Set yourself up properly and this is a thirty-minute job on the 2004 Eiger 400. Rush it, and you can spend the rest of the day chasing a fuel smell you cannot locate. The hose between the tank and the carburetor on this quad is short, cheap, and easy to reach, but the preparation around it is what separates a clean repair from a mess on the garage floor.

Assembling Your Kit Before Anything Comes Apart

Lay everything out on the bench first. Once a fuel line is open in your hand, you do not want to be walking across the shop looking for pliers.

  • Rubber or nitrile gloves and eye protection
  • A fuel-rated container with a lid, plus a shallow drain pan
  • New hose in the correct inside diameter for the Eiger 400 — matching the original bore is what makes the barbs seal
  • A small assortment of pinch clamps or miniature worm-gear clamps
  • Needle-nose pliers, a flat-blade screwdriver, a sharp razor blade, and a socket set for the seat and tank cover fasteners
  • A stack of clean rags and a funnel for pouring drained fuel back out of the pan

On the safety side, this deserves more than a passing thought. Gasoline vapor sinks and pools at floor level, so a cracked window does nothing for you. Work outside or with the garage door completely open, disconnect the battery, and keep pilot lights, space heaters, torches, and cigarettes far away from the work area. Have a rag ready for spills rather than letting fuel soak into the concrete.

How Fuel Reaches the Engine on This Eiger

The 2004 Eiger 400 is a carbureted machine, and understanding the plumbing makes the rest obvious. Fuel sits in the tank under the front plastic, exits through a petcock valve at the base of the tank with ON, RES, and OFF positions, and travels by gravity through a soft rubber hose to the carburetor float bowl. There is no fuel pump, no pressurized rail, and no electrical component in the path, so there is nothing to depressurize before you begin. This is the 2X4 model, which keeps the underside relatively open; without a front differential and front driveshaft occupying the space, the hose run stays visible and accessible from the left side of the frame.

Understanding Why the Hose Fails in the First Place

Two separate aging processes attack the same piece of rubber. Externally, years of heat cycling from the cylinder and long exposure to sun and air drive the softening compounds out of the hose wall. It goes hard, then chalky, then it cracks. Dry desert-style climates speed this up noticeably because the surrounding air keeps wicking moisture out of the rubber. Internally, ethanol-blended fuel is the culprit. The alcohol content pulls water out of the air and slowly degrades the hose liner, and when a quad sits idle with that fuel in the system, gum and varnish deposits form right where the hose meets each barb. A twenty-year-old hose is living on borrowed time no matter how tidy it looks.

Spotting Trouble Before It Strands You

Catch a failing hose early and it is a parts-bin repair. Miss it and you are pushing the quad back to the trailer. Watch for a fuel puddle under the left side of the engine after parking, a persistent gasoline smell around the front rack, hairline cracks or hardened sections you can feel by pinching the hose, and any dried fuel staining at the fittings. On the running side, a partially collapsed or gum-restricted hose starves the carburetor: the engine bogs when you open the throttle, surges at cruise, feels lean under load, or behaves as though the tank is nearly empty when it is half full. If the symptoms improve when you flip the petcock to reserve, treat the fuel supply path as your prime suspect.

Getting the Old Line Out

Shut the petcock off before touching anything else. Remove the seat and the tank cover to expose the full run, slide the drain pan into position, and open the float bowl drain screw on the carburetor to empty the bowl into the pan. That prevents a surprise dribble later and gives the new hose a clean start.

Work the clamps back along the hose with your pliers so they are clear of the fittings, then twist each hose end a quarter turn to break the varnish seal before you pull. Hardened rubber often grips a barb hard enough to fight you; when that happens, slice the hose lengthwise with the razor and peel it off in strips rather than levering on the petcock spigot or the carburetor inlet, both of which are easier to damage than the hose is to cut. Take a quick photo of the routing and the retaining clip location before the old piece is fully removed.

Fitting the Replacement and Confirming a Dry Seal

Cut the new hose to the same length as the piece you removed. Extra length is not insurance, it is a chafe point waiting to happen against the frame or a hot engine surface. Slide the fresh clamps on loosely, then push each hose end onto its barb until it bottoms out fully past the retaining bead. Install it dry — no grease, no lube, no silicone on the fittings, since anything slippery on a sealing surface invites a slow leak and lets the hose creep off the barb. Warm the hose ends in hot water if they are too stiff to push on by hand.

Position the clamps behind the beads and tighten them evenly until the rubber is held firmly but not deformed. Return the hose to its original clip so it hangs clear of the exhaust and steering. Now open the petcock to ON, wipe both joints dry, and watch them for a couple of minutes under a full tank of static pressure. Fire the engine, let it idle, and inspect once more with the light at a low angle so any bead of fuel catches your eye. When both ends stay bone dry, reinstall the plastic and the seat and go ride.
