A 2004 Sportsman 700 EFI 4x4 is electronically fuel injected, which means an electric pump inside the tank keeps the supply hose under pressure any time the key is on, and there is no fuel valve to reach under and close. Opening a fitting on a live circuit is how people end up with gasoline across a warm engine, so the first task is understanding the pressure and getting rid of it.
Understanding a Pressurized Circuit
On this platform the in-tank pump module handles both delivery and filtration, feeding the throttle body through a hose rated for injection pressure. That has a few practical consequences. Ordinary carburetor hose is not acceptable here, since it will balloon or weep under pressure. Some fittings may be self-locking quick-connect couplers rather than clamped barbs. And a small leak on the pressure side frequently atomizes and evaporates rather than dripping, so a dry floor does not prove the system is sound.
To bleed the pressure down, pull the fuel pump fuse or relay, crank the engine and let it run until it stalls, switch the key off, then disconnect the negative battery cable so nothing can energize the pump while your hands are in the chassis. Residual fuel still stands in the line, so keep a rag over each joint as you open it.
Tools and a Real Word on Safety

- New clamps of the correct style, and a quick-connect release tool if the tank end uses a locking coupler

Gasoline vapor is heavier than air and pools at floor level, so ventilation at the ground is what counts. Work outdoors or with the shop door fully open, shut off any heater, and keep chargers, grinders and any other ignition source out of the space entirely until the fuel is contained.
Why the Hose Fails in the First Place
Rubber degrades from both surfaces at once. Heat cycling from the big twin steadily drives plasticizers out of the wall, and the hose stiffens until it feels hard and glassy instead of springy. That stiffness is what actually causes the failure, since a utility chassis flexes constantly on rough terrain and rigid hose develops hairline splits rather than moving with it. In dry, arid regions the hardening arrives faster because low humidity keeps pulling moisture from the outer wall.
Ethanol-blended fuel works on the liner. E10 attracts moisture and slowly breaks down the inner surface, which softens and swells and begins releasing material toward the injector. Fuel left standing for a season does that damage with the engine never running. On a machine two decades old, both processes have had plenty of time, so replacement is justified by age even when the hose looks acceptable from outside.
Symptoms Worth Chasing
Smell is the most dependable early indicator. Raw gasoline odor near the tank, sharpest in the first minutes after shutdown while the line still holds residual pressure, points to a joint that has stopped sealing. Look for a wet film or puddle on the skid plate, damp streaks tracking down the hose, and a dust-caked ring at any fitting where seeping fuel has dried and trapped grit. Squeeze the hose along its length for hard, chalky sections and inspect bends closely for surface cracking.
Watch how the engine behaves as well. Bogging under load, a stumble when you snap the throttle open, or a lean and breathless character at higher rpm all suggest fuel delivery that is no longer up to demand.
Old Line Out, New Line In
With pressure relieved and the battery disconnected, remove the seat and enough side plastic to reach the tank fitting and follow the hose to the throttle body. Trace the run first and photograph every clip and guide. Because this is a 4x4, the line has to clear front differential hardware and additional frame crossmembers, giving it a longer, more sheltered path than a two-wheel-drive quad requires, and reproducing that routing exactly keeps the new hose off hot exhaust and away from the driveline.
Slide worm-gear or spring clamps well back before disturbing a joint. Quick-connect couplers release by pressing their tabs squarely and pulling straight off, never levering sideways, because plastic collars this old crack under prying. Break a varnish-bonded hose loose with a gentle twist, and if it resists, slit it lengthwise with a razor and peel it away rather than risk the fitting.
Cut the replacement to match the original length, since even a little extra will find something to chafe on. Push each end fully onto its fitting until it bottoms out, and do it dry. Grease, oil and silicone must stay off fuel fittings, because lubricant on the sealing surface gives pressurized fuel a path to creep out past the clamp. Hot water is the correct way to soften a stiff end. Set new clamps just behind the raised bead and tighten evenly. A self-locking quick-connect gets pushed until the collar clicks, then tugged to confirm the latch, with no clamp added.
Pressurize, Inspect, Then Ride
Reinstall the fuel pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and loads the line while the surfaces are still dry, which is the easiest condition in which to spot a forming bead of fuel. Wipe both joints with a clean light-colored rag, then start the engine and inspect again over several minutes of idle before any plastic goes back on.
One platform detail to keep in mind: the fuel filter on this EFI 700 is part of the in-tank pump assembly rather than an inline piece you can service on the visible hose. New line ends a leak, but it does nothing for restricted flow. If the machine still feels starved after a clean, dry installation, that in-tank module is the next thing to investigate.
