Before a single clamp comes loose on your 2004 Recon, think about where you are doing this work. Fuel line replacement is mechanically simple, but you are about to open a gravity-fed gasoline system in whatever space you happen to be standing in. Setting up that space correctly is the difference between a routine repair and an incident, and it costs nothing but a few minutes.
Where and How to Work With Gasoline
Gasoline vapor is heavier than air. It does not float away through the rafters; it pours off the machine, sinks to the concrete, and spreads outward until it finds an ignition source at floor level. In a typical garage that means a water heater pilot, a shop furnace, or a battery charger sitting on the ground. Move the quad outside if the weather allows. If you are working inside, open the overhead door completely, shut off anything with a flame or a glowing element, and give the low-lying vapor a clear path out of the building.
Beyond ventilation, keep the drained fuel in a sealed container instead of an open pan, drape a rag over any fitting you have opened, and wear nitrile or rubber gloves because gasoline strips the oils out of skin within seconds. Eye protection is worth wearing too, since a hose that finally lets go under residual pressure tends to spray toward your face. None of this is complicated, and it covers the only real hazard in the job.
Identifying Your Recon's Fuel Setup
The 2004 Recon is carbureted, which makes this a purely mechanical repair. Fuel leaves the tank through a manual petcock with OFF, ON, and RES positions, drops through one short rubber hose, and enters the inlet on the carburetor. Nothing in that path is under pressure and there is no pump involved, so setting the valve to OFF completely isolates the tank. Compare that to an injected quad, where the pump inside the tank holds the supply line pressurized and the first step is always pulling the pump fuse and running the engine until it stalls to bleed the system down.
Your Recon is also two-wheel drive, which keeps the hose run short and directly accessible. Once the seat and the plastic over the tank are off, you can see and reach both ends of the line. Four-wheel-drive utility quads route their fuel hoses around a front differential and additional frame crossmembers, which adds retaining clips and tight clearance spots to work through.
The Parts and Tools List
- Gasoline-rated fuel hose in the original inside diameter, cut a little long
- Two new clamps, spring style or small worm-gear
- Gloves, eye protection, and a stack of clean rags
- A sealed metal or approved plastic fuel can with a funnel
- Flat-blade screwdriver, pliers, and a socket set for the body panels
- A razor blade for a hose that has bonded to its fittings
Use hose actually rated for fuel rather than generic tubing, which swells and softens in gasoline. And fit new clamps instead of reusing the originals, since twenty-year-old spring clamps have lost their tension and worm-gear bands deform after their first real tightening.
Understanding the Failure
Fuel hose degrades on two fronts. Heat cycles from the air-cooled single slowly bake the plasticizers out of the rubber, so the hose stiffens, loses its ability to flex at the bend, and eventually cracks there. Dry climates speed the process by drawing moisture out of the hose wall. At the same time, ethanol-blended gasoline pulls water into the fuel and degrades the inner liner, and any fuel that sits stationary for months oxidizes into gum and varnish that hardens the hose internally while shedding particles toward the carburetor jets.
The symptoms follow predictably: a persistent gas smell around the machine, a damp spot or puddle under the left side of the engine, hairline cracking or a chalky texture on the hose, a caked ring of dust at either fitting, and an engine that bogs or leans out under load as if the tank were nearly dry. Because the system feeds by gravity, a leak above the carburetor can empty the tank with the key off.
Off With the Old, On With the New
Close the petcock, then connect a short hose to the float bowl drain on the bottom of the carburetor, run it into your container, and open the drain screw so the low point of the system empties cleanly. Slide both clamps back along the hose. Twist the hose a quarter turn in each direction at the barb to shear the varnish bond, and it will slide off with little force. A hose too hard to twist gets slit lengthwise with a razor and peeled off, never pried, so the petcock spigot and carburetor inlet stay intact. Photograph the routing first.
Cut the replacement to match the old length. Warm the ends in hot water, then push each fully onto its barb until it seats past the retaining bead. Assemble the joints dry, because grease, oil, or silicone on the sealing surface stops the rubber from gripping and creates a weep no clamp will close. Place the new clamps just behind the bead on each end and tighten evenly, firm enough to seal without cutting the hose. Reproduce the original arc so the finished line clears the exhaust, the shifter linkage, and the frame. Both connections here are clamped barbs, unlike the self-locking quick-connect couplers used on some injected machines.
Testing and Finishing
Open the petcock and leave the engine off for five minutes so gravity can pressure test the joints. Look at both fittings under strong light, then wipe each with a clean dry rag and check the cloth for fuel. When both stay dry, start the engine and inspect again at idle, since vibration exposes a seal that held while stationary. Finally, remove the screen from the petcock and rinse it in clean fuel while access is good. That filter is serviceable on your carbureted 2004 Recon, whereas an injected quad houses its filter inside the tank as part of the pump assembly and offers nothing to clean on the visible line.
