Rubber does not last forever, and the piece carrying gasoline on a 2005 Rancher 350 2X4 has now spent close to two decades doing it. The system it belongs to is about as simple as they come: a carbureted 329cc air-cooled single, a hand turned petcock with ON, OFF, and RES positions under the tank, and one hose that feeds the carburetor by gravity alone. No pump, no pressure, no coupler to release. That simplicity is why this repair belongs on a home bench rather than a shop lift.
The Slow Death of a Fuel Hose
Hose stays soft because of plasticizers blended into the rubber compound, and heat drives those additives out year after year. An air-cooled cylinder radiates a great deal of heat into its surroundings, so the hose on this Rancher has taken more thermal abuse than the same part would on a liquid-cooled quad. Hardened rubber cannot flex with engine movement or chassis load, and once that flexibility is gone, cracks appear at the outer surface and grow inward until one reaches through.
Environmental factors change the pace. In dry country the surrounding air pulls residual moisture out of the hose wall, which speeds the hardening and produces rubber that crazes the moment you bend it. Ethanol–blended pump fuel attacks from the opposite direction, degrading the inner liner and leaving gum and varnish behind whenever the machine sits for months with old gas standing in the line. On a hose this old, both have been at work for a very long time.
Getting Organized Before You Start
Set everything on the bench first:
- Gasoline rated hose matched to the original inside diameter
- Two new clamps of the correct size, plus one spare
- Nitrile gloves and eye protection
- A lidded, fuel rated container
- A short clear tube to run from the carburetor's float bowl drain
- Screwdrivers, pliers, a socket set, a fresh utility blade, and rags
Then think about the air in the space. Gasoline vapor is heavier than the air around it and sinks toward the floor, where it can persist well after you stop smelling it standing up. Roll the Rancher outdoors when possible, or open the door fully and run a fan at floor level moving air out of the building. Kill any pilot light in the room, keep grinders and open bulb work lights well away, and cap the drain container whenever you are not actively pouring into it.
Draining Down and Disconnecting
Turn the petcock to OFF. Remove the seat, then whatever body panels stand between you and a clean view of the tank outlet and the carburetor inlet. Slide the clear tube onto the float bowl drain nipple, aim it into the container, and open the drain screw to empty the bowl plus everything the hose is holding. Tighten the screw back down the instant flow stops.
Work both clamps well back along the hose before disturbing either end. Varnish glues aged rubber to brass, so twist the hose a quarter turn to break the bond rather than pulling. When an end refuses to come free, slit it lengthwise with the blade and peel it off in two pieces — that keeps all the load off the petcock spigot and the carburetor inlet, both of which bend more readily than they look. Because this is the two wheel drive Rancher, the run is short and open with no front differential hardware to work around, but note the clip positions and the hose's natural curve before it comes out.
Putting the New Hose On
Cut the replacement to match the old hose exactly. An overlong line sags against the engine case or scrubs a frame tube, while a short one keeps steady tension on both spigots as the motor moves. Push each end onto its barb until it stops against the shoulder, and do the whole thing dry. Grease, oil, and silicone all prevent the rubber from gripping the fitting and give fuel a route to creep out past it. A thirty second dip in hot water is the only softening a stubborn end should get.
Place each clamp just inside the raised bead on the spigot so it cannot walk off, then tighten evenly until the hose is held firmly without being cut into. Feed the line back through its factory guides, keeping clearance from the exhaust and from the foot shift linkage this standard shift model uses. Sight along the finished run to confirm it sweeps gently with no kink anywhere.
Making Sure It Holds Fuel
Move the petcock to ON and give gravity a minute to refill the float bowl. With the line at full head pressure, press a clean dry rag against each joint and study the cloth for any trace of dampness; that shows seepage long before a drip forms. Once both joints read dry, start the engine and let it idle several minutes, then inspect again with heat and vibration in play. That is when a clamp that was only nearly tight gives itself away.
Before the plastics go back on, look at the small strainer inside the petcock body and confirm the vent in the filler cap breathes. Either one, if plugged, starves a gravity fed carburetor in exactly the way a collapsed hose does, so ruling both out now prevents a second teardown chasing the same complaint.
Knowing What to Watch For Afterward
With a fresh hose installed, keep an eye out for the early signals so the next replacement happens on your schedule rather than on the trail. A fuel stain or small puddle under the frame with a full tank, a gasoline smell that will not leave a closed shed, cracking or a chalky gray cast on the hose, grit stuck in a dark ring at a fitting, and bogging or a lean stumble on climbs are all worth acting on immediately. Give the line a squeeze and a bend once a season while the plastics are off for other work, and this 2005 Rancher will keep delivering fuel without drama.
