Putting a New Fuel Line on a 2005 Honda TRX250 Recon

The 2005 Recon arrived with reworked bodywork and a fresh chassis package, but the fuel plumbing philosophy stayed exactly where it belonged for a machine like this: simple, gravity fed, and repairable with hand tools. That is good news two decades later, because the hose in that system is now well past its useful life on most surviving examples and swapping it is genuinely straightforward once you know how the pieces sit.
Tracing the Fuel Path on This Chassis
Your 2005 Recon uses a carburetor, not fuel injection. Gasoline sits in the tank beneath the front plastic, exits through a manual petcock offering OFF, ON, and RES, and travels down a single short rubber hose into the inlet fitting on the Keihin carburetor. Gravity does all the work. There is no pump in the circuit and no pressure to contend with, so rotating the valve to OFF stops flow completely and you can open a fitting whenever you like. Injected quads are a different animal, keeping the supply line charged by a pump inside the tank and requiring the fuse to be pulled and the engine run down before anything is disconnected.
The Recon is a two-wheel-drive machine, and that shows in how open the fuel run is. Lift the seat, pull the tank cover, and the whole hose is in plain sight from petcock to carburetor. Utility quads built with four-wheel drive have to snake their lines around a front differential and additional frame crossmembers, adding clips and clearance points that make the same job noticeably fussier.
Why the Original Hose Is Finished
Fuel hose deteriorates from both directions simultaneously. On the outside, every heat cycle from the air-cooled 229cc single drives plasticizers out of the rubber. The hose loses its spring, becomes stiff, then turns brittle, and once it can no longer flex at the bend heading toward the carburetor, cracks open at exactly that spot. Dry, low-humidity climates accelerate the whole sequence by pulling moisture from the hose wall.
On the inside, ethanol-blended pump gas attracts water and degrades the liner of hose that predates alcohol-heavy fuel. Fuel that sits motionless in the line for long stretches oxidizes into gum and varnish, which stiffens the hose from within and sheds fine debris toward the carburetor jets. That is why an old hose can appear serviceable and still be failing on two surfaces at once.
Clues That Point at the Hose
- A raw gasoline odor that hangs around the quad hours after it was parked
- A wet patch or slow drip beneath the left side of the engine
- Surface cracking, a gray chalky cast, or a length that feels rigid when squeezed
- Dirt caked into a ring at either fitting, marking a weep that has dried repeatedly
- An engine that bogs on climbs, hesitates when the throttle opens, or acts low on fuel with a full tank
Because everything upstream of the carburetor is under a head of fuel, a crack up high can drain the tank onto the floor with the ignition switched off. That alone makes a marginal hose worth replacing immediately.
Assembling Supplies and Prepping the Space
Lay out gasoline-rated hose in the original inside diameter, two fresh clamps, gloves and eye protection, a sealed fuel container with a funnel, a screwdriver, pliers, a socket set for the plastics, a razor blade, and rags. Skip the temptation to reuse old clamps; spring clamps go soft with age and worm-gear bands deform after their first hard tightening.
Handle the fuel with real care. Gasoline vapor is heavier than air, so it sinks off the machine and creeps along the floor until it reaches a water heater pilot, a shop heater, or a charger sitting at ground level. Work outdoors when you can, or open the overhead door completely and shut down anything with a flame in the building. Keep drained fuel capped rather than standing in an open pan, and wear the gloves, since gasoline strips skin oils in seconds.
Freeing the Old Line
Turn the petcock to OFF. Slide a short length of hose onto the float bowl drain nipple at the bottom of the carburetor, run it into your container, and open the drain screw so the lowest point in the system empties without a spill. Slide both clamps well back along the hose, then rotate the hose a quarter turn each way where it meets the barb. That shearing action breaks the varnish bond and the hose comes off with almost no pull. When a hose has hardened past twisting, slit it lengthwise with the razor and peel it away from the spigot rather than levering with a screwdriver, because the petcock outlet and carburetor inlet are the fragile, expensive parts of this assembly. Photograph the routing before the old hose is fully out.
Fitting the Replacement and Sealing It
Cut the new hose to the exact length of the old one so it follows the same easy arc without kinks and without touching the exhaust or the shift linkage. Soften each end in hot water for a few seconds, then push it fully onto its barb until it seats past the raised retaining bead.
Build the joints dry. Grease, oil, and silicone spray all feel like they should ease assembly, and all of them keep the rubber from gripping the metal, leaving a slow weep that additional clamp torque will never cure. Place the new clamps immediately behind the bead on each end and tighten them evenly, snug enough to seal but not tight enough to cut into the hose wall. Both connections on your 2005 Recon are clamped barbs, in contrast to injected machines where a self-locking quick-connect coupler is designed to hold without any clamp at all.
Confirming It Is Dry Before You Ride
Open the petcock and let the machine stand for five minutes with the engine off. Gravity supplies all the test pressure this system will ever see. Examine both joints under bright light, then run a clean dry rag around each fitting and check the cloth for any fuel transfer. Once both come back dry, start the engine and inspect a second time at idle, because vibration reveals a marginal seal that held perfectly while everything was still.
One final item while access is easy: pull the screen out of the petcock and rinse it in clean fuel. That filter is serviceable on a carbureted Recon, unlike an injected quad where the filter lives inside the tank with the pump and offers nothing to clean on the visible line. Fresh hose, new clamps, and a clean screen put your 2005 Recon's fuel delivery back where it should be.
