Every fuel line has an expiration date, and the one on a 2004 Magnum 330 2X4 has almost certainly passed it. Age is what does the damage, not mileage, which is why a low hour machine that sat for years often has worse hose than a hard working one. This Magnum is carbureted, so you are dealing with an unpressurized circuit, a manual petcock as the shutoff, and simple barbed fittings with clamps at each end.

The Two Ways Fuel Hose Dies

Start with the outside. Fuel line stays flexible thanks to plasticizers blended into the rubber, and those slowly migrate out over years of heat cycling from the engine. The hose stiffens, loses its ability to conform to the barbs it clamps onto, and begins to check and crack along its bends. Dry climates push this along faster because low humidity air draws moisture out of the hose wall, hardening it from the surface inward.

Now the inside. Ethanol blended gasoline sitting in the line during long idle stretches absorbs atmospheric moisture and works chemically on the inner liner, while the volatile fractions evaporate and leave gum and varnish behind. The result is a hose whose bore is shrinking and whose liner is breaking loose in flakes, all while the exterior still looks passable. That combination is why hose age alone is a good reason to replace.

What to Watch and Smell For

Some symptoms are unmistakable. A puddle of fuel or a dark damp patch beneath the frame after the quad has been parked overnight means something is leaking, and a gasoline odor that hangs around the tank counts even when you cannot find a drip. Run your fingers along the entire hose looking for hardened glassy sections, surface crazing, or a chalky texture, and check both barbs for a dried, dust caked ring that indicates slow seepage.

Other symptoms are easy to misread. Restriction from a narrowed or gummed hose keeps the float bowl from refilling quickly enough, so the 330 bogs under load, feels lean at higher rpm, or acts as though it ran out of fuel with a tank that is not close to empty. Idle demand is so small that the engine usually idles perfectly through all of it, which sends plenty of owners straight into the carburetor for nothing.

Assembling What You Need

  • Nitrile or rubber gloves and safety glasses
  • An approved sealed container for the fuel you drain out
  • Fuel rated hose matched to the original inside diameter
  • New pinch clamps or small worm gear clamps
  • Flat blade screwdriver, needle nose pliers, razor knife, rags

Because the Magnum has a petcock, you can skip the line clamping pliers that an injected quad would require to stop flow. Ventilation, on the other hand, is non negotiable. Gasoline vapor is heavier than air and settles into a layer along the floor exactly where your head sits while you work under the tank, so open the door completely or push the machine outside, clear out chargers, hot work lights, grinders, and pilot flames, and stash fuel soaked rags in a sealed metal can outdoors.

Getting the Old Line Out

Close the petcock and let the engine idle until it stalls, which empties most of the hose. Disconnect the battery negative cable, then remove the seat and any panel blocking the tank valve or the carburetor inlet.

Slide a drain pan into place and open the float bowl drain screw so the carburetor empties on your terms. Move both clamps back along the hose and off their fittings. Twist the hose on each barb to break the varnish bond before you pull, and if a hardened end refuses to release, slit it lengthwise with a razor knife and peel it away. Prying at a stuck hose is the fastest way to crack the soft brass petcock spigot.

Follow the routing as the hose comes out and photograph the clips. In 2X4 form this Magnum has no front differential or front driveline taking up space, so the tank to carburetor run stays shorter and less obstructed than on the four wheel drive version. The clips still hold the hose clear of exhaust heat, so replicate them exactly.

Fitting and Securing the Replacement

Measure the new hose against the old one and cut it to match. Excess length lets it sag into the frame or interfere with steering, and a short piece keeps steady tension on the fittings. Push each end onto its barb until it seats fully against the shoulder, and install it dry. Grease, oil, and silicone on a fuel fitting break the seal and invite the hose to walk off under vibration — if an end resists, soften it in hot water for a few seconds instead.

Position new clamps immediately behind the raised bead on each barb so they cannot slip off, then snug them evenly until the hose is held firmly without being deformed. Reseat the line in every original clip and guide with real clearance from anything hot or moving.

Verification Before the First Ride

Reconnect the battery, open the petcock, and let the line refill while you watch. Put a clean dry rag under each joint and observe for several minutes with the engine off, since a gravity fed system reveals slow weeps at rest. Then start the engine, inspect both connections at idle, and blip the throttle to flex the assembly under load.

Ride a short distance and repeat the inspection hot, because thermal expansion and vibration expose a clamp that passed a cold check. Two final items while the bodywork is off: look at the filter screen behind the petcock for accumulated debris, and confirm the tank cap vent breathes freely. A plugged vent starves the engine in precisely the same way a failing hose does, and ruling it out now means the symptoms you just cured stay cured.
