Servicing the Fuel Line on Your 2004 Sportsman 600 4x4

Knowing how fuel actually reaches the engine makes this a much easier afternoon. The 2004 Sportsman 600 4x4 is carbureted, so the system is refreshingly mechanical: a fuel valve on the tank shuts flow off at the source, a pulse-operated pump driven by crankcase pressure lifts fuel up to the carburetor, and the carburetor itself has a float bowl drain that lets you empty the low point on demand. Nothing in that circuit is pressurized by an electric pump, and there is no in-tank filter module to work around.
Mapping the Circuit Before You Start
Pull the seat and enough side plastic to see the tank outlet, the fuel pump and the carburetor inlet, then trace the hose with a flashlight. Note every clip, rubber guide and frame pass-through. On a 4x4 chassis the run has to clear front differential hardware and extra frame crossmembers, so it takes a slightly longer and better protected path than a two-wheel-drive quad would need. Take photos of each attachment point. Matching that routing on reassembly is what keeps the new hose away from the exhaust and off the driveline.
While you are looking, identify which segments you are actually replacing. Many riders replace the tank-to-pump and pump-to-carburetor sections together, since both are the same age and it makes little sense to leave one aging piece in a fresh circuit.
Symptoms of a Tired Hose
A failing line on a carbureted machine tends to make itself known through smell and wetness rather than dramatic failure. Watch for a gasoline odor lingering around the tank and carburetor, a wet film or small puddle on the skid plate after the quad has been parked, and damp streaks tracking down the hose itself. Run the line through your fingers and feel for hardened, chalky sections, then examine bends and clip points closely for fine surface cracking.
Running problems follow. A hose that has softened internally can collapse under pump suction and starve the carburetor, producing bogging under load, a stumble off idle, or an engine that acts nearly out of gas with plenty in the tank. Hard starting after the machine has sat is another common tell, since a compromised line loses its ability to hold fuel where the pump can pick it up.
Why Fuel Hose Degrades
Two things happen at once. Heat cycling from the twin drives plasticizers out of the rubber, so the hose stiffens and eventually turns glassy. Because the chassis flexes constantly on rough ground, a stiff hose develops hairline splits instead of bending, and those splits show up first where the line bends around a clip. Dry, low-humidity climates make this arrive sooner by accelerating the drying of the outer wall.
At the same time, ethanol-blended fuel breaks down the inner liner. E10 attracts moisture and slowly degrades that inner surface, which softens, swells and sheds material downstream into the carburetor, where it plugs jets and hangs up float needles. Fuel that sits through a long off-season also leaves gum and varnish behind. None of this requires the engine to run, which is why hose age alone is reason enough to replace it on a machine this old.
Tools and Working Safely With Gasoline
- Gloves and eye protection
- A drain pan and a sealed, fuel-approved container
- Replacement hose in the original inside diameter, cut from one continuous length
- New clamps or a clamp assortment, since aged spring clamps lose tension and old worm-gear clamps tend to strip
- Screwdrivers, sockets, side cutters and a razor knife
- Rags and a small brush for cleaning varnish off the barbs
Gasoline vapor is heavier than air and settles at floor level, so work outdoors or with the door fully open instead of relying on a high window. Shut down any heater, keep chargers and power tools clear of the area, and bag your used rags outside when you finish.
Getting the Old Line Out
Turn the fuel valve off, then place the drain pan and open the carburetor float bowl drain to empty fuel from the low point of the system into your container. That step alone removes most of the potential mess. Slide each clamp well back along the hose before you disturb a joint.
Break the varnish bond at each barb with a gentle twist rather than pulling hard. If a section has hardened onto a fitting, slit it lengthwise with a razor and peel it off. The nipples on the fuel valve, pump and carburetor are soft and far more costly to replace than a length of hose, so protecting them is worth the extra minute. Wipe each fitting clean of dried varnish before the new hose goes on.
Installation and the Leak Check
Cut the new hose to the same length as the piece you removed. A long line rubs the frame or interferes with steering, and a short one tugs at the fittings every time the suspension works. Slide each end fully onto its barb until it bottoms against the shoulder, and do this dry. Never use grease, oil or silicone on a fuel fitting, because lubricant on the sealing surface destroys the friction seal the hose depends on and gives fuel a path to weep out. Warm water softens a stubborn end if you need help.
Set fresh clamps just behind the raised bead on each fitting and tighten evenly, firm enough to seal without biting into the rubber. Confirm the pump connections face their original directions so nothing gets reversed, and return the hose to every clip you photographed earlier.
Close the bowl drain, open the fuel valve, and watch the joints for a minute or two before cranking. Gravity will expose a bad seal early. Inspect the tank outlet, pump fittings and carburetor inlet with a clean light-colored rag, then start the engine and check again at idle, blipping the throttle a few times since a running engine loads the line differently. Only when everything stays dry through several minutes should the panels and seat go back on. If the 600 still bogs after a clean install, look at the debris that the old hose may have already delivered into the carburetor.
