A hardened fuel line is one of those problems that costs almost nothing to fix and a great deal of frustration to ignore. On a 2004 Big Bear 400 4x4, the whole system between tank and engine consists of a manual petcock, one rubber hose, and a carburetor inlet, so the repair is genuinely straightforward once you understand what you are looking at.
Know the System Before You Start Turning Screws
This Big Bear is carbureted and gravity fed. There is no in-tank fuel pump, nothing in the line holds pressure after shutdown, and the petcock at the tank is your shutoff valve. Compare that with a fuel-injected quad, where the first three moves are pulling the pump fuse, running the engine until it stalls to bleed pressure, and pinching the hose with clamping pliers because no petcock exists. None of that applies here. You also get a float bowl drain screw on the carburetor, which is the tidiest way to empty the low point of the system before disconnecting anything.
Why Old Hose Turns Brittle and Leaks
Heat is the first enemy. Year after year of warming up and cooling down drives the plasticizers out of the rubber, and the wall gradually stiffens until frame vibration opens hairline splits at every bend. Riders in dry country see it sooner, since low-humidity air keeps pulling moisture out of the hose surface and hardening it from the outside in.
Fuel chemistry is the second. Ethanol-blended gasoline attracts water, and when a Big Bear sits for months with a full line, that mixture slowly breaks down the inner liner while leaving gum and varnish deposits behind. The residue narrows the bore and clogs the petcock screen, so the hose can be restricting flow long before any crack shows on the outside.
Signs the Line Is Done
Some symptoms are obvious and some are easy to misread:
- Gasoline pooling on the skid plate or staining the floor after an overnight sit
- A fuel odor that clings to the machine even with the petcock shut
- Visible surface cracking, chalkiness, or a stretch of hose that stays deformed after a pinch
- An engine that bogs pulling a load, hesitates on throttle, or feels lean and flat with fuel still aboard
- Dust caked into a ring at either fitting, the dried signature of a slow weep
Rubber ages evenly along its length, so treat one bad section as proof the entire run needs replacing.
Supplies and a Straight Word About Fuel Safety
- Nitrile or rubber gloves plus eye protection
- An approved gasoline container and a wide catch pan
- Replacement line matched to the original inside diameter, with spare length for trimming
- New spring clips or small worm-gear clamps
- Screwdriver, needle-nose pliers, razor knife, clear drain tubing, and rags
Set up in open air, or with the shop door raised all the way. Gasoline vapor is heavier than air and settles at floor level, which is exactly where you will be working, so ventilation low to the ground is what protects you. Extinguish pilot lights, move heaters out, and keep sparks well away. Gloves stay on for the duration, because raw fuel soaks through skin faster than most people expect.
Working the Old Hose Free
Rotate the petcock to off, lift the seat, and pull the bodywork that blocks the tank outlet and the hose run. Slide the pan into place, then loosen the float bowl drain screw and let the carburetor empty into your container through the clear tube. With that done, most of the fuel that would have spilled is already captured.
Move both clamps well clear of the barbs. Aged rubber almost always bonds itself to a fitting with dried varnish, so twist the hose to break that seal rather than pulling straight against it. If it stays locked, slice it lengthwise with the razor and peel it off in pieces instead of prying on the petcock body. Pay attention to the routing before the last end frees up. This being a 4x4, the hose navigates front driveline hardware and extra frame structure that a two-wheel-drive Big Bear does not carry, and duplicating that path keeps the new line clear of hot and moving parts.
Installation and the Leak Test That Matters
Cut the new hose to match the old one exactly. Leftover length is not a cushion; it droops into the frame and abrades until it fails, and a short piece pulls sideways on both barbs. Seat each end fully past the raised bead, dry. Grease, oil, and silicone create the very leak path you are trying to eliminate, so keep every lubricant off the fittings and use a quick dip in hot water if the rubber needs softening.
Fit the clamps just behind the bead at both the petcock and the carburetor inlet, snugging them evenly without crushing the hose. Clip the line into its original guides, away from the exhaust and the steering sweep.
Close the drain screw, open the petcock, and watch. Gravity fills the line instantly, so a marginal joint beads up within the first minute. Wipe both fittings dry with a clean rag, look again, then start the engine and idle it for several minutes before a third inspection under vibration. Since your 2004 Big Bear is carbureted rather than injected, its filter screen sits in the reachable petcock instead of inside the tank on a pump module. If the machine still runs lean after a leak-free install, check that screen and the carburetor jets next.
