Fuel Hose Replacement for the 2005 Honda Recon ES

The hardest part of replacing the fuel line on a 2005 TRX250 Recon ES is buying the right hose. Get the diameter and rating correct and the rest of the job is straightforward hand work with a screwdriver and a pan.
Picking the Right Piece of Hose
Inside diameter is the number that matters most. The hose has to grip the barb on the fuel valve and the carburetor inlet under real tension, so a size too large will feel like it fits under a clamp and then weep with every temperature swing. Undersized hose is nearly impossible to seat completely and puts a constant load on both fittings. Wall thickness deserves attention too, because a thin wall kinks at the curve where the line heads toward the engine.
Insist on hose rated for gasoline. Generic rubber tubing looks the same on a shelf, then swells, softens, and starts shedding material into the carburetor once ethanol-blended fuel gets to it. Buy new clamps in the same order. On a machine from 2005, the original spring clips have lost most of their spring, and reusing a tired clamp on fresh hose undoes the whole repair.
The Fuel System on This Recon ES
This model is carbureted. Its 229cc air-cooled single is fed by a carburetor, and the ES electric shift system affects gear selection only, so there is no pump, no pressurized line, and nothing to depressurize. A petcock under the tank gives ON, OFF, and reserve, which is your shutoff. Plain clamps hold both hose ends rather than the self-locking quick-connect couplers found on injected quads, and the carburetor float bowl empties through a drain screw underneath.
The Recon ES is 2WD with a solid rear axle. With no front differential taking up room beneath the tank, the hose runs a short, largely open path to the carburetor and stays in plain sight once the seat and left side panel are off.
How Hose Deteriorates
Heat does the visible damage. Warm-up and cool-down cycles from the air-cooled engine steadily drive plasticizers out of the rubber, leaving a hose that feels stiff, looks glazed, and cracks at its sharpest bend. Machines that live in arid country get there years earlier, because dry air keeps drawing moisture out of the hose wall.
Ethanol-blended fuel handles the hidden damage. E10 holds water in suspension, and any long stretch with fuel standing in the line lets that mixture soften the inner liner and leave gum behind. Two decades of alternating between the two processes is enough to justify replacement on age alone, regardless of how the hose looks from outside.
Symptoms Worth a Closer Look
Any of these should send you under the fender:
- Fuel odor still noticeable around the quad hours after shutdown
- A small puddle or damp streak below the left side of the engine
- Cracks at the bends, a chalky texture, or hose that holds its shape when bent
- Grit collected in a ring at a clamp, which is dried fuel from slow seepage
- Bogging under throttle, a lean surge, or behavior like an empty tank when fuel remains
The performance symptoms carry real weight on this machine. Gravity alone moves fuel to the carburetor, so a hose narrowed by internal swelling can idle fine and then starve the engine on a sustained pull without leaving a single drop on the ground.
Tools and Handling Gasoline
Set out the following before starting:
- The new hose and new clamps
- Gloves and eye protection
- An approved fuel container and a drain pan
- Line-clamping pliers in case the aged petcock does not fully seal
- Screwdriver, sockets, razor knife, clean rags, and a light
Gasoline vapor is heavier than air, so it collects at floor level and moves toward any ignition source in the room. Work outside or with the shop door open at ground height, wait for the engine to cool completely, and dry your rags outdoors rather than sealing them in a can.
Removal, Installation, and the Final Check
Close the petcock, pull the seat and left side panel, and slide the pan under the carburetor. Open the float bowl drain screw and let the bowl empty through its tube. Back both clamps away from the fittings, then twist each hose end on its barb to break the varnish bond before pulling. Hardened ends should be slit lengthwise with the razor and peeled off rather than pried, which protects the fragile petcock spigot. Note every clip and the hose clearance from the exhaust before the old piece leaves.
Cut the replacement to the removed length and push each end on dry until it seats against the fitting shoulder. Keep grease, oil, and sealant entirely off the barbs, since lubricant there creates a seep path and lets the hose creep off under vibration. Hot water softens a tight end without any of that. Set the clamps just behind each bead, tighten evenly, and route the hose through its original clips.
Close the drain screw, turn the petcock to ON, and watch both joints for a full minute as the bowl refills. Wipe everything dry with a clean rag, start the engine, and inspect at idle. Follow with a short ride and a third check while warm, because heat and vibration expose a clamp that looked fine cold. When the hose stays dry through all three passes, reinstall the bodywork.
