Why Your 2005 Honda Rincon 650 4x4 Needs a New Fuel Line and How to Fit One

Every rubber part on a 2005 Rincon 650 has a shelf life, and fuel hose has one of the shorter ones. It does not wear out from use so much as from time, chemistry, and temperature, which is why a low hour machine can hide a hose in worse shape than a hard ridden one. Knowing the failure mechanism makes the replacement decision easy.
The Chemistry Working Against the Hose
Fuel line rubber contains plasticizers that keep it soft and elastic. Those compounds slowly migrate out of the material, and once enough are gone the hose can no longer flex without fracturing. Every heat cycle from the liquid cooled 649cc single drives more of them out, and sunlight and ozone in the engine bay add to it. Riders in arid country watch this happen fastest, because dry air pulls residual moisture from the hose wall and leaves a hard, glassy surface that cracks at the slightest bend.
Ethanol blended pump gas comes at the same hose from inside. The alcohol content absorbs atmospheric moisture, and fuel left standing during a long layup starts breaking down the inner liner while gum and varnish accumulate at each barb. The upshot is a hose stiffening outside and softening inside at once, sometimes shedding fine particles downstream toward an injector with a tiny orifice. On a Rincon two decades old, treat the hose as due for replacement based on years in service, not on how good it looks.
Confirming What Kind of Fuel System You Have
The 2005 Rincon 650 runs programmed fuel injection. An in tank electric pump supplies pressurized fuel to the throttle body, so there is no manual fuel valve to shut off and no carburetor float bowl to drain. The line stays pressurized after shutdown and must be relieved deliberately. The fuel filter is part of the in tank pump assembly rather than an inline piece you can swap on the visible hose, and some joints may use a self locking quick connect fitting rather than a clamp. With 4x4 running gear filling the front of the frame and independent rear suspension at the back, the hose follows a clipped path with specific clearance points that should be copied exactly on reassembly.
Symptoms Worth Acting On
- A gasoline odor near the tank and seat, usually strongest just after shutdown while pressure remains
- Fuel puddling on the skid plate or a wet stain running down a frame tube
- Cracks, a chalky finish, or a section that feels rigid rather than springy when pinched
- Bogging on acceleration, a stumble under load, or a stall that mimics running out of gas
- Grime collected in a ring at a fitting, a classic sign of slow seepage that dried in place
Because this is a pressurized system, a leak on the supply side does not reliably leave a puddle. Fuel can spray finely enough to evaporate on the way down, so treat a persistent smell as evidence even with a dry floor.
Getting Set Up: Parts, Tools, Ventilation
Have the following staged before you open the machine:
- Hose rated for injection pressure in the correct inside diameter
- New clamps to suit the fittings, plus a release tool if a quick connect coupler is present
- Line clamping pliers, since no petcock exists to stop flow on this model
- Nitrile gloves, eye protection, a drain pan, and a sealable fuel container
- Small sockets, a flat blade screwdriver, a sharp utility blade, and rags
Take ventilation seriously. Gasoline vapor is denser than air and gathers at floor level where you are least likely to notice it, so open the door fully and set a fan on the ground pulling air out. Kill any appliance with a standing pilot in the same space, disconnect the battery before fuel is exposed, keep an extinguisher at hand, and never leave the recovery container uncapped.
Depressurizing and Removal
Start by pulling the fuel pump fuse or relay, then crank the starter briefly until the engine stalls or refuses to catch. Switch the key off and disconnect the negative battery cable. Now remove the seat and the plastic panels shielding the tank area to expose both ends of the hose. Position the drain pan and drape a rag over the first fitting you break, because a relieved line still holds fuel that will run out when it opens.
Move any clamp back along the hose before you touch the fitting itself. For a quick connect, compress the locking tabs squarely and pull straight off — prying sideways breaks aged plastic collars. Twist the hose gently at the barb to separate the varnish bond, then ease it off. If it refuses, slice it lengthwise and peel it away rather than levering against the pump module or throttle body. Before the old hose leaves the frame, photograph its path through every clip and note how it clears the front driveshaft and differential hardware.
Fitting the New Hose and Proving It Dry
Cut the replacement to the same length as the piece you removed and push both ends fully onto their barbs dry. Grease, oil, and silicone stay off the fittings entirely; any lubricant on a sealing surface creates a leak path and lets the hose migrate off the barb under vibration and pressure. Soften a stiff end in hot water if needed. Place the new clamps just behind the raised bead on each spigot and snug them evenly, firm enough to seal but not tight enough to bite into the rubber. Where a self locking coupler is used, push until it clicks and tug to confirm engagement; do not add a clamp there.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit, letting you check both joints while they are clean and dry. Wipe them, look again, then run the engine at idle for several minutes and inspect a third time with everything shaking. Finish with a short slow lap and one final look before the plastics go back on. If a fuel delivery complaint survives a leak free install, the in tank filter and pump assembly is the next thing to investigate, because a fresh hose does nothing for a restriction inside the tank.
