Fuel Line Replacement for a 2005 Honda TRX500 Foreman 2x4

Nothing about this repair is difficult, but almost everything about it depends on preparation. On a 2005 TRX500 Foreman 2x4 the fuel hose is a short piece of rubber running from the tank valve down to the carburetor, with gravity doing the delivery. Open a fitting with the valve still on and the tank will start draining onto the floor; do the same job in sequence with a pan underneath and you will spill a few drops. Set up first, then work.

Everything You Need Within Reach

Lay this out beside the machine before you loosen a single clamp:

  • Nitrile or rubber gloves and eye protection, because gasoline pulls the oils straight out of skin
  • A wide drain pan and a sealed fuel–rated jug with a funnel for what you recover
  • Fuel–rated hose matched to the original inside diameter, cut generously and trimmed on the machine
  • New clamps in the style your Foreman uses, either worm gear or spring clip
  • Flat–blade screwdriver, needle–nose pliers, a hose pick, sockets for the seat and fender hardware, and clean rags

Then handle the air. Roll the quad outside or open the shop door completely. Gasoline vapor is heavier than air, so it sinks and rolls across the floor rather than rising out a window, and it can reach a water heater pilot or a shop heater at the far wall before you notice a smell at head height. No grinding, no welding, no torch work in the building while a fuel line is open, and take the soaked rags outdoors when you are done instead of leaving them balled up somewhere warm.

Confirming the Delivery Setup on This Machine

The 2005 Foreman 500 is carbureted, and the manual fuel valve at the base of the tank, with its OFF, ON, and RES positions, is your shutoff for the entire job. That valve is the reason there is no pressure to bleed and no electrical work to do. Injected utility quads from later production handle it very differently: no petcock at all, an in–tank electric pump, residual pressure in the supply hose that has to be relieved before opening a fitting, and a fuel filter built into the pump module rather than sitting out on the visible line.

Your machine is also the two–wheel–drive version of the Foreman, which is genuinely helpful here. Without a front differential and prop shaft crowding the lower frame, the area under and behind the tank is more open than on the 4x4, and the hose run is easier to see and reach. It is still clipped to keep it clear of exhaust heat and moving parts, so photograph the routing before you disturb it.

How the Hose Deteriorates

Fuel hose fails by curing rather than wearing. The plasticizers that keep it soft slowly leave the wall, and the remaining rubber grows stiff and brittle until flexing it opens fine cracks, usually first at the ends where heat and movement concentrate. Dry climates push this along, drawing moisture out of the hose and hardening the outer surface until it looks chalky and crazed.

Ethanol–blended pump gas attacks from the other side. Alcohol in the fuel draws water into the system, gradually degrading the inner liner, and gasoline standing in the line through months of inactivity leaves varnish that both cements the hose to the barbs and sheds fine debris toward the carburetor jets. On a machine this age, that combination is the usual explanation for a hose that looks fine and still causes trouble.

Symptoms Worth Chasing Down

Check for these on your next walkaround:

  • A fuel puddle beneath the frame or a wet trail on the engine cases
  • A gasoline smell around the tank that lingers well after shutdown
  • Cracking, a chalky bloom, or a hardened section you can feel by pinching along the hose
  • Bogging under load, weak throttle response, or a lean stumble that acts like a low tank
  • A dust–caked ring at either fitting where seeping fuel has dried

Old Hose Off, New Hose On

Close the fuel valve first. Pull the seat and any fender panel blocking the run between the valve and the carburetor. Slide the pan under the carburetor, back out the float bowl drain screw, and let the bowl and hose empty through the overflow tube, then close it. Slide both clamps back along the hose and off the barbs, and twist each end to break the varnish bond rather than pulling straight, which risks the valve spigot and the carburetor inlet. A hose end that will not release should be slit lengthwise with a razor and peeled off. Keep the tank vent hose identified so it does not get crossed with the fuel line later.

Cut the new hose to the same length as the original. Push each end on dry, fully seated against the shoulder of the barb, with no grease, oil, or silicone anywhere near the sealing surface, since lubricant there creates a slow leak and cannot be cleaned off afterward. Dip a stubborn end in hot water for a few seconds instead. Set the fresh clamps behind the raised bead on each fitting, tighten them evenly without biting into the wall, and return the hose to every original clip.

Proving the Repair

With the drain screw closed, turn the valve to ON and simply watch for a full minute, then wipe both joints with a dry rag and look again. Switch to RES and repeat the check, since that setting draws from lower in the tank and loads the connection a little differently. Start the engine, let it idle, and inspect a third time as the hose comes up to temperature. Reinstall the plastics only after all of that stays dry. If the Foreman still hesitates once the line is sealed, the old hose probably fed debris into the carburetor before it was replaced, so the float bowl and jets are the logical next step.
