have these on hand:

  • Gasoline-rated fuel line matched to this Foreman's original inside diameter
  • New hose clamps or a clamp assortment
  • Nitrile or rubber gloves and eye protection
  • A drain bucket or approved fuel container with a lid
  • Pliers, a flat-blade screwdriver, a razor blade, rags, and sockets for the fender panels

Where Fuel Hose Goes Wrong

Rubber fuel line has a finite service life measured in heat cycles more than miles. Every warm-up and cool-down pushes plasticizers out of the compound until the wall goes stiff and brittle. A stiff hose cannot absorb the vibration a worKing Quad generates, so it cracks instead, typically at the bend leaving the tank spigot where stress concentrates.

Environment accelerates it in both directions. Dry, low-humidity air pulls moisture out of the hose wall and hardens the exterior faster than a damp climate would. From the inside, ethanol-blended pump gas attracts water and slowly attacks the liner, softening and swelling it. A Foreman that sits through a long off-season with E10 in the system can end up with gum and loose liner debris migrating into the float bowl and blocking jets.

Symptoms of a Line About to Quit

Because gravity keeps a standing column of fuel on the hose whenever the petcock is open, problems tend to show themselves:

  • A gasoline puddle or damp shadow beneath the machine after it has sat
  • A fuel odor around the tank and frame that will not go away
  • Fine cracks, a split at a bend, or a hard chalky surface under your fingers
  • A brown, dust-caked ring at either fitting from dried seepage
  • Bogging on hills, a lean stumble when you open the throttle, or the engine behaving as though the tank is empty

Do not dismiss the running symptoms. Internal collapse or an air leak at a relaxed clamp can starve the carburetor without producing a single visible drop.

Getting the Old Hose Out

Rotate the petcock under the left side of the tank to OFF. That valve does all the work on a carbureted machine, so no line-clamping pliers and no pressure relief procedure are needed. Remove the seat and the fender panels blocking access, then slide your drain pan under the carburetor and open the float bowl drain screw. Let the bowl empty into the pan and snug the screw back down; that removes most of the fuel that would otherwise spill.

Walk both clamps back along the hose, away from the fittings. Fuel varnish bonds old rubber to the barbs, so twist the hose a quarter turn to break the seal before pulling. When a hose has hardened onto a spigot, slit it lengthwise with a razor and peel it off rather than prying on the fitting. Photograph the routing before the second end releases — this is a 4x4 chassis with front differential and driveshaft hardware in the way, and the hose follows a specific path through frame clearance points and clips that keeps it away from moving parts and hot exhaust.

Installing the New Line and Checking Your Work

Cut the replacement using the old hose as a template. Matching length matters: extra hose sags into the frame, chafes through, or kinks where it loops, and a short piece pulls at the fittings. Push each end fully onto its barb until it bottoms against the shoulder, warming the hose ends in hot water if they resist going on.

Assemble everything dry. Grease, oil, and silicone on the fittings create a path for fuel to creep out and let the hose walk off the barb as it heats and cools, so keep those surfaces clean. Place new clamps just behind the raised bead on each spigot and tighten them evenly, firm but not crushing. Route the hose back through its original clips with clearance from the front driveline, and keep it clear of the shift linkage on this manual foot-shift FM1.

Confirm the float bowl drain screw is tight, turn the petcock to ON, and let gravity fill the system. Wipe both joints dry and inspect them for several minutes with the engine off, using a flashlight to catch a slow film before it becomes a drip. When both connections hold, Reconnect the battery, start the Foreman, and let it idle to operating temperature while you shift through the gears and recheck the fittings hot. Reinstall the plastics last, take a short ride close to home, and give the machine a smell check when you park.
