Small-displacement utility quads held onto carburetors far longer than sport machines did, and the 2004 Bayou 250 2x4 is a clean example. Kawasaki fed this engine by gravity through a manual petcock, a short length of rubber hose, and a float bowl. There is no pump, no pressure, no injector, and nothing in the fuel path that will not yield to a screwdriver. That makes a hose replacement one of the most worthwhile repairs you can do on a 250 that has been in service for two decades.
Signs the Hose Is Finished
Start by handling the hose itself. Pinch it along its length and pay attention to what you feel. Hard, glassy sections mean the rubber has lost the plasticizers that kept it flexible. Soft, spongy sections mean the inner liner is coming apart. Both conditions are terminal for a fuel line. Add to that any fine surface cracking, a chalky white bloom, or caked dust rings at the barbs where fuel has been seeping and drying repeatedly.
Then consider behavior. A hose whose liner has swollen or partly collapsed restricts flow, and the 250 will idle without complaint while bogging or stumbling under throttle as though the tank were low. That symptom fools plenty of owners into cleaning a carburetor that was never at fault. A gasoline smell around the machine with no visible drip belongs on the list too, since a slow seep evaporates off warm aluminum before it can pool.
The Chemistry of a Failing Line
Fuel hose does not wear out mechanically, it ages out. Plasticizers blended into the rubber give it its softness and they migrate out of the hose wall year after year. Heat from the air-cooled cylinder accelerates the loss, and once the wall has hardened, engine vibration and occasional contact with the frame open cracks that spread. In dry, arid regions the outer surface loses moisture continuously and the whole timeline shortens noticeably.
From the inside, ethanol-blended gasoline attacks the liner. Alcohol pulls water into the fuel and slowly degrades the liner material, worst of all on a quad left sitting with fuel in the tank for months. The liner turns gummy and sheds particles that travel downstream toward the float needle, which is why a hose in poor internal condition can still look presentable from outside.
Tools and a Word About Working With Fuel
- Rubber or nitrile gloves and a good supply of rags
- A low drain pan and a sealed container approved for gasoline
- Hose in the correct inside diameter, purchased long and trimmed on the bench
- New clamps to replace whatever has been on the machine since it was built
- Flat-blade screwdriver, a small socket set, and a sharp utility blade
Gasoline vapor behaves in a way that catches people out. It is heavier than air, so it sinks and gathers at floor level instead of rising and dispersing, which puts it right at the height of a water heater pilot, a shop heater, or a floor receptacle. Work outdoors or with the overhead door completely open so that low air actually moves, keep flame and sparks away entirely, and disconnect the battery before opening anything in the fuel system.
Draining Down and Pulling the Line
Turn the petcock to OFF. Having that valve is the advantage of a carbureted Bayou, since a fuel-injected quad has no petcock, keeps its lines pressurized by an in-tank pump that must be bled down first, and often uses self-locking plastic quick-connect fittings rather than clamped barbs. With the flow stopped, remove the seat and any panel covering the hose run, position the drain pan, and open the float bowl drain screw so the carburetor empties.
Back the clamp off at the carburetor barb and slide it up the hose. Twist the hose a quarter turn to break the varnish bond before pulling, and if it refuses to release, slit it lengthwise with the blade and strip it off the fitting. Do the same at the petcock, catching what runs from the tank neck. This is a 2WD chassis, so the hose takes a short, direct path with plenty of clearance, whereas a 4x4 model must route around front differential hardware and extra frame clearance points. Note every clip and guide before the old hose is free.
Fitting the Replacement and Confirming the Seal
Cut the new hose to the same length as the piece you removed. A line left long will chafe on a frame rail or sag toward the header, and both failures look exactly like the one you just repaired. Dip each end in hot water to soften it, then press it fully onto its barb until it bottoms against the shoulder.
Keep lubricants entirely out of the picture. Grease, oil, and silicone spray all make assembly easier and all leave a slick film that gasoline can work its way through, quietly undermining a properly tightened clamp. Dry rubber grips clean brass better than anything you might add. Position the clamps just behind the raised bead on each barb, tighten them evenly to snug rather than crushed, and thread the hose back through its original guides so it cannot touch the cylinder head or exhaust.
Close the bowl drain, open the petcock, and watch both joints as gravity fills the line. Blot each connection with a clean dry rag and read the cloth for darkening rather than squinting at dark rubber. Start the engine and let it idle for several minutes, then inspect again while the machine is vibrating, because that is when a marginal seal declares itself. Turn the petcock to RESERVE briefly to test the lower tank port as well.
One last piece of work while the system is empty: clean or replace the petcock screen and any small inline filter element. That access is a benefit of a carbureted setup. Fuel-injected quads keep their filter inside the tank as part of the pump module, untouched during a hose replacement, so handle your filtration now before the bodywork goes back on.
