A Simple Job on a Carbureted Machine

Of all the fuel system work you can do on a 2004 Rubicon, replacing the line is the most approachable. This is the last of the carbureted Rubicons before Honda moved the platform to programmed fuel injection, which works in your favor here. The 499cc single draws fuel by gravity through a petcock mounted at the tank, so shutting the supply off is a matter of turning a lever, and the carburetor's float bowl has a drain screw for emptying whatever is left downstream. No electric pump, no relieving pressure, no quick–connect couplers to break loose. An hour and a few basic tools will see it done.

What Kills a Fuel Hose Over Time

Fuel line is a wear item that never announces itself. The plasticizers that keep new rubber pliable slowly migrate out of the wall over the years, leaving material that is hard and prone to fracturing. Heat cycles from the engine and continuous vibration through a working chassis push cracks steadily deeper from the outer surface.

Environment shifts the schedule. In dry, sun–exposed regions the outer wall loses moisture faster and hardens years earlier than the same hose in humid country. Inside the line, ethanol–blended gasoline is the problem, especially when a Rubicon sits between rides. The alcohol draws in water and gradually breaks down the inner liner, sometimes leaving gum behind that migrates into the carburetor and plugs a jet. Since the damage happens on both surfaces at once, a hose can pass a glance and still be nearly finished.

Warning Signs Along the Way

Give the fuel plumbing a real look twice a season. Things to flag:

  • A gasoline puddle beneath the machine after it has been parked with the petcock open
  • A fuel odor in the shed or garage that persists no matter how much you air it out
  • Fine cracking that opens up when you bend the hose, or a section gone rigid and chalky
  • Swelling near a barb, or a dirt–caked ring at a clamp where fuel has seeped and dried
  • An engine that bogs when you roll on the throttle, feels lean, or behaves as though the tank is nearly dry

The performance symptoms deserve emphasis. A gravity feed has no pump to compensate for a restriction, so a hose that has collapsed internally or narrowed with deposits starves the carburetor immediately. That fuel–starved stumble is easy to blame on the carb itself, so verify the line first — it costs almost nothing to rule out.

What to Have Ready, and How to Stay Safe

Gather your supplies before opening the system:

  • Fuel hose in the correct inside diameter for this Rubicon, cut long and trimmed to fit
  • Fresh clamps matched to the original style, worm gear or pinch type
  • Nitrile or rubber gloves and eye protection
  • A drain pan and a sealed container rated for gasoline
  • Small sockets, a stubby flat blade driver, a sharp utility blade, and rags

Handling gasoline calls for one real precaution: ventilation. Fuel vapor is heavier than air, so it drops to floor level and travels outward until it finds an ignition source. Pilot lights, furnaces, and portable heaters sitting in a corner are the classic hazards, and they are easy to forget about once you are focused on a clamp. Do this work outdoors or with the door fully open, shut down anything with a flame, and keep an extinguisher within arm's reach at ground level. Keep the gloves on start to finish, because fuel is genuinely hard on skin.

Taking the Old Line Out

Close the petcock and let it stop dripping. With the valve off, the tank is sealed and nothing will run out of the outlet while you work. Pull the seat and any plastics blocking the tank spigot and the carburetor, then follow the hose from one end to the other so you know which clips need to release.

Set the pan beneath the carburetor and open the float bowl drain screw to empty the downstream fuel. Skipping that step is how gasoline ends up on the cases. Next, loosen the clamp at the carburetor inlet, walk it back along the hose, and work the line off the fitting with a slow twist rather than a hard pull. Do the same at the petcock. Old varnish frequently bonds a hose to its barb, and when a twist will not free it, split the hose lengthwise with a blade and peel it away instead of stressing the spigot.

Take note of the path as the hose comes free. A 4x4 Rubicon carries a front differential and the extra frame structure that goes with it, so the line navigates a couple of clearance points a two–wheel–drive quad does not have. Photograph the clips before the last one releases so the new hose follows the same route.

Installing the New Hose and Proving It Dry

Measure against the old piece and cut the replacement to match. Excess hose rubs a frame tube or hangs toward the exhaust, and a short piece pulls constantly on both fittings. Push each end onto its barb until it bottoms out, and install it completely dry. Grease, oil, and silicone belong nowhere near a fuel fitting; a lubricated barb hands fuel a path to seep out from under the clamp. If the rubber resists, dip the end in hot water briefly to soften it.

Locate new clamps just behind the raised bead on each spigot and snug them evenly, stopping short of crushing the hose. Check that the line falls in a smooth curve with no kinks, since gravity feed depends on an unobstructed downhill run to the float bowl. Close the drain screw, then reseat the hose in its factory clips, clear of the exhaust and the front driveline.

Open the petcock and wait before you start anything. Head pressure from the tank will fill and load both joints, giving you the cleanest possible leak check. Wipe each fitting with a light rag and watch for beading or a darkening ring. Then start the engine, let it idle for several minutes while you look again, take a slow loop around the yard, and do one last inspection before the plastics go back on. Should fuel delivery still feel soft with a leak–free line installed, the inline filter and the screen inside the petcock are your next stops.
