That advice sounds obvious until you are standing over a 2004 Big Bear 400 with an open fuel fitting in one hand, realizing the replacement hose you bought is a size too small. Fuel line work on this quad is genuinely easy, but it goes sideways fast when you improvise halfway through.

Assembling the Kit for the Job

  • Fuel rated hose matching the original inside diameter — buy a foot more than you think you need
  • New clamps in the correct size, screw type or spring type to match what came off
  • Rubber or nitrile gloves and eye protection
  • A shallow catch pan plus a sealed, gasoline approved container for whatever you drain
  • Flat blade screwdriver, basic socket set, and a fresh utility blade
  • A generous supply of rags and a small funnel

Add a genuine safety step to that list. Gasoline vapor sinks and spreads along the floor, so open the garage door fully or work outside entirely, and shut down anything with a flame, a pilot light, or a spark. Let the Big Bear sit until the engine and exhaust are cool to the touch.

Understanding This Quad's Fuel Delivery

The 2004 Big Bear 400 is carbureted, and that shapes every step ahead. Fuel leaves the tank through a manual petcock with on, off, and reserve positions, travels down a plain rubber hose, and enters the carburetor inlet by gravity. There is no fuel pump to depressurize, no relay to pull, and no quick connect coupler to release. Turning the valve to off genuinely stops the flow, which makes this one of the more forgiving fuel jobs on any utility quad.

Being the two wheel drive Big Bear, this machine has no front differential or front driveshaft occupying space beneath the tank. The hose has a short, direct path and fewer clearance points to negotiate than you would find on a four wheel drive chassis, so once the bodywork is off you can usually see the entire run at a glance.

How Age Turns Good Rubber Bad

Fuel hose does not wear out mechanically so much as it dries out chemically. The plasticizers that keep the rubber flexible gradually migrate out of the compound, and a hose that was soft and springy when the Big Bear left the showroom becomes hard and brittle. Every heat cycle from the engine accelerates the process, and every bump that flexes a stiffened hose works microscopic cracks deeper into the wall.

Dry climates make it worse. Low humidity draws moisture out of the rubber and hardens it from the outside in, which is why quads that live in high desert country show crazed, chalky hose long before machines in humid regions do. Ethanol blended pump fuel attacks from the opposite direction, softening and swelling the inner liner while the outside continues to stiffen. Leave E10 sitting in a Big Bear over a long idle stretch and the alcohol pulls in moisture and starts breaking down that liner, sometimes shedding debris toward the carburetor.

Spotting Trouble Before It Leaves You Walking

Look for a fuel puddle or a wet stain under the machine after it has been parked. Notice whether the storage area smells like gasoline when nothing has been running. Pinch the hose between your fingers and feel for stiffness; run a thumbnail along it and see whether fine cracks open up. Any of those findings means the hose is past due.

Running symptoms matter too. A hose that is internally collapsed or gummed up restricts flow to the float bowl, and the engine goes lean under sustained load even while idling normally. If your Big Bear pulls fine on flat ground but bogs partway up a grade, or stumbles like the tank is dry when the gauge says otherwise, suspect the supply side before you start rejetting anything.

Working the Aged Hose Loose

Start with the fuel valve in the off position. Pull the seat and the tank cover panel to expose both hose ends. Take a photograph of the routing and every clip before anything moves, because getting the new hose back into the same path matters for chafe protection.

Drain the carburetor float bowl next. Loosen the drain screw at the bottom of the bowl with the overflow tube directed into your pan, and let it empty completely. Then slide both clamps well back from their barbs. Twist each hose end to break the varnish that has effectively glued the rubber to the metal, and work it off with steady pressure rather than a hard yank. A hose that will not surrender gets slit lengthwise with the blade and peeled off, which protects the fitting entirely.

Installing and Verifying

Cut the new hose to the length of the old one. Push each end fully home onto its barb, dry, with nothing on the fitting. Grease and lubricants belong nowhere near a fuel connection — they compromise the seal the rubber makes against the barb and encourage the hose to creep under vibration. Soften a stubborn end in hot water instead.

Position new clamps just past the bead on each fitting and tighten them evenly, snug enough to seal without biting into the hose wall. Feed the hose back through its guides with a smooth radius, well away from the exhaust and clear of the steering components.

Turn the petcock to on and watch both joints closely for a full minute with a dry rag held against each one. A clean rag means you are sealed. Fire the engine and inspect once more at idle, since vibration will find a marginal connection that looked fine while everything sat still. If your 2004 Big Bear has an inline filter in the run, replace it while access is easy; a fresh hose upstream of a plugged filter solves nothing.
