That simplicity is exactly why a rider with intermediate skills can handle the whole repair at home.
Your Bench Setup and a Word About Gasoline
Lay this out first:
- Rubber or nitrile gloves and eye protection
- A sealed, approved container to catch drained fuel
- Fuel rated replacement hose in the same inside diameter as the original
- A fresh clamp kit, either pinch style or small worm gear clamps
- Screwdriver, needle nose pliers, razor knife, and a stack of rags
Ventilation is not a formality here. Gasoline vapor sinks and pools at the floor, so work outdoors or with the overhead door fully open, and keep the area clear of anything that sparks or holds a flame — grinders, battery chargers, water heaters, and shop heaters included. Any fuel soaked rags go outside in a sealed metal can, not in the trash bin.
Why Rubber Hose Has a Service Life
A fuel hose fails from both directions at once. On the outside, the plasticizers that keep the rubber flexible slowly leach out, so the hose stiffens, loses its grip on the barbs, and eventually develops fine cracks that open into splits. Engine heat accelerates that, and dry climate air pulls residual moisture out of the hose wall, which is why machines that live in arid country tend to go brittle faster than the calendar suggests.
On the inside, ethanol blended fuel does the damage. Left sitting in the line through a long layup, the alcohol content draws in water and begins chemically softening the liner, while evaporating gasoline leaves gum and varnish behind. Two decades of service on a 500 H.O. is a long run for any rubber hose, so treat age itself as a reason to replace rather than waiting for a visible failure.
The Symptoms Worth Acting On
A hose on its way out usually gives warning. Look and smell for a fuel puddle or dark wet patch under the frame after the machine has sat, a strong gasoline odor around the tank, or a dust caked crust at either hose end where seepage has dried. Run the hose through your fingers along its whole length: hardened sections, a glassy feel, or visible checking all mean the same thing.
Performance symptoms show up too. A partially collapsed or restricted hose will not feed the float bowl fast enough under load, so the ATP bogs pulling a trailer or climbing, runs lean at higher rpm, or dies as if the tank ran dry when there is plenty of fuel in it. Because it idles fine, this one gets misdiagnosed as a carb problem more often than not.
Removing the Old Hose
Shut the petcock off and let the engine run until it stalls, which empties most of the line. Disconnect the battery negative cable, then pull the seat and any panels covering the tank outlet and the carburetor inlet so both ends are accessible.
Slide a pan underneath and open the float bowl drain screw to empty the carburetor. That single step saves the majority of the spill you would otherwise get. Move each clamp back along the hose and away from the fitting, then twist the hose on the barb to break the varnish seal before you pull. Hardened hose that will not budge should be slit along its length with a razor and peeled away, which protects the petcock spigot and the carb inlet from being cracked by prying.
Trace and record the routing as you go. Being a 4X4, this chassis carries front differential and driveline hardware that a two wheel drive model does not, and the hose run navigates a little more frame structure and a couple of extra clearance points as a result. Note every clip before the old piece comes out.
Fitting the Replacement
Match the new hose to the original length exactly. Too long and it chafes on the frame or interferes with steering, too short and it tugs on the fittings until one lets go. Slide each end fully onto its barb until it bottoms against the shoulder. Install it dry and use nothing as an assembly lubricant — grease and oil on a barb defeat the seal and let the hose walk off under vibration. Softening a stiff hose end in hot water for a few seconds is the right way to ease assembly.
Position new clamps just past the raised bead on each fitting, then tighten them evenly until the hose is held firmly without being pinched flat. Reseat the line in its factory clips and guides so it stays away from the exhaust and clear of moving suspension and front driveline parts.
Verifying the Seal and Closing Out
Reconnect the battery, turn the petcock back on, and let the machine sit while the line refills. Lay a dry white rag under each joint and give it several minutes — a gravity fed carbureted circuit will show even a minor weep this way. Fire the engine and inspect both ends again at idle, then throttle up briefly to load the system.
Ride it a short distance and repeat the check once everything is hot, since heat and vibration expose a clamp that seemed adequate cold. Two related items are worth a look while the bodywork is off: the screen at the petcock and the tank vent line. A blocked vent starves the engine exactly like a bad hose does, and cleaning it now keeps you from chasing the same symptom next weekend.
