A soft gasoline smell in a closed shed is usually the first clue that something under the tank of your 2005 Foreman 500 ES has stopped sealing. This machine is carbureted, so the rubber running from the tank down to the carburetor is a simple gravity-fed hose held on with clamps at both ends — no pump pressure, no electronics, and nothing that requires special tooling. That simplicity is good news, because it means an owner with basic hand tools can replace the line in an afternoon and know the job was done right.
Catching a Tired Line Before It Strands You
Fuel hose rarely blows out all at once. It degrades, and the symptoms creep in over a season or two. Look and listen for these:
- A damp patch or small puddle of gas on the skid plate or garage floor after the Foreman has sat overnight
- A gasoline odor that lingers around the machine even hours after shutdown
- Hairline cracking, a chalky gray surface, or a section that feels stiff and glassy when you pinch it
- Bogging on climbs, a stumble when you crack the throttle, or the engine acting like the tank is nearly empty when it is not
- A dust-caked brown ring at either fitting, which is dried fuel residue from a slow weep
Any one of these is worth a closer look. Two or more together and the hose has already told you what it needs.
Why Rubber Fails Under a Fuel Tank
The hose on a machine of this vintage has spent close to two decades cycling between hot engine bay temperatures and cold overnight air. Every one of those cycles drives a little more of the plasticizer out of the rubber, and once the wall loses flexibility, frame vibration works surface checks into real cracks. Riders in dry, low-humidity regions notice this happening faster, since arid air pulls moisture out of the hose wall and hardens it from the outside in.
Ethanol-blended pump gas works the opposite direction. Alcohol in the fuel attracts water and slowly breaks down the inner liner, so a hose can be swelling and shedding material on the inside while looking respectable on the outside. On a carbureted Foreman that debris travels straight into the float bowl and the tiny jets, which is why a fresh line often clears up a running problem nobody expected it to solve.
Tools, Parts, and Working Safely
Lay everything out before you loosen a single clamp:
- Nitrile or rubber gloves, since gasoline pulls the oils right out of your skin
- A drain bucket or approved fuel container with a lid
- Replacement fuel line matched to the original inside diameter and rated for gasoline
- New hose clamps or a small clamp kit, plus pliers for any factory pinch clamps
- A sharp razor blade, a flat-blade screwdriver, and shop rags
- A basic socket set for the seat, fender, and any tank hardware in the way
Do this job outside or with the door fully open. Gasoline vapor is heavier than air and settles at floor level, so ventilation near the ground matters far more than a cracked window overhead. Keep the battery disconnected, no heaters or grinders running anywhere nearby, and no smoking within reach of the work.
Getting the Old Hose Off the Foreman
Start by turning the petcock on the left side of the tank to OFF. That single valve is your shutoff on this carbureted model, and it is the reason you do not need line-clamping pliers here. Pull the seat and lift or remove the front fender panels to expose the tank outlet and the run of hose heading down to the carburetor.
Slide the drain pan into position, then open the float bowl drain screw on the bottom of the carburetor and let the bowl empty into the pan. Emptying the bowl first means far less fuel dribbling out when you pull the hose. Slide each clamp back along the hose before you disturb the fitting, then twist the hose gently on the barb to break the varnish bond rather than pulling straight against it. If it has hardened onto the spigot, slit it lengthwise with a razor and peel it away — the fitting is worth protecting, the old hose is not.
Take a photo of the routing before the hose is fully free. This is a 4x4 chassis with front differential and driveshaft hardware crowding the frame, so the line follows a specific path through guides and clearance points that a two-wheel-drive quad does not have. Getting it back in the same channel keeps it away from moving and hot parts.
Installing the New Line the Right Way
Cut the new hose to the same length as the piece you removed. Extra length is not free clearance — a long loop chafes on the frame, kinks, or drifts toward the exhaust. Push each end fully onto its barb until the hose bottoms out against the shoulder. Warming the end in hot water for a few seconds makes it slide on without a fight.
Do not put grease, oil, or silicone on the fittings. Lubricant on a sealing surface gives fuel a path to creep out and lets the hose walk off the barb over time. Install fresh clamps just behind the raised bead on each spigot, snug and even, then seat the hose back into its original clips so it stays clear of the front driveline. On the electric shift ES model, keep the routing well away from the shift control wiring at the engine.
Leak Check and Final Checks
Close the float bowl drain screw, turn the petcock to ON, and let gravity refill the bowl. Watch both connection points with a clean dry rag for several minutes without starting the engine — gravity feed will show a slow seep before it shows a drip. Wipe each joint dry, then look again.
Once both ends stay dry, Reconnect the battery, start the Foreman, and let it idle while you inspect the fittings a final time. Cycle through the electric shift range and let the engine reach operating temperature so the hose sees real heat. Reinstall the fender and seat only after the connections have proven themselves dry, and take a short shakedown ride close to home before trusting the machine on a long day out.
