How to Swap the Fuel Line on a 2004 Sportsman 700 4x4

Start this job by emptying the system, not by loosening a clamp. That order of operations is what separates a tidy repair from a garage that smells like a fuel station for a week. The 2004 Sportsman 700 4x4 makes it easy, because this is a carbureted machine with a fuel valve at the tank, a pulse-operated pump that lifts fuel toward the carburetor, and a float bowl drain that lets you dump the low point of the circuit straight into a container.

Emptying the Circuit First

Turn the fuel valve to off and give the machine a minute. Remove the seat and whatever side plastic blocks your view of the tank outlet, the pump and the carburetor inlet. Slide a drain pan into position, then open the float bowl drain screw and let the fuel standing below the valve run out into a sealed, fuel-rated container. You will still find residual gasoline in the hose itself, so keep a rag draped over each joint as you open it.

Work outside or with the shop door completely open. Gasoline vapor is heavier than air and settles at the floor, which is exactly where you will be kneeling, so ventilation at ground level matters far more than an open window overhead. Shut off any heater, move battery chargers well away, and do no grinding or cutting anywhere nearby.

Following the Run Through a 4x4 Chassis

Before anything comes apart, trace the hose end to end with a flashlight and note every clip, rubber guide and frame pass-through. This machine carries front differential hardware and extra frame crossmembers, so the fuel line takes a longer and more protected path than the same hose would on a two-wheel-drive quad. Photograph each attachment point. That record is what lets you route the new hose exactly where the old one sat, clear of exhaust heat and the front driveline, instead of guessing at reassembly.

Decide now whether you are replacing one segment or all of them. The tank-to-pump and pump-to-carburetor sections are the same age, and leaving one old piece in a fresh circuit is false economy.

The Reason Fuel Hose Wears Out

Heat cycling from the twin steadily pulls plasticizers out of the rubber, and the hose stiffens until it feels glassy rather than springy. That stiffness causes the actual failure: the chassis flexes constantly on rough ground, and a rigid hose develops hairline splits instead of moving with it. Dry, low-humidity climates shorten the timeline further by drying the outer wall from the outside in.

Ethanol-blended gasoline attacks from within. E10 pulls in moisture and gradually degrades the inner liner, leaving it soft and swollen so it releases particles into the fuel stream. Those particles land in the carburetor and plug jets or hang up the float needle. Fuel that sits for a season also leaves gum and varnish inside the line, and none of this needs the engine running to progress, which is why a hose this old warrants replacement on age alone.

Signs a Line Is Already Failing

  • Gasoline odor around the tank and carburetor after the quad has been parked
  • A wet film or small puddle on the skid plate or floor
  • Hard, chalky hose that stays pinched instead of springing back
  • Fine cracking at bends and where clips press against the line
  • A grit-caked ring at a barb where seeping fuel has dried
  • Bogging under load, stumbling off idle, or hard starting after the machine sits

Old Hose Off, New Hose On

Slide each clamp well back along the hose before disturbing the joint beneath it. Break the varnish bond at a barb with a gentle twist rather than pulling hard, and slit any hardened section lengthwise with a razor so you can peel it off. The nipples on the fuel valve, pump and carburetor are soft and much more expensive to replace than a length of hose. Clean each barb of dried varnish before the new line goes near it.

Cut the replacement to match the original length exactly. Too long and it rubs the frame or crowds steering travel, too short and it strains the fittings every time the suspension works. Push each end fully onto its barb until it bottoms against the shoulder, and do this dry. Never lubricate a fuel fitting with grease, oil or silicone, because anything slippery on the sealing surface defeats the friction seal the hose depends on and produces a weep you will not notice until you are out on the trail. Hot water softens a stubborn hose end safely.

Set new clamps just behind the raised bead on each fitting and tighten evenly, snug without cutting into the rubber. Verify the pump connections face their original directions, then return the hose to every clip you photographed.

Testing for Leaks Before You Ride

Close the float bowl drain and open the fuel valve, then stop and watch. Two minutes of quiet observation with gravity feeding the pump will reveal a bad seal at the tank outlet before you ever hit the starter. Wipe each connection with a clean light-colored rag so any dampness shows clearly.

Now start the 700 and check the tank outlet, the pump fittings and the carburetor inlet while it idles. Blip the throttle several times and look again, since a running engine works the line differently than a static one. Give it several minutes of running before you accept the repair, then reinstall the panels and seat. One last thought: if the machine still bogs after a leak-free installation, the deteriorating hose probably delivered debris into the carburetor before you replaced it, and cleaning that out is the logical follow-up.
