Replacing the Fuel Line on a 2004 Yamaha Wolverine 350 the Right Way

Rubber fuel hose is the cheapest part on a 2004 Wolverine 350 and one of the few that will absolutely fail if the machine lives long enough. Understanding the mechanism behind that failure is what separates an owner who replaces the hose on their own schedule from one who does it on the side of a trail with a roll of tape.
The Chemistry of a Dying Fuel Hose
Fresh fuel hose is soft because of plasticizing compounds worked into the rubber during manufacture. Those compounds do not stay put. Over years of service they migrate out, and the wall that once flexed easily becomes hard and glassy. A hose in that condition cannot absorb movement anymore, so vibration from the air-cooled single and flex through the chassis begin etching hairline cracks into the surface. Each heat cycle drives them a little deeper.
Climate is a multiplier. Machines that live in dry, high-desert conditions lose moisture from the rubber faster and reach the brittle stage years ahead of the same hose in a humid region. At the same time, ethanol-blended pump gas goes to work on the inside. Alcohol in the fuel attracts water and slowly attacks the inner liner, and gasoline left standing through the off-season leaves varnish and gum behind. You end up with a hose hardening outward and disintegrating inward, and the pieces it sheds head straight for your carburetor jets.
What Your Wolverine Uses to Move Fuel
The 2004 Wolverine 350 runs a carburetor. A manual petcock on the tank offers ON, RESERVE, and OFF, a short rubber hose carries fuel to the Mikuni inlet by gravity with no pump involved, and a simple clamp secures each end. The carburetor's float bowl has a drain screw that lets you empty it deliberately instead of spilling it.
Compare that with a fuel-injected quad, where an in-tank pump keeps the line pressurized, the filter lives inside the tank out of reach, and connections may be self-locking quick-connect couplers that require pulling a fuse and relieving pressure before anything opens. This Wolverine asks for none of that. Its four-wheel-drive layout does put the front differential and driveshaft below the engine, so working room down low is tighter than on a two-wheel-drive utility quad, though the hose route between tank and carburetor stays short and high.
Spotting Trouble Early
A hose usually warns you before it splits. Keep an eye out for:
- Fuel pooling on the skid plate or the floor beneath the machine after it has been parked
- A gasoline odor that hangs in a closed garage hours after the engine cooled
- Cracking or a chalky, sun-bleached texture visible along the hose
- Dried residue rings at the fittings where fuel has seeped and evaporated
- A bog under acceleration, hesitation off idle, or lean surging at cruise
Do not require a puddle before you act. A liner that has begun to break down can restrict flow or send debris into the carburetor inlet, producing every symptom of fuel starvation while the outside of the hose stays dry. Flexing the hose by hand tells you more than looking at it, since cracks often open only under bending.
Gathering Parts and Preparing the Area
- Replacement hose rated for gasoline, matched to the original inside diameter
- New clamps for both ends plus a spare, spring clip or small worm-gear style
- Nitrile gloves, eye protection, and a good stack of clean rags
- An approved fuel container and a shallow catch pan
- Flat-blade screwdriver, small pliers, sockets for the seat and side panels, sharp utility knife
Ventilation deserves genuine attention. Gasoline vapor is heavier than air, so it sinks and collects at floor level right where you will be kneeling with an open fitting in your hand. Roll the quad outside or open the door completely rather than trusting a window up high. Shut off water heater pilots and shop heaters, keep flame and sparks out of the space, disconnect the battery negative cable so nothing can arc, and let the engine cool all the way down before you begin.
Removing the Failed Hose
Set the petcock to OFF and pull the seat and the plastic panel over the tank. Position your pan under the carburetor, back out the float bowl drain screw, and let the bowl empty into your container before retightening it. That handles most of the fuel that would otherwise land on your floor.
Ease each clamp back along the hose and clear of its barb. Rotate the hose a quarter turn at each end to break the varnish bond before pulling, and always pull straight rather than levering with a screwdriver, because the petcock spigot will crack before a hardened hose surrenders. For an end that has bonded solid, run a blade lengthwise through the last inch and peel the rubber off. Track the routing and every clip along the way, and keep drips away from the front drive components as you extract it.
Fitting the Replacement and Checking Your Work
Lay the old hose beside the new stock and cut to identical length. Too long and it sags toward the exhaust or rubs the frame; too short and it puts constant tension on both barbs. Push each end fully onto its fitting, past the raised bead, working it on completely dry. Grease, oil, and silicone stay away from fuel connections without exception — lubricant on the sealing face creates a leak path and can wash contamination into the carburetor. Hot water for thirty seconds makes a stubborn end cooperate.
Seat the clamps just behind the bead on each fitting and tighten them evenly, firm without crushing the wall. Feed the hose back through its original guides with a smooth arc, no kinks, and confirm clearance from the cylinder head, exhaust, and 4WD hardware before reinstalling bodywork.
Now open the petcock and let gravity fill the line and bowl. Watch both fittings closely, wipe them dry, and inspect again, since a dry surface makes a slow weep obvious. Reconnect the battery, start the engine, and check once more at idle with the plastics still off. If an inline filter sits between the petcock and carburetor on your machine, replace it while you are here; a clogged element causes the same lean, bogging behavior as a bad hose and fresh line will not flush it out.
