How to Change the Fuel Line on a 2004 TRX250 Recon ES

Preparation is what keeps this repair clean. Have the parts, the container, and the ventilation sorted on your 2004 TRX250 Recon ES and the actual hose swap takes only a few minutes of hands-on work.

Everything Within Reach First

Put the following on the bench before you touch the machine:

  • Gasoline-rated hose sized to the Recon ES original inside diameter
  • New clamps — factory-style spring clips or small worm-gear clamps
  • Rubber or nitrile gloves plus safety glasses
  • A sealed, approved fuel container and a shallow drain pan
  • Line-clamping pliers as insurance if the aging petcock seeps past OFF
  • Flat-blade screwdriver, basic socket set, sharp razor knife
  • Clean rags and a bright work light

Then deal with the fuel itself. Gasoline vapor is heavier than air, which means it drops to the floor and spreads outward until it finds a pilot light, a battery charger, or a grinding spark. Roll the quad outside or open the shop door completely at ground level. Let the engine go fully cold before you start, keep an extinguisher within arm's reach, and dry used rags outdoors rather than sealing them in a closed bin.

Confirming a Carbureted Setup

The 2004 Recon ES runs a carburetor on its 229cc air-cooled single. The ES designation refers to the electric shift transmission, not fuel delivery, so there is no in-tank pump, no pressurized circuit, and no pressure to bleed off before you begin. A petcock beneath the tank supplies ON, OFF, and reserve positions and acts as your shutoff. Ordinary clamps secure the hose at both ends instead of the locking quick-connect couplers used on injected machines, and the carburetor float bowl drains through a screw on its underside.

This is a 2WD quad with a solid rear axle. Without a front differential and its housings occupying space beneath the tank, the fuel hose follows a short and mostly visible route down to the carburetor once the bodywork is removed.

What Kills Fuel Hose Over Time

The exterior surrenders to heat and light. Repeated warm-up and cool-down cycles drive plasticizers out of the rubber, and after enough seasons the hose feels stiff, looks glazed, and develops fine cracks at the tightest bend. Dry climates make this happen faster, since low humidity continually draws moisture from the hose wall.

The interior faces ethanol-blended gasoline. E10 absorbs and holds water, and every stretch of the Recon ES sitting unused with fuel in the line gives that mixture time to soften the liner and deposit varnish. On a machine roughly two decades old, both processes have run their course, and replacing hose on age alone is entirely reasonable.

What a Failing Line Looks Like

Watch for these indicators:

  • A fuel smell hanging around the machine hours after the last ride
  • A wet ring or dripping pattern under the left side of the engine
  • Hairline cracks, a chalky outer surface, or hose that behaves like rigid tubing
  • A dust-caked band at a clamp where fuel has seeped and evaporated
  • Bogging under load, a lean stumble, or an engine acting starved with fuel in the tank

Do not overlook that final symptom. Gravity is the only force delivering fuel here, so a hose that has swollen shut internally will hold a steady idle and then fall flat on a hill without ever putting a drop on the floor.

Draining and Removing

Turn the petcock to OFF. Lift the seat off and remove the left side panel to open up the tank outlet, valve, and hose. Slide the drain pan under the carburetor, back out the float bowl drain screw, and let the bowl empty through its tube so the fuel level sits below the hose.

Slide both clamps back. On a 2004 machine the original spring clips have likely lost tension, so replace them regardless of how they look. Twist each hose end on its barb to break the varnish bond before pulling; if an end is welded on by age, slit it lengthwise with the razor and peel the rubber away. Prying at the petcock spigot or the carburetor inlet risks breaking parts far more costly than what you are replacing. Note the clip positions and the hose clearance from the exhaust before the old line is out.

Installing the Replacement

Cut the new hose to match the original exactly. Push each end onto its barb dry, seating it all the way against the fitting shoulder. Keep grease, oil, and silicone completely off those surfaces — anything slick there creates a leak path and allows the hose to migrate off the spigot under vibration. If an end resists, thirty seconds in hot water softens it enough to slide on without help.

Set each clamp just behind the fitting bead and tighten evenly, snug rather than crushing. Guide the hose back through its original clips so it keeps its distance from the exhaust header and moving linkage.

Leak Check and Wrap Up

Close the float bowl drain screw, turn the petcock to ON, and stand there watching both joints for a full minute as fuel refills the bowl. Wipe the whole area dry with a clean rag so new seepage is obvious. Start the Recon ES and inspect again at idle, then take a short ride and check a third time while everything is warm, since heat expansion can expose a marginal clamp. Give the tank vent hose a look as well — it ages identically, and a plugged vent creates starvation symptoms that will send you back after a perfectly good repair.
