This is a straightforward afternoon job that any rider with a basic tool roll can finish confidently.

Confirming What You Are Working With

The 2005 Rancher 400 runs a carburetor, not fuel injection, and that simplifies things considerably. Fuel travels from the tank by gravity through a manual fuel valve, then down a short length of hose to the carburetor inlet. Because the valve can be turned off, you never have to fight a pressurized system or pull electrical components to stop the flow. The float bowl on the carburetor also has a drain screw, which gives you a tidy way to empty whatever fuel is trapped downstream once the hose is disconnected. This is a 4x4 chassis with a front differential and driveshaft crowded into the front half of the frame, so while the hose run itself is short, expect the routing to hug a frame tube and pass a clip or two rather than hanging free.

How Fuel Hose Wears Out

Rubber fuel line is a consumable. Over the years the compounds that keep it flexible slowly migrate out, and the hose transitions from pliable to stiff to genuinely brittle. Every warm up and cool down cycle of that 397cc single accelerates the change, and so does sunlight reaching the tank area. Riders in arid regions notice it sooner because low humidity draws moisture out of the hose wall and leaves it hard and glassy years earlier than a machine kept in a humid climate.

Ethanol blended pump gas works on the inside of the hose at the same time. Left sitting in a Rancher that goes unridden for a season, the alcohol content pulls water out of the air and starts breaking down the inner liner, while varnish and gum build up at the fittings. The result is a hose that hardens outside and softens inside, sometimes shedding fine particles toward the carburetor jets. On a machine this age, calendar time is a better indicator than looks.

Symptoms That Point at the Line

  • Fuel pooling under the frame or a damp, discolored spot on the skid plate after the Rancher has been parked overnight
  • A gasoline smell that lingers around the tank and seat area even after the machine has cooled
  • Fine spiderweb cracking on the hose, or a chalky, stiff feel when you pinch it near a fitting
  • Bogging under throttle, surging at steady speeds, or an engine that behaves as though the tank is nearly empty when it is not
  • A crusted, dust caked ring at either end of the hose where fuel has been weeping and evaporating

The lean running symptoms deserve attention. A hardened hose can collapse slightly under vacuum or crack at the fitting and draw air, starving the carburetor without ever dripping a visible drop.

Gathering Parts and Setting Up Safely

Have all of this within arm's reach before you open anything:

  • Nitrile or rubber gloves, since gasoline pulls the oils straight out of your skin
  • A sealed metal or fuel rated plastic container for the gas you drain
  • Replacement fuel hose matched to the original inside diameter and rated for gasoline
  • New clamps — either spring style or small worm gear clamps sized to the hose
  • Flat blade screwdriver, small socket set, pliers, and a sharp utility blade
  • Plenty of shop rags and a funnel

Work outside or with the door fully open. Gasoline vapor is heavier than air and settles at floor level, so a fan moving air across the ground does more good than a cracked window overhead. Keep away anything with a pilot light, a heater element, or a spark, and put a fire extinguisher within reach before you start.

Taking the Old Hose Off

Turn the fuel valve to the off position first. Remove the seat and whatever plastic panel blocks your view of the tank outlet and the carburetor inlet. Slide a drain pan underneath, then back out the carburetor float bowl drain screw and let the bowl empty into your container — that removes most of the fuel sitting downstream and keeps it off the engine cases.

Slide each clamp back along the hose before you disturb the fitting. Twist the hose a quarter turn to break the varnish bond at the barb, then work it off with steady pressure rather than yanking. If the end has fused itself on, slit it lengthwise with your blade and peel it away instead of levering on the valve body or the carburetor spigot. Before the old hose is fully free, note exactly which frame clip it passed through and how it cleared the front driveline hardware on this 4x4 layout.

Routing and Seating the Replacement

Cut the new hose to the same length as the old one. Extra length looks harmless but invites chafing against the frame or interference with the steering, and a hose that is too short puts constant tension on both fittings. Push each end on dry until it bottoms against the shoulder of the barb. Do not apply grease, oil, or silicone to the fittings — a lubricated barb gives fuel a path to seep past the seal, and the hose can creep off under vibration. If it is stubborn, dip the end in hot water for thirty seconds to soften it.

Set the new clamps just behind the raised bead on each fitting and tighten them evenly, snug enough to seal without cutting into the rubber. Return the hose to its original clips so it stays clear of the exhaust and the front driveshaft.

Pressure Testing Your Work

Retighten the float bowl drain screw, then turn the fuel valve on and simply watch for a minute or two. Gravity will pressurize the line immediately, so a bad connection shows itself right away. Wipe both fittings with a clean dry rag and look again for any dampness. Start the Rancher, let it idle, and check a third time while the engine vibrates, since some seeps only appear with the machine running. Take a short lap around the yard, shut it down, and give both ends a final look before the plastics go back on. While you are in there, glance at the small inline filter or screen if your Rancher has one, because a fresh hose does nothing for a clogged filter.
