Installing a New Fuel Line on a 2004 Grizzly 660 4x4

Twenty years of trail miles, farm work, and pump gas leave a mark on the fuel hose of a 2004 Grizzly 660 4x4. The rubber hardens, the clamps lose their bite, and eventually you find fuel on the floor or a machine that will not pull the way it used to. This is one of the more forgiving repairs on the quad, and doing it properly means understanding the fuel system before you touch a tool.

Gravity, a Fuel Valve, and No Pressure

Your 660 is carbureted. Fuel drops from the tank through a petcock and travels by gravity down a rubber hose to the carburetor, where a float bowl holds a small reservoir. Nothing in that circuit is pressurized and no electric pump is involved, so shutting the valve is the entirety of your fuel isolation procedure. The float bowl drain screw gives you a controlled way to empty the bowl into a container. Buy standard low-pressure fuel hose in the original inside diameter, plus clamps that match the style already fitted.

Tools You Will Want Laid Out First

  • Rubber or nitrile gloves and eye protection
  • A drain pan and an approved sealed container for the fuel you collect
  • Replacement hose in the correct inside diameter, cut long and trimmed on the bench
  • New clamps or a clamp assortment, with a flat-blade screwdriver and pliers for both worm-gear and spring styles
  • Hand tools for the seat and bodywork, plus a generous stack of clean rags

One real safety note before anything comes apart: gasoline vapor is heavier than air and pools at floor level, gathering under the machine and around your body while you work. Cracking a window does not address it. Either roll the Grizzly outside or open the bay fully and put a fan low to move air out across the floor. Keep flames, sparks, and hot incandescent lamps away, and keep a fire extinguisher on the ground within arm's reach.

Why the Old Hose Is Failing

The stiffness you feel comes from plasticizer loss. Every heat cycle from the 660 single bakes a little more of it out of the rubber wall, and the hose ends up rigid, marginally shrunken, and no longer able to conform to the barb it sits on. Dry desert and plains air speeds this up by drawing moisture out of the material, which explains why identical quads in arid regions crack years before those kept in humid climates.

Ethanol-blended fuel attacks the other side. Alcohol pulls water into the system and slowly breaks down the inner liner, leaving hose that is brittle outside and soft inside, sometimes shedding particles that end up in a carburetor jet. Fuel that sits for months evaporates and deposits varnish, which cements the hose to its fittings and conceals a slow seep beneath dried residue. Neither process shows on a casual inspection.

Signs It Is Time

Watch for fuel puddling or staining beneath the quad after it sits with the valve open, and for the smell of raw gasoline lingering near the tank and carburetor. Inspect the hose closely for cracks, splits, or hardened chalky sections, and look at both fittings for a dark ring of dust stuck to dried fuel residue.

Behavior matters as much as appearance. A 660 that bogs under load, sputters at higher rpm, or acts as though it is out of gas with a half-full tank may be drawing air through a crack rather than leaking fuel out of it. That failure mode leaves nothing on the floor, so a dry garage does not clear the hose of suspicion. Squeeze the whole length by hand; anything that crackles or feels like hard plastic has already failed.

Getting the Old Hose Out

Close the petcock and confirm the flow has stopped, since a worn valve can seep past even when shut. Slide the pan under the carburetor, open the float bowl drain screw, and let the bowl drain into your container. Remove the seat and any plastics blocking your view so you can see the run from valve to carburetor end to end.

Move the clamps well back along the hose before disturbing anything, then cover each joint with a rag. Break the varnish bond with a gentle twist rather than a hard pull. When a hose will not release, split it lengthwise with a razor and peel it off the barb; that is far safer than levering it, which risks bending the brass spigot on the fuel valve or stressing the carburetor inlet. Keep the old piece to measure against.

Note the routing before the hose is fully free. As a 4x4, this Grizzly carries front differential and driveline hardware that a two-wheel-drive layout does not, and the hose path deliberately clears them. Reproducing it exactly keeps the new hose off the header and away from moving components.

Installing and Sealing It Up

Trim the new hose to the length you removed and no more. Slack sags into hot or sharp things over time; a short piece pulls at both fittings until one works loose. Push each end fully onto its barb until it bottoms against the shoulder, and do it dry throughout. Grease, oil, and silicone spray on a fuel fitting are exactly what create a slow weep that no clamp can seal. Soften a tight hose end in hot water instead of forcing it.

Fit the new clamps just behind the raised bead at each fitting and tighten evenly, firm without cutting into the rubber. Snap the hose back into all its original clips, then close the float bowl drain screw and open the fuel valve. Gravity delivers fuel within seconds, so watch both joints immediately and check them with a clean, dry finger. Any dampness on brand-new hose means something needs reseating before you go further.

Finish by starting the engine and letting it idle for several minutes, checking both connections again with a fresh rag and paying attention to the smell of the air around the carburetor. Reinstall the plastics only once it has run clean. Since everything is already apart, take a look at the tank vent hose and any inline filter your machine has, because a restricted vent or filter produces the same fuel-starved symptoms and is trivial to sort out while you are in there.
