The 2004 Kodiak 400 4x4 is a carbureted machine, which means a petcock under the tank, a gravity-fed hose running down to the carburetor, and clamped barb fittings at both ends. There is no fuel pump to disable, no pressurized rail to bleed, and no locking quick-connect coupler to fuss with — all of which are realities owners of later fuel-injected utility quads have to plan around before touching a line. Knowing your Kodiak sits on the simple side of that divide makes the whole repair predictable.

Where the Fuel Actually Travels

Fuel leaves the tank through the petcock on the left side, which offers an off position that genuinely stops flow. From there a single rubber hose drops to the carburetor inlet spigot. The carburetor's float bowl has a drain screw at its lowest point with a short overflow tube, and that drain lets you empty everything downstream of the valve into a pan without making a mess. Some petcocks in this family also route a thin vacuum hose to the intake tract; if yours does, leave it connected and undisturbed for this job.

Because this is the four-wheel-drive Kodiak, the hose shares space with front differential and driveline hardware, and it threads past an extra frame crossmember compared to the 2x4 version. The procedure is no different, but the access is a little tighter and the routing is worth recording before you disturb it.

What Kills a Fuel Line

Age does most of the damage. Over years of service, the softening agents in the rubber migrate out and leave a hose that has gone from pliable to glassy. Once it is stiff, every heat cycle from the air-cooled single and every mile of washboard trail drives cracks into the surface at the bends and under the clamps. Dry desert air pulls this along faster, and a machine parked in the open ages faster still from sun and temperature swings.

Ethanol-blended pump gas contributes from the inside. Alcohol draws water into the fuel, which degrades the hose liner, and fuel that sits still for long stretches leaves varnish that both glues the hose to its fittings and flakes off toward the carburetor jets. On a machine of this vintage, the hose has earned replacement on age alone.

Signs Your Line Is Done

  • A wet patch or small puddle of gasoline beneath the frame after the Kodiak has been sitting
  • Fuel smell hanging around the machine well after the engine has cooled off
  • Cracking you can see, or a hard, crunchy section you can feel when you squeeze the hose
  • Bogging under throttle, surging at steady speed, or lean running as if the tank were low
  • A dust-caked ring at either fitting where seeped fuel has dried

Tools, Materials, and Ventilation

Gather everything before you open a fitting: nitrile or rubber gloves, an approved gasoline container, a pile of shop rags, replacement fuel hose in the correct inside diameter, fresh clamps or a clamp assortment, pliers for spring clips, a flat-blade screwdriver, a small socket set, and a razor knife.

Take the ventilation piece seriously. Gasoline vapor is heavier than air, so it settles across the floor rather than drifting out an open window, and it only needs one ignition source to become a problem. Work outdoors or with the garage door fully open, put a fan at floor level to keep air moving, and clear the area of pilot lights, shop heaters, chargers, and anything that throws a spark. Gloves are not optional either — gasoline is hard on skin with any real exposure.

Extracting the Old Hose

Turn the petcock to off and let the engine idle until it quits, which drains most of what is downstream. Pull the seat and left side panel, slide a pan under the carburetor, and open the float bowl drain to catch the remainder. Loosen the clamp at the carburetor end and slide it back along the hose, then twist the hose on the barb to break the hardened bond before pulling it off.

When a hose will not release, cut it lengthwise with the razor and peel it away rather than levering on the spigot. Fittings crack, and the replacement cost is nothing like that of a length of hose. Repeat the process at the petcock. Before the line is entirely out, photograph the routing and note every clip and clearance point, especially where it passes the front driveline hardware unique to this 4x4 chassis.

Fitting the New Line and Confirming the Seal

Cut the replacement to the same length as the original — excess slack will find something hot or sharp to rest against. Slide each end fully onto its barb dry, past the raised bead. Skip grease, oil, and silicone entirely; lubricant on a fuel fitting undermines the seal and can be carried into the carburetor. A brief hot water soak makes stiff hose cooperate.

Set new clamps just behind the bead at both ends and tighten evenly until the hose swells slightly, then stop. Overtightened worm clamps cut into rubber and create the leak you were trying to prevent. Return the hose to its factory guides so it clears the front differential area and the cylinder fins.

Close the bowl drain and open the petcock. Let fuel fill the line and bowl while you press a clean dry rag to each joint for two or three minutes, then start the engine and check both fittings again with the machine running. Finish with a slow lap of the yard, a final inspection, and only then reinstall the plastics. While the panels are off, look over the petcock screen or inline filter as well, since on this carbureted Kodiak that filter is out in the open and serviceable rather than living inside the tank the way it does on injected machines.
